🔧 RAV4 - Engine Thermostat Replacement

Replacing the thermostat on your RAV4 helps restore proper engine warm-up and coolant temperature control. The thermostat is a temperature-controlled valve that opens and closes to manage coolant flow through the engine and radiator.

  • ⚠️ Work only when the engine is fully cold. Hot coolant can cause severe burns.
  • ⚠️ Your RAV4 is a hybrid. Do not touch orange high-voltage cables or hybrid components.
  • ⚠️ Disconnecting the 12V battery is recommended because you will be working near engine electrical connectors.
  • ⚠️ Keep coolant away from pets and children. It is toxic and often smells sweet.
  • ⚠️ Use Toyota-approved coolant only. Mixing coolant types can cause cooling system problems.

📋 Before You Begin

  • Park your RAV4 on level ground and let the engine cool completely.
  • Set the parking brake and place the transmission in Park.
  • Open the hood and remove the engine appearance cover if equipped.
  • Disconnect the negative 12V battery terminal using a 10mm socket. The 12V battery powers low-voltage electronics, not the orange high-voltage hybrid system.
  • Place a drain pan 2-gallon minimum under the radiator drain area before opening the cooling system.

🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Remove the lower engine cover access area

  • Use a plastic trim clip remover to remove the plastic push clips from the front lower engine cover area.
  • Use a 10mm socket to remove any lower cover bolts needed for drain plug access.
  • Lower the cover carefully and set the clips aside in order.
  • Take a photo first.

Step 2: Drain enough coolant

  • Make sure the engine is cold before opening anything.
  • Remove the coolant reservoir cap slowly by hand to release any leftover pressure.
  • Place the drain pan 2-gallon minimum under the radiator drain cock.
  • Use a flat-blade screwdriver if needed to carefully open the radiator drain cock.
  • Drain about 1 gallon of coolant, or enough so the thermostat housing will not spill heavily when removed.
  • Close the radiator drain cock by hand until snug. Do not overtighten plastic drain fittings.

Step 3: Locate the thermostat housing

  • Follow the lower radiator hose toward the engine. The thermostat sits inside the housing where this hose connects to the engine.
  • Use a flashlight if available to see the hose connection and housing bolts clearly.
  • If the air intake duct blocks your hand access, use a 10mm socket and Phillips screwdriver to loosen and move the duct aside.

Step 4: Remove the lower radiator hose from the thermostat housing

  • Use hose clamp pliers to squeeze the spring clamp tabs together. Hose clamp pliers are pliers designed to compress spring-style hose clamps safely.
  • Slide the clamp back onto the hose.
  • Twist the hose gently by hand to break it loose from the housing.
  • Pull the hose off the thermostat housing and aim any coolant into the drain pan 2-gallon minimum.
  • Use a flat-blade screwdriver only to gently help loosen the hose edge. Do not gouge the aluminum housing.

Step 5: Remove the thermostat housing

  • Use a 12mm socket, 3/8-inch ratchet, and 3/8-inch extension to remove the thermostat housing bolts.
  • Pull the housing straight away from the engine.
  • Note the thermostat direction before removing it. The spring side normally faces the engine.
  • Remove the old thermostat and old gasket or O-ring by hand.
  • Match the new part first.

Step 6: Clean the sealing surfaces

  • Use shop towels to wipe the thermostat housing and engine sealing surfaces clean.
  • Do not scrape aggressively. Deep scratches can cause coolant leaks.
  • Make sure no old gasket material or dirt falls into the coolant passage.

Step 7: Install the new thermostat

  • Install the new engine thermostat in the same direction as the original thermostat.
  • Install the new thermostat housing gasket or O-ring.
  • If the thermostat has a small jiggle valve, position it at the top. A jiggle valve is a tiny bleed valve that helps trapped air escape.
  • Seat the thermostat fully so it does not pinch the gasket.

Step 8: Reinstall the thermostat housing

  • Place the thermostat housing squarely against the engine.
  • Start all bolts by hand first to avoid cross-threading.
  • Use a 12mm socket, 3/8-inch ratchet, and torque wrench 5-50 Nm to tighten the housing bolts evenly.
  • Torque to 10 Nm (89 in-lbs).
  • Do not overtighten. The housing and sealing surface can be damaged.

Step 9: Reconnect the lower radiator hose

  • Push the hose fully onto the thermostat housing neck by hand.
  • Use hose clamp pliers to move the spring clamp back to its original position.
  • Check that the clamp sits behind the hose bead and is not crooked.

Step 10: Reinstall any removed intake ducting

  • If removed, reinstall the air intake duct using a 10mm socket and Phillips screwdriver.
  • Tighten clamps snugly. Do not crush the plastic duct.

Step 11: Refill the cooling system

  • Install the coolant spill-free funnel kit onto the coolant reservoir or radiator fill point as applicable.
  • Use a funnel to add Toyota Super Long Life Coolant pink premixed 50/50.
  • Fill slowly to reduce trapped air.
  • Fill the coolant reservoir to the FULL line.

Step 12: Reconnect the 12V battery

  • Reconnect the negative 12V battery terminal.
  • Use a 10mm socket to tighten the terminal.
  • Torque to 5 Nm (44 in-lbs).

Step 13: Bleed air from the cooling system

  • Start your RAV4 and set the cabin heat to maximum temperature with the fan on low.
  • Let the engine idle while watching the coolant level in the coolant spill-free funnel kit.
  • The hybrid engine may shut off and restart by itself. This is normal.
  • When the engine warms up, the thermostat opens and coolant level may drop. Add more coolant as needed.
  • Squeeze the upper radiator hose gently by hand while wearing nitrile gloves to help move small air pockets.
  • Once no more bubbles appear and the heater blows warm air, shut the engine off.

Step 14: Reinstall the lower engine cover

  • Use a plastic trim clip remover to align and reinstall the lower cover clips.
  • Use a 10mm socket to reinstall any lower cover bolts.
  • Torque small under-cover bolts to 7 Nm (62 in-lbs).

✅ After Repair

  • Check around the thermostat housing and lower radiator hose for leaks while the engine is warm.
  • Take a short test drive, then park and inspect again for coolant seepage.
  • After the engine cools completely, recheck the coolant reservoir level and top off to the FULL line if needed.
  • If the temperature gauge rises abnormally, the heater blows cold, or warning lights appear, stop driving and recheck for trapped air or leaks.
  • Dispose of old coolant properly at a recycling or hazardous waste facility. Do not pour it on the ground or into drains.
