📋 Before You Begin
- 📍 Park your Fusion on level ground, select Park, apply the parking brake, and let the engine become completely cold.
- 🛞 Place rubber wheel chocks behind both rear wheels.
- 🔑 Switch off the ignition and keep the key away from the vehicle.
- 📸 Note the accessory-belt routing before removal. The belt-routing label is normally under the hood.
- 🧊 Slowly loosen the coolant reservoir cap only after confirming the upper radiator hose is cold and soft.
- 🔋 Disconnecting the battery may reset the clock, one-touch windows, and some learned settings.
🔨 Step-by-Step Instructions
Follow these steps in order:
Step 1: Raise and secure the front of the vehicle
- Use the 2-ton floor jack at the approved front lifting point.
- Support your Fusion at both front pinch-weld locations with the 2-ton jack stands.
- Gently shake the vehicle to confirm it is stable before working underneath.
Step 2: Remove the lower splash shield
- Wear the safety glasses and nitrile mechanic gloves.
- Use the 8mm socket, 3/8-inch drive ratchet, and 150mm extension to remove the lower shield fasteners.
- Lower the shield and keep its fasteners organized.
Step 3: Drain the engine coolant
- Position the 10-liter coolant drain pan under the radiator drain area.
- Slowly remove the coolant reservoir cap by hand.
- Open the radiator drain valve carefully by hand. Do not force its plastic stem with pliers.
- Allow the coolant to drain until the flow stops, then close the valve finger-tight.
- Opening the reservoir cap helps coolant drain smoothly.
Step 4: Disconnect the battery
- Use the 10mm socket and 3/8-inch drive ratchet to loosen the negative battery-terminal clamp.
- Lift off the negative cable and position it where it cannot touch the battery post.
Step 5: Remove the accessory drive belt
- Use the 15mm serpentine-belt wrench to rotate the automatic tensioner and release belt tension. The tensioner is the spring-loaded pulley that keeps the belt tight.
- Slide the belt off the alternator pulley, then slowly release the tensioner.
- Inspect the belt for cracks, missing ribs, or coolant contamination before reuse.
- Photograph the belt routing before removing it.
Step 6: Remove the alternator
- Use the LED work light to identify the alternator electrical connections and mounting bolts.
- Release the alternator control connector by hand without pulling on its wires.
- Use the 13mm socket and 3/8-inch drive ratchet to remove the protective B+ terminal nut, then move the charging cable aside.
- Use the 13mm and 15mm sockets, 3/8-inch drive ratchet, and 150mm extension as applicable to remove the alternator mounting bolts.
- Lift the alternator from its bracket and keep it dry.
Step 7: Disconnect the thermostat-housing hose
- Move the drain pan beneath the thermostat housing because additional coolant will escape.
- Use the 90-degree hose-clamp pliers to compress the spring clamp and move it rearward on the hose.
- Twist the hose gently by hand to release it, then pull it straight off the housing.
- Do not pry against the plastic hose connection.
Step 8: Remove the thermostat housing
- Use the 8mm socket, 3/8-inch drive ratchet, and 150mm extension to remove the thermostat-housing bolts.
- Pull the housing straight away from the engine. Note the original thermostat’s direction before removing it.
- Remove the thermostat and sealing O-ring by hand.
- Use the plastic gasket scraper carefully to remove residue without scratching the aluminum sealing surface.
Step 9: Install the new thermostat
- Fit the new sealing O-ring to the new thermostat. Lightly wet the O-ring with fresh coolant by hand; do not use petroleum grease or sealant.
- Install the thermostat in the same direction as the original, with the spring and sensing element facing into the engine.
- If the thermostat has a small bleed valve, position it at the top.
- Seat the housing squarely and start every bolt by hand to prevent crossed threads.
- Use the 8mm socket and 5-25 Nm inch-pound torque wrench to tighten the housing bolts evenly to 10 Nm (89 in-lbs).
Step 10: Reconnect the coolant hose
- Push the hose fully onto the housing by hand until it reaches its original seated position.
- Use the 90-degree hose-clamp pliers to return the spring clamp to its original location behind the housing’s raised bead.
- Confirm the hose is not twisted and the clamp sits evenly.
Step 11: Reinstall the alternator
- Place the alternator into its bracket and start all mounting bolts by hand.
- Use the appropriate 13mm or 15mm socket and 7-135 Nm torque wrench to tighten the alternator mounting bolts to 48 Nm (35 ft-lbs).
- Reconnect the charging cable. Use the 13mm socket and 5-25 Nm inch-pound torque wrench to tighten the B+ terminal nut to 12 Nm (106 in-lbs).
- Push the control connector into place by hand until its lock clicks.
Step 12: Reinstall the accessory drive belt
- Route the belt by hand around every pulley according to the under-hood routing label.
- Use the 15mm serpentine-belt wrench to rotate the tensioner, slip the belt over the alternator pulley, and slowly release the tensioner.
- Use the LED work light to confirm every belt rib is fully seated in every grooved pulley.
Step 13: Reconnect the battery
- Install the negative battery cable by hand.
- Use the 10mm socket and 5-25 Nm inch-pound torque wrench to tighten the terminal clamp to 5 Nm (44 in-lbs).
- Do not overtighten or distort the battery terminal.
Step 14: Refill and bleed the cooling system
- Fit the cooling-system spill-free funnel to the coolant reservoir.
- Pour the specified premixed coolant slowly until it reaches the reservoir’s COLD FILL range.
- Start the engine and set the cabin heater to maximum temperature with the blower on low.
- Watch the level in the funnel as the engine warms. Add coolant as trapped air escapes.
- Gently squeeze the upper radiator hose by hand only while it remains safe to touch.
- Once the engine reaches operating temperature, the cabin heater stays hot, and bubbles stop appearing, switch off the engine.
- Allow the engine to cool completely, remove the funnel, and set the reservoir level to the COLD FILL mark.
Step 15: Reinstall the lower splash shield
- Position the shield and start all fasteners by hand.
- Use the 8mm socket and 3/8-inch drive ratchet to tighten the fasteners until snug. Do not strip the plastic retainers.
- Use the 2-ton floor jack to raise the vehicle slightly, remove both 2-ton jack stands, and lower your Fusion carefully.
✅ After Repair
- ✅ Check around the thermostat housing, hose, radiator drain, and reservoir for leaks while the engine runs.
- 🌡️ Confirm the temperature gauge rises normally and remains steady near its usual operating position.
- 🔥 Verify that the cabin heater produces steady hot air. Intermittent heat can indicate trapped air.
- 🧊 After the engine cools completely, recheck the reservoir and add specified premixed coolant only as needed.
- 🚗 Take a short 10-15 minute drive while watching the temperature gauge, then inspect again for leaks.
- ♻️ Deliver old coolant to an authorized hazardous-waste or automotive-fluid collection facility in the Panipat area. Never pour it onto the ground or into a drain.
- 🪟 If one-touch window operation was lost, fully lower each affected window, then fully raise it and hold the switch for several seconds.
