🔧 Fusion - Water Pump Replacement

The 2.5L engine uses an externally mounted water pump driven by the accessory belt. Replacement involves draining the coolant, removing the belt and pump pulley, installing the new pump and O-ring, then bleeding air from the cooling system.

⚠️ Safety & Precautions

  • 🌡️ Work only with a completely cold engine. Opening a hot cooling system can release scalding coolant under pressure.
  • 🛡️ Support your Fusion with jack stands on approved lifting points. Never work beneath a vehicle supported only by a jack.
  • ☠️ Coolant is poisonous. Keep it away from children and animals, and collect every spill immediately.
  • 🔋 Disconnect the negative battery terminal before placing tools near the accessory belt and pulleys.
  • ⚠️ Never start the engine until the accessory belt is correctly routed and the cooling system is refilled.
  • ♻️ Do not pour used coolant onto the ground or into a drain. Take it to an approved recycling facility.

📋 Before You Begin

  • 🅿️ Park your Fusion on level ground, select Park, apply the parking brake, and let the engine cool completely.
  • 📱 No infotainment service mode or scan-tool command is required for this repair.
  • 🧪 Check the coolant container for Ford specification WSS-M97B44-D2. Do not select coolant by color alone, and do not mix incompatible coolant types.
  • 📷 Photograph the accessory-belt routing before removal. The belt-routing decal under the hood is also a useful reference.
  • 🔑 Keep the key away from the vehicle while your hands are near the belt drive.

🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Disconnect the battery

  • Open the hood and install the fender cover.
  • Use a 10mm socket and 1/4-inch drive ratchet to loosen the negative battery-terminal clamp.
  • Lift the clamp from the terminal and position it where it cannot spring back into contact.

Step 2: Raise and secure the vehicle

  • Place wheel chocks firmly behind both rear wheels.
  • Use the 2-ton floor jack at the front-center lifting point, then place the 2-ton jack stands beneath the approved front side lifting points.
  • Lower your Fusion gently onto the stands and verify that it is stable before working underneath.

Step 3: Remove the lower splash shield

  • Wear safety glasses before working beneath the vehicle.
  • Use an 8mm socket, 1/4-inch drive ratchet, and flat-blade trim tool to remove the shield fasteners and plastic retainers.
  • Lower the shield and arrange its fasteners in their installed positions.
  • A cardboard fastener map prevents mix-ups.

Step 4: Drain the coolant

  • Place the 10-quart coolant drain pan beneath the radiator drain area.
  • Slowly loosen the coolant reservoir cap by hand only after confirming the engine is cold.
  • Open the radiator drain valve by hand. If access is limited, use hose-clamp pliers to release the lower radiator-hose clamp, then carefully twist the hose free.
  • Allow the coolant to drain until flow stops, then close the drain valve or reinstall the hose and clamp.
  • Do not overtighten a plastic radiator drain valve; close it only until seated.

Step 5: Remove the accessory drive belt

  • Use an LED inspection light to locate the spring-loaded belt tensioner. The tensioner automatically keeps the belt tight.
  • Place a 15mm socket and 3/8-inch drive breaker bar on the tensioner and rotate it slowly to release belt tension.
  • Slide the belt off the water-pump pulley, then slowly return the tensioner to its stop.
  • Remove the belt and compare its routing with your photograph.
  • Replace the belt if coolant has soaked it; coolant can damage the belt material.

Step 6: Remove the water-pump pulley

  • Use the plastic wheel-pulley holding tool to keep the pulley from rotating without damaging its grooves.
  • Use a 10mm socket, 3/8-inch drive ratchet, and 3/8-inch drive 6-inch extension to loosen the three pulley bolts evenly.
  • Remove the bolts and lift the pulley from the pump hub.

Step 7: Remove the old water pump

  • Move the 10-quart coolant drain pan directly beneath the pump because more coolant will escape.
  • Use an 8mm socket, 3/8-inch drive ratchet, and 3/8-inch drive 6-inch extension to remove the water-pump retaining bolts.
  • Support the pump by hand while removing the final bolt, then pull the pump straight away from the engine.
  • Remove the old O-ring seal. Do not reuse it.

