📋 Before You Begin
- Park your Highlander on level ground and let the engine cool fully, preferably overnight.
- Set the parking brake and move the shifter to Park.
- Set the cabin temperature control to full hot before starting the engine later. This helps coolant flow through the heater core.
- Place a drain pan under the radiator drain area before opening the system.
- A thermostat is a temperature-controlled valve that opens and closes coolant flow to help the engine warm up and stay at the correct temperature.
- A torque wrench tightens bolts to a measured amount, which helps prevent broken bolts or coolant leaks.
🔨 Step-by-Step Instructions
Follow these steps in order:
Step 1: Remove the Engine Cover and Intake Duct
- Use your hands to lift the plastic engine cover straight upward from its rubber mounts.
- Use a 10mm socket and 3/8-inch drive ratchet to loosen the air intake duct clamps.
- Use a flat-blade screwdriver to gently release any intake duct tabs if needed.
- Move the intake duct aside to improve access near the front side of the engine.
- Take a photo first.
Step 2: Remove Lower Splash Shield Access
- Use a plastic trim clip remover to remove the lower splash shield clips near the radiator drain area.
- Use a 10mm socket and 3/8-inch drive ratchet to remove any splash shield bolts in the way.
- Set the clips and bolts in a small container so they do not get lost.
Step 3: Drain Some Coolant
- Place a 2-gallon drain pan under the radiator drain cock area.
- Slowly loosen the radiator reservoir cap by hand to release any remaining pressure.
- Use needle-nose pliers or your fingers to open the radiator drain cock if accessible.
- Drain about 1 gallon of coolant, or enough so the thermostat housing sits above the coolant level.
- Close the radiator drain cock by hand once coolant flow slows.
- Do not overtighten plastic drains.
Step 4: Locate the Thermostat Housing
- Follow the lower radiator hose to the engine. The hose connects to the thermostat housing.
- Use a flashlight if needed to see the housing and bolts clearly.
- The thermostat sits behind this housing, inside the engine coolant passage.
Step 5: Remove the Lower Radiator Hose
- Use hose clamp pliers to squeeze the spring clamp on the lower radiator hose.
- Slide the clamp back onto the hose, away from the housing nipple.
- Use your hand to twist the hose gently to break it loose.
- If stuck, use a flat-blade screwdriver carefully at the hose edge, but do not gouge the metal housing.
- Pull the hose off the thermostat housing and aim it toward the drain pan.
- Twist first, then pull.
Step 6: Remove the Thermostat Housing
- Use a 10mm socket, 3/8-inch drive extension, and ratchet to remove the thermostat housing bolts.
- Support the housing with your hand as the last bolt comes out.
- Pull the housing straight away from the engine.
- Expect a small amount of coolant to spill into the drain pan.
Step 7: Remove the Old Thermostat
- Use your hand to pull the old thermostat out of the engine opening.
- Note the thermostat direction before removal. The spring side faces into the engine.
- Remove the old rubber seal/O-ring from the thermostat.
- Use clean shop towels to wipe coolant from the housing area.
Step 8: Clean the Sealing Surfaces
- Use a plastic gasket scraper to gently clean the thermostat housing and engine sealing surfaces.
- Use clean shop towels to remove loose debris and coolant.
- Do not use a metal scraper. It can scratch the aluminum and cause leaks.
- Make sure no old rubber seal material remains.
Step 9: Install the New Thermostat
- Install the new rubber seal/O-ring onto the new thermostat by hand.
- Place the thermostat into the engine opening with the spring side facing into the engine.
- Align the small jiggle valve, if equipped, near the top position.
- The jiggle valve is a small loose pin or valve that helps trapped air escape from the cooling system.
- Keep the thermostat seated flat.
Step 10: Reinstall the Thermostat Housing
- Place the thermostat housing squarely against the engine by hand.
- Start all bolts by hand first to avoid cross-threading.
- Use a 10mm socket and ratchet to snug the bolts evenly.
- Use a torque wrench with 10mm socket to tighten the thermostat housing bolts to Torque to 10 Nm (89 in-lbs).
- Even tightening prevents leaks.
Step 11: Reinstall the Lower Radiator Hose
- Push the lower radiator hose fully onto the thermostat housing nipple by hand.
- Use hose clamp pliers to move the spring clamp back to its original position.
- Make sure the clamp sits behind the raised lip on the housing nipple.
- Wipe the area dry with clean shop towels so leaks are easier to spot later.
Step 12: Refill the Cooling System
- Install a funnel with spill-free adapter kit onto the coolant reservoir or radiator fill point, depending on access.
- Pour Toyota Super Long Life Coolant 50/50 premix into the system slowly.
- Fill until coolant reaches the proper level mark and the funnel holds a small amount of coolant.
- Squeeze the upper radiator hose gently by hand several times to help move trapped air.
Step 13: Bleed Air from the Cooling System
- Start the engine and let it idle with the spill-free funnel installed.
- Set the cabin heat to full hot and the fan to low.
- Watch the coolant level in the funnel and add coolant as the level drops.
- Let the engine idle until the radiator fans cycle on and off at least once.
- Use safety glasses and gloves while checking for leaks around the thermostat housing and hose.
- When no more bubbles appear, shut the engine off and let it cool.
- Bubbles mean air is escaping.
Step 14: Recheck Level and Reassemble
- After the engine cools, remove the spill-free funnel carefully.
- Top off coolant to the correct mark if needed.
- Use a 10mm socket and ratchet to reinstall the lower splash shield bolts.
- Use a plastic trim clip remover or your hands to reinstall the splash shield clips.
- Use a 10mm socket and ratchet to reinstall and tighten the air intake duct clamps snugly.
- Push the engine cover straight down onto its rubber mounts by hand.
