🔧 Fusion - Rear Door Lock Actuator Replacement

The rear door lock actuator is built into the rear door latch assembly on your Fusion. Replacing it means removing the inner door trim panel, peeling back the vapor barrier carefully, disconnecting the latch rods and wiring, then swapping the latch/actuator assembly.

  • ⚠️ Disconnect the 12-volt battery before unplugging door electrical connectors.
  • ⚠️ Keep your hands clear of the window regulator and latch openings while testing.
  • ⚠️ Do not tear the foam/plastic vapor barrier. It prevents water from entering the cabin.
  • ⚠️ Rear door trim clips can break easily in cold weather. Warm the cabin first if needed.

📋 Before You Begin

  • ✅ Park your Fusion on level ground and turn the ignition off.
  • ✅ Fully raise the rear door window before starting.
  • ✅ Open the rear door you are repairing and make sure the child safety lock is off.
  • ✅ Use painter's tape to protect painted edges around the door trim if you are new to trim work.
  • ✅ A vapor barrier is the plastic/foam sheet behind the trim panel that keeps rainwater out of the cabin.
  • ✅ Butyl tape is sticky black sealing tape used to reseal the vapor barrier.

🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Disconnect the 12-Volt Battery

  • Use a 10mm socket and 3/8-inch ratchet to loosen the negative battery cable.
  • Move the cable aside so it cannot touch the battery post.
  • Wait 2 minutes before unplugging door electrical connectors.

Step 2: Remove the Rear Door Switch Trim

  • Use a plastic trim removal tool to gently lift the rear window switch bezel from the armrest.
  • Press the connector tab with a small flat-blade screwdriver and unplug the switch connector.
  • Set the switch trim aside somewhere safe.
  • Work slowly to avoid scratches.

Step 3: Remove Hidden Door Panel Screws

  • Use a plastic trim removal tool to remove small screw covers in the pull handle and interior handle area.
  • Use a 7mm socket, 8mm socket, or Torx T20 screwdriver to remove the exposed screws, depending on fastener style.
  • Place screws in a cup so none are lost.

Step 4: Release the Door Trim Panel Clips

  • Slide a flat trim clip remover between the door panel and the metal door shell at the lower edge.
  • Pop the clips loose one at a time around the bottom and sides of the panel.
  • Lift the panel upward to unhook it from the window ledge.
  • Do not pull the panel away too far yet because cables and connectors are still attached.

Step 5: Disconnect Door Cables and Connectors

  • Use a small flat-blade screwdriver to release the interior handle cable retaining clip.
  • Lift the cable end out of the handle lever.
  • Unplug any remaining courtesy lamp, speaker, or switch connectors by pressing each connector tab.
  • Remove the door trim panel and place it on a clean towel.

Step 6: Peel Back the Vapor Barrier

  • Use a plastic trim removal tool to slowly separate the vapor barrier from the butyl adhesive near the rear latch area.
  • Peel back only enough to access the latch and rods.
  • If the butyl stretches or tears, repair it later with butyl tape roll.
  • Do not cut the barrier.

Step 7: Disconnect the Latch Electrical Connector

  • Reach into the rear of the door near the latch.
  • Use a small flat-blade screwdriver to release the actuator connector lock if needed.
  • Unplug the electrical connector from the latch/actuator assembly.

Step 8: Disconnect the Lock and Handle Rods

  • Use needle-nose pliers to rotate the plastic rod retainers open.
  • Lift each metal rod out of its retainer.
  • Take a photo before removal so each rod goes back in the same position.
  • A rod retainer is a small plastic clip that locks the metal linkage rod to the latch lever.

Step 9: Remove the Rear Door Latch Screws

  • On the door edge, use a Torx T30 screwdriver to remove the three latch mounting screws.
  • Support the latch inside the door with your other hand as the final screw comes out.
  • If equipped with an extra bracket screw, use a Torx T25 screwdriver to remove it.

Step 10: Remove the Latch and Actuator Assembly

  • Guide the latch assembly out through the access opening in the door.
  • Use a plastic trim removal tool to move the vapor barrier gently if more clearance is needed.
  • Compare the old and new latch assemblies before installation.

Step 11: Install the New Latch and Actuator Assembly

  • Guide the new latch/actuator assembly into the door by hand.
  • Align it with the latch opening at the rear edge of the door.
  • Start the three Torx screws by hand first.
  • Use a Torx T30 screwdriver to snug the screws evenly.
  • Use a torque wrench 2-20 Nm to tighten the latch screws to Torque to 10 Nm (89 in-lbs).

Step 12: Reconnect Rods and Electrical Connector

  • Use needle-nose pliers to place each rod back into its matching latch lever.
  • Rotate each plastic rod retainer closed until it snaps into place.
  • Plug in the latch/actuator electrical connector until it clicks.
  • Gently tug each rod and connector to confirm it is locked.

Step 13: Test the Latch Before Reassembly

  • Use a 10mm socket to temporarily reconnect the negative battery cable.
  • Use the key fob or door switch to lock and unlock the door several times.
  • Use a small flat-blade screwdriver to rotate the latch closed while the door is open, then pull the handle to release it.
  • Confirm the inside handle, outside handle, lock switch, and remote lock all work correctly.
  • Use a 10mm socket to disconnect the negative battery cable again before final trim reassembly.
  • Test now, not after trim.

Step 14: Reseal the Vapor Barrier

  • Press the vapor barrier back onto the original butyl adhesive by hand.
  • Use butyl tape roll to repair any gaps or damaged sealing areas.
  • Make sure the lower edge is sealed so water drains inside the door and not into the cabin.

Step 15: Reinstall the Door Trim Panel

  • Hold the door panel close to the door and reconnect all electrical connectors by hand.
  • Reconnect the interior handle cable and snap its retaining clip closed.
  • Hook the top of the panel over the window ledge.
  • Align the clips with the holes in the door shell.
  • Press around the panel edges with your palm until each clip snaps in.

Step 16: Reinstall Screws and Switch Trim

  • Use a 7mm socket, 8mm socket, or Torx T20 screwdriver to reinstall the door panel screws.
  • Tighten small trim screws to Torque to 2 Nm (18 in-lbs) if using a torque wrench.
  • Reconnect the rear window switch connector by hand.
  • Press the switch bezel into the armrest until it snaps flush.

Step 17: Reconnect the Battery

  • Use a 10mm socket and 3/8-inch ratchet to reconnect the negative battery cable.
  • Tighten the terminal until it cannot rotate by hand.

✅ After Repair

  • ✅ Lock and unlock the rear door with the key fob, driver door switch, and rear door switch.
  • ✅ Open the door from the inside and outside several times.
  • ✅ Turn the child safety lock on and off to confirm it works correctly.
  • ✅ Confirm the rear window switch and speaker still work.
  • ✅ Pour a small amount of water along the outside glass area and check the inside carpet later for leaks if the vapor barrier was disturbed heavily.