Step 8: Clean and inspect the mounting surface

  • Use a plastic gasket scraper to remove residue without scratching the aluminum sealing surface.
  • Use an LED inspection light to check the opening for corrosion, old seal material, and debris.
  • Do not use a powered abrasive disc. Abrasive material can enter the cooling system and damage the engine.
  • Keep coolant, oil, and sealing surfaces away from the accessory belt.

Step 9: Install the new water pump

  • Lightly wet the new O-ring with fresh approved coolant by hand. Do not apply RTV silicone unless the replacement-pump instructions specifically require it.
  • Fit the O-ring squarely into its groove, then position the new pump without pinching or rolling the seal.
  • Start every retaining bolt by hand to prevent crossed threads.
  • Use the 5-30 Nm torque wrench and correct socket to tighten the water-pump bolts evenly in stages to 25 Nm (18 ft-lbs).

Step 10: Reinstall the water-pump pulley

  • Place the pulley over the pump hub and start all three bolts by hand.
  • Hold the pulley with the plastic wheel-pulley holding tool.
  • Use the 5-30 Nm torque wrench and 10mm socket to tighten the pulley bolts evenly to 25 Nm (18 ft-lbs).

Step 11: Reinstall the accessory drive belt

  • Route the belt by hand around every pulley according to the under-hood diagram, leaving one smooth pulley until last.
  • Use the 15mm socket and 3/8-inch drive breaker bar to rotate the tensioner and slide the belt over the final pulley.
  • Release the tensioner slowly.
  • Use the LED inspection light to verify that every belt rib sits fully inside every grooved pulley.
  • One misplaced rib can destroy the belt.

Step 12: Refill the cooling system

  • Install the cooling-system filling funnel at the coolant reservoir.
  • Add Ford-approved prediluted coolant by hand. If using concentrate, mix it with distilled water to a 50/50 ratio before filling.
  • Fill slowly to the reservoir’s cold-fill mark and pause periodically so trapped air can escape.
  • Squeeze the upper radiator hose gently by hand several times to help move air toward the reservoir.

Step 13: Reconnect the battery

  • Place the negative clamp fully onto the battery terminal.
  • Use a 10mm socket and 5-30 Nm torque wrench to tighten the terminal clamp to 5 Nm (44 in-lbs).
  • Do not overtighten the clamp; the battery post can be damaged.

Step 14: Bleed air and check operation

  • With the reservoir cap still removed and the cooling-system filling funnel installed, start the engine and set the cabin heater to maximum heat.
  • Keep hands, clothing, and tools away from the moving belt and cooling fan.
  • Use the LED inspection light to inspect around the water pump for leakage.
  • Allow the engine to warm while watching the coolant level and temperature gauge. Add approved coolant by hand if the level drops.
  • When cabin heat is steady and bubbles stop appearing, switch the engine off and let it cool completely.
  • Remove the funnel and install the coolant reservoir cap by hand.

Step 15: Reinstall the splash shield and lower the vehicle

  • Position the lower splash shield and install its retainers using the flat-blade trim tool.
  • Use the 8mm socket and 1/4-inch drive ratchet to tighten the shield screws until snug. Do not overtighten plastic-mounted fasteners.
  • Raise your Fusion slightly with the 2-ton floor jack, remove the 2-ton jack stands, and lower the vehicle carefully.
  • Remove the wheel chocks.

✅ After Repair

  • 🔍 With the engine cold, verify the coolant is at the reservoir’s cold-fill mark and top up with the same approved coolant if necessary.
  • 💧 Inspect the pump, radiator drain, lower hose, and ground beneath your Fusion for leaks after the first drive.
  • 🌡️ Confirm that the temperature gauge remains normal and the cabin heater produces steady heat. Fluctuating heat can indicate trapped air.
  • 🛑 Stop the engine immediately if it overheats, the belt tracks off a pulley, or coolant leaks rapidly.
  • 📅 Recheck the cold coolant level for the next two or three driving cycles.
  • ♻️ Transfer used coolant into a sealed, labeled container and deliver it to an approved recycling facility.
