Replacing the thermostat on your Fusion involves draining some coolant, removing the thermostat housing, installing a new thermostat, then refilling and bleeding the cooling system. The thermostat controls engine temperature, and a stuck thermostat can cause overheating, slow warm-up, or poor heater performance.

  • ๐Ÿ…ฟ๏ธ Park your Fusion on level ground and let the engine cool fully, preferably overnight.
  • ๐ŸงŠ Confirm the upper radiator hose is cool to the touch before opening the cooling system.
  • ๐Ÿš— Set the parking brake and place wheel chocks behind the rear wheels.
  • ๐Ÿ”‹ Use a 10mm socket to disconnect the negative battery cable. The negative terminal is marked with a minus symbol.
  • ๐Ÿงฐ A torque wrench tightens bolts to a measured force so plastic housings do not crack.
  • ๐Ÿงฐ Hose clamp pliers are pliers shaped to squeeze spring-style hose clamps safely.

๐Ÿ”จ Step-by-Step Instructions

Follow these steps in order:

Step 1: Raise the Front of the Vehicle

  • Use the floor jack to lift the front of your Fusion at the front center jacking point.
  • Place jack stands under the approved front support points.
  • Gently lower the car onto the jack stands and shake the vehicle lightly to confirm it is stable.
  • Never work under only a jack.

Step 2: Remove the Lower Engine Splash Shield

  • Use an 8mm socket and ratchet to remove the lower splash shield fasteners.
  • Use a plastic trim clip tool to release any plastic push clips.
  • Set the shield and fasteners aside in order.

Step 3: Relieve Cooling System Pressure

  • Use your hand to slowly loosen the coolant reservoir cap.
  • If you hear pressure escaping, stop and wait until it finishes.
  • Remove the cap fully once pressure is gone.

Step 4: Drain Some Coolant

  • Place the 2-gallon drain pan under the radiator drain area.
  • Use a flat-blade screwdriver to open the radiator drain petcock if equipped.
  • If access is limited, use hose clamp pliers to loosen the lower radiator hose clamp and carefully slide the hose back enough to drain coolant.
  • Drain about 1 gallon, or enough so the thermostat housing area will not spill heavily.
  • Close the radiator drain or reinstall the hose and clamp securely.

Step 5: Access the Thermostat Housing

  • Locate the thermostat housing where the lower radiator hose connects to the engine.
  • Use hose clamp pliers to squeeze the radiator hose clamp tabs.
  • Slide the clamp back along the hose.
  • Twist the hose gently by hand to break it loose, then pull it off the thermostat housing.
  • Use shop towels to catch leftover coolant.
  • Twist first, then pull.

Step 6: Remove the Thermostat Housing

  • Use an 8mm or 10mm socket with a 6-inch extension to remove the thermostat housing bolts.
  • Support the housing with your hand as the last bolt comes out.
  • Pull the housing straight away from the engine.
  • Remove the old thermostat and seal/O-ring.
  • Note the thermostat direction before removal. The spring side normally faces the engine.

Step 7: Clean the Sealing Surface

  • Use shop towels to wipe the housing and engine sealing surfaces clean.
  • Use a plastic trim clip tool only if light scraping is needed.
  • Do not gouge the aluminum surface or plastic housing.
  • Make sure no old seal material remains.

Step 8: Install the New Thermostat

  • Install the new thermostat in the same direction as the old one.
  • Install the new thermostat housing seal/O-ring.
  • Lightly wet the O-ring with fresh coolant using a gloved finger.
  • Do not use RTV silicone unless the replacement part instructions specifically require it.

Step 9: Reinstall the Thermostat Housing

  • Hold the housing squarely against the engine by hand.
  • Start all bolts by hand first to avoid cross-threading.
  • Use an 8mm or 10mm socket to snug the bolts evenly in small steps.
  • Use an inch-pound torque wrench to tighten the thermostat housing bolts to Torque to 10 Nm (89 in-lbs).
  • Do not overtighten. The housing can crack.

Step 10: Reconnect the Radiator Hose

  • Push the hose fully onto the thermostat housing neck by hand.
  • Use hose clamp pliers to move the clamp back to its original position.
  • Make sure the clamp sits behind the hose bead and is not crooked.

Step 11: Refill the Cooling System

  • Install the coolant funnel kit onto the coolant reservoir.
  • Pour Ford-approved prediluted coolant slowly into the reservoir until it reaches the MAX line.
  • If using concentrated coolant, mix it 50/50 with distilled water before filling.
  • Reconnect the negative battery cable using a 10mm socket.
  • Use a foot-pound torque wrench to tighten the battery terminal nut to Torque to 6 Nm (53 in-lbs).

Step 12: Bleed Air From the Cooling System

  • Leave the coolant funnel installed and partially filled.
  • Start the engine and let it idle.
  • Set the cabin heat to the hottest temperature and blower to low using the climate controls.
  • Watch for air bubbles rising in the funnel.
  • Let the engine warm until the upper radiator hose becomes hot and the heater blows warm air.
  • Add coolant as the level drops.
  • Do not let the reservoir run empty.

Step 13: Check for Leaks

  • Use a flashlight to inspect around the thermostat housing, hose connection, and radiator drain.
  • If you see seepage, shut the engine off and let it cool before tightening or reseating anything.
  • Once no bubbles appear and the coolant level stays steady, shut the engine off.

Step 14: Reinstall the Splash Shield

  • Use the plastic trim clip tool to reinstall any push clips.
  • Use an 8mm socket to reinstall the splash shield fasteners.
  • Tighten the fasteners snugly by hand. Do not overtighten plastic retainers.

Step 15: Lower the Vehicle

  • Use the floor jack to lift the front of the vehicle slightly off the jack stands.
  • Remove the jack stands.
  • Lower your Fusion slowly to the ground.

โœ… After Repair

  • โœ… After the engine cools completely, recheck the coolant level in the reservoir and top off to the MAX line if needed.
  • ๐ŸŒก๏ธ Take a short test drive while watching the temperature gauge. It should stay in the normal range.
  • ๐Ÿ”ฅ Confirm the heater blows warm air at idle and while driving.
  • ๐Ÿ” Recheck for coolant leaks after the test drive and again the next day.
  • ๐Ÿงด Dispose of old coolant at a recycling center or auto parts store that accepts used coolant.
