🔧 Malibu - Thermostat Replacement

The thermostat on your Malibu is installed as part of the coolant outlet housing. Replacing it requires draining some coolant, removing the air-intake duct, disconnecting the coolant hoses, and installing the new housing with a fresh seal.

Assumption: This procedure uses a complete thermostat-and-housing assembly, as commonly supplied for the 1.5L turbo engine.


⚠️ Safety & Precautions

  • ⚠️ Work only when the engine is completely cold. Opening a hot cooling system can release scalding coolant.
  • 🧤 Wear gloves and safety glasses. Coolant is poisonous and must be kept away from children and animals.
  • 🚫 Never mix conventional green coolant with the orange GM-approved DEX-COOL coolant.
  • 🔌 Disconnect the negative battery cable before moving wiring near the thermostat housing.
  • 🧹 Immediately clean spilled coolant and collect the drained coolant in a sealed container.
  • 🔧 Do not pry against the aluminum sealing surface. Scratches can cause a coolant leak.

📋 Before You Begin

  • 🅿️ Park your Malibu on level ground, select Park, apply the parking brake, and let the engine cool completely.
  • 🌡️ Confirm that the upper radiator hose is cool and soft before opening the coolant reservoir.
  • 🔌 Switch the ignition off, remove the key or transmitter from the vehicle, and wait at least two minutes.
  • 🧠 No infotainment service mode, scan-tool command, battery registration, or thermostat programming is normally required.
  • ♻️ Arrange for proper coolant disposal. Do not pour coolant onto the ground or into a drain.

🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Disconnect the Battery

  • Use a 10mm socket and ratchet to loosen the negative battery-terminal nut.
  • Lift the negative terminal from the battery and position it where it cannot spring back onto the post.
  • Use the battery terminal brush only if corrosion is present.

Step 2: Release Cooling-System Pressure

  • Put on the safety glasses and nitrile mechanic gloves.
  • Place a clean shop towel over the coolant reservoir cap.
  • Turn the cap slowly by hand. Stop if you hear pressure escaping, then wait until it stops before removing the cap.

Step 3: Drain the Coolant Below the Thermostat

  • Position the 10-liter coolant drain pan beneath the lower radiator hose connection.
  • Use the angled hose-clamp pliers to compress the lower radiator hose clamp and slide it away from the fitting.
  • Use the 90-degree hose pick to gently break the hose loose. A hose pick is a small hooked tool used to release a hose without cutting it.
  • Pull the hose off by hand and drain enough coolant to lower the level below the thermostat housing.
  • Reinstall the lower hose fully against its stop. Use the angled hose-clamp pliers to return the clamp to its original position.

Step 4: Remove the Air-Intake Duct

  • Use a flat-blade screwdriver to release the intake-duct retaining clips where fitted.
  • Use a 7mm socket and ratchet to loosen the air-duct clamps at the air cleaner and turbocharger inlet.
  • Disconnect the small breather connection by hand without twisting its plastic fitting.
  • Lift the air-intake duct out of the engine compartment.
  • Cover open intake connections with clean towels.

Step 5: Expose the Thermostat Housing

  • Locate the thermostat housing by following the radiator hose to the coolant outlet on the engine.
  • Move only the wiring retainers that block access. Release them with the flat-blade screwdriver; do not pull on the wires.
  • If an electrical connector is attached to the housing, depress its lock with the flat-blade screwdriver and pull the connector straight off by hand.

Step 6: Disconnect the Thermostat Hoses

  • Place the coolant drain pan directly beneath the housing.
  • Use the angled hose-clamp pliers to compress each spring clamp and slide it back along its hose.
  • Use the 90-degree hose pick carefully between each hose and fitting to release the seal.
  • Twist and pull each hose off by hand. Avoid excessive side pressure on the plastic fittings.
  • Use clean shop towels to absorb the remaining coolant.

Step 7: Remove the Thermostat Housing

  • Use a 10mm socket, extension, and ratchet to loosen the housing bolts evenly.
  • Support the housing by hand while removing the final bolt.
  • Remove the thermostat housing and its seal. More coolant may drain from the engine.
  • Do not reuse the old seal.

Step 8: Clean and Inspect the Mounting Surface

  • Use a plastic gasket scraper to remove seal residue from the mating surface.
  • Wipe the surface with a clean shop towel.
  • Inspect the hose ends for swelling, splitting, or hardened rubber. Replace a damaged hose before reassembly.
  • Do not use abrasive discs or metal scrapers on the aluminum surface.

Step 9: Install the New Thermostat Housing

  • Fit the new seal into the groove in the replacement housing. Do not apply RTV silicone unless the replacement-part instructions specifically require it.
  • Hold the housing squarely against the engine and install every bolt by hand several turns.
  • Use a 10mm socket and ratchet to snug the bolts evenly.
  • Use the 1/4-inch drive torque wrench and 10mm socket to tighten the housing bolts evenly to 10 Nm (89 in-lbs).
  • Stop if the housing does not sit flat.

Step 10: Reconnect the Hoses and Wiring

  • Push every coolant hose completely onto its fitting by hand.
  • Use the angled hose-clamp pliers to position each clamp over its original witness mark.
  • Reconnect the housing electrical connector by hand until its lock clicks.
  • Secure the wiring retainers by hand. Make sure no harness touches the turbocharger or exhaust components.

Step 11: Reinstall the Air-Intake Duct

  • Remove the protective clean shop towels from the intake openings.
  • Position the air-intake duct and connect the breather fitting by hand.
  • Use the 7mm socket and torque wrench to tighten the intake clamps to 4 Nm (35 in-lbs).
  • Use the flat-blade screwdriver to secure any duct retainers.

Step 12: Refill the Cooling System

  • Install the cooling-system funnel kit in the coolant reservoir. The funnel helps trapped air escape while coolant is added.
  • Slowly add GM-approved DEX-COOL 50/50 premixed coolant until the reservoir reaches the cold-fill mark.
  • Pause several times to let trapped air rise. Gently squeeze the upper radiator hose by hand only while the engine remains cold.
  • Do not add undiluted concentrate unless it has first been mixed with distilled water at the correct ratio.

Step 13: Reconnect the Battery

  • Place the negative terminal fully onto the battery post.
  • Use the 10mm socket and torque wrench to tighten the terminal nut to 5 Nm (44 in-lbs).
  • Do not overtighten the terminal.

Step 14: Bleed and Check the Cooling System

  • Leave the cooling-system funnel kit installed and start the engine.
  • Set the cabin temperature to full hot and the blower to low using the climate controls.
  • Let the engine idle while watching the coolant level. Add premixed DEX-COOL through the funnel as the level drops.
  • Watch the temperature gauge and shut the engine off immediately if it rises toward the hot zone.
  • Once the upper radiator hose becomes warm and cabin heat remains steady, switch the engine off.
  • Allow the engine to cool completely, remove the funnel, adjust the reservoir to the cold-fill mark, and install the cap by hand.

✅ After Repair

  • 🔍 Inspect the thermostat housing, hose connections, and lower radiator hose for leaks while the engine idles.
  • 🌡️ Confirm that the temperature gauge stabilizes near its normal operating position and that the heater produces steady heat.
  • 🚗 Take a short drive while monitoring the temperature gauge. Avoid hard acceleration until normal temperature is confirmed.
  • 🧊 Let the engine cool completely, then recheck the coolant level and top it up to the cold-fill mark if necessary.
  • ⚠️ Stop driving if you see a coolant warning, overheating, steam, loss of cabin heat, or a continuing coolant-level drop.
  • 🧾 If a check-engine light remains on, scan for cooling-system faults. A stored code such as P0128 may require clearing after the repair.
