🔨 Step-by-Step Instructions
Follow these steps in order:
Step 1: Relieve Fuel-System Pressure
- Connect the OBD-II bidirectional scan tool beneath the driver-side dashboard.
- Use the scan tool’s Ford service function to disable the fuel pump or command fuel-pressure release. A bidirectional scan tool can command vehicle modules, not merely read codes.
- Start your F-150 and allow it to idle until it stalls. Crank for approximately five seconds afterward.
- Switch the ignition off and remove the scan tool.
- Place the 10-liter fuel-safe drain pan below the connection before opening any fuel line.
Step 2: Disconnect the Battery
- Open the hood and use a 10mm socket with the 1/4-inch drive ratchet to loosen the negative battery terminal.
- Remove the negative terminal and isolate it where it cannot spring back onto the battery post.
- Wait at least one minute before disconnecting fuel-system wiring.
Step 3: Raise and Support the Truck
- Use the 3-ton floor jack at an approved rear frame lifting point to raise your F-150.
- Position the 3-ton jack stands beneath both rear frame rails, then lower the truck onto them.
- Leave the rear axle free so there is enough room to lower the tank.
- Push lightly on the truck to verify that it is stable before going underneath.
Step 4: Remove the Tank Shield If Equipped
- Support the tank shield by hand or with the transmission jack.
- Use the correctly fitting socket from the 10mm-18mm socket set, 3/8-inch drive ratchet, and 150mm extension to remove the shield fasteners.
- Lower the shield carefully and keep its fasteners organized by position.
Step 5: Disconnect the Filler and Vent Connections
- Use the plastic trim-clip removal tool to release the filler-pipe and vapor-line retainers without breaking them.
- Use the correct socket from the 7mm-13mm socket set and 1/4-inch drive ratchet to loosen any hose clamp fitted at the tank connection.
- Use the 6mm flat-blade screwdriver only to release a locking tab. Do not pry against or puncture a plastic fitting.
- Twist the filler hose gently and pull it from the tank neck. Disconnect the smaller vent connection in the same area.
- Place absorbent pads below the connections to catch residual fuel.
Step 6: Support the Fuel Tank
- Center the 450kg transmission jack beneath the tank and secure the tank with the jack’s strap.
- Raise the transmission jack only until it contacts and supports the tank. Do not lift the truck from its stands.
- A helper makes tank control much safer.
Step 7: Remove the Tank Straps
- Use the correctly fitting socket from the 10mm-18mm socket set, 3/8-inch drive ratchet, and 150mm extension to remove the tank-strap bolts.
- Swing the straps away while keeping the tank fully supported by the transmission jack.
- Inspect the straps and insulating pads. Replace damaged parts before reinstalling the tank.
Step 8: Lower the Tank Partway
- Use the transmission jack to lower the tank only far enough to reach its upper connections.
- Watch every hose and wire while lowering. Stop immediately if anything becomes tight.
- Use the LED work light to identify the pump-module connector, fuel line, and vapor lines.
Step 9: Disconnect the Pump Wiring and Lines
- Use the plastic trim-clip removal tool to release the electrical connector’s secondary lock, then press its latch and unplug it.
- Use the appropriate 5/16-inch or 3/8-inch fuel-line disconnect tool to release any spring-lock fuel fitting. Push the line inward first, insert the tool, and then pull the line free.
- For tab-style connectors, use the 6mm flat-blade screwdriver to unlock only the colored safety clip, then press the connector tabs by hand.
- Catch residual gasoline in the 10-liter fuel-safe drain pan and cover the open connections with clean absorbent material.
- Use the plastic trim-clip removal tool to release the remaining vapor-line retainers.
Step 10: Remove the Tank
- Verify visually with the LED work light that no wiring, fuel lines, vapor lines, or filler hoses remain connected.
- Use the transmission jack to lower the tank slowly.
- Roll the tank from beneath your F-150 and move it to a clean, ventilated work area away from ignition sources.
Step 11: Clean the Pump Area
- Use the 25mm soft nylon brush to loosen dirt from the top of the tank.
- Use the regulated compressed-air blow gun to direct debris away from the module opening. Wear ANSI-rated safety glasses.
- Clean until no loose dirt remains around the retaining ring.
Step 12: Remove the Old Pump Module
- Mark the module’s installed orientation so the replacement faces the same direction.
- Fit the specialty fuel pump lock-ring wrench over the retaining ring.
- Use the 16-ounce non-sparking dead-blow hammer on the lock-ring wrench to rotate the ring counterclockwise. Do not use a steel punch.
- Remove the retaining ring, then lift the module slowly while guiding the fuel-level float through the opening.
- Allow fuel inside the module reservoir to drain into the tank before removing it completely.
- Remove and discard the old O-ring seal.
Step 13: Install the New Pump Module
- Clean the sealing groove with a fresh absorbent pad. Do not use silicone, grease, or gasket sealer.
- Install the new dry O-ring seal squarely in the tank groove.
- Lower the new module into the tank while guiding the float arm carefully. Do not bend the arm.
- Align the module with the orientation mark and locating tabs.
- Install a serviceable retaining ring. Use the fuel pump lock-ring wrench and 3/8-inch drive torque wrench to tighten the ring to Torque to 80 Nm (59 ft-lbs).
- Confirm that the ring is fully engaged beneath every tank retaining tab and that the O-ring has not pushed out.
Step 14: Reinstall and Connect the Tank
- Place the tank on the transmission jack, secure its strap, and raise it partway.
- Push each fuel-line connector onto its matching fitting by hand until it clicks. Pull back gently to verify that it is locked.
- Reconnect each vapor line by hand and reinstall its locking clip with the plastic trim-clip removal tool.
- Reconnect the electrical plug by hand and engage its secondary lock.
- Raise the tank into position while checking that no line is pinched above it.
Step 15: Install the Tank Straps and Filler Connections
- Position both straps and start every strap bolt by hand to prevent crossed threads.
- Use the correct socket from the 10mm-18mm socket set and the 3/8-inch drive torque wrench to tighten the tank-strap bolts to Torque to 47 Nm (35 ft-lbs).
- Push the filler and vent connections fully into place by hand.
- Use the correct socket from the 7mm-13mm socket set and 1/4-inch drive ratchet to secure the original hose clamp. Tighten it only until the hose cannot rotate; do not crush the plastic tank neck.
- Use the plastic trim-clip removal tool to reinstall all line and harness retainers.
Step 16: Install the Shield and Lower the Truck
- Position the shield and start all fasteners by hand.
- Use the matching socket from the 10mm-18mm socket set and 3/8-inch drive torque wrench to tighten the shield fasteners to Torque to 28 Nm (21 ft-lbs).
- Use the 3-ton floor jack to lift your F-150 slightly, remove both 3-ton jack stands, and lower the truck to the ground.
Step 17: Reconnect and Prime the Fuel System
- Use the 10mm socket and 1/4-inch drive ratchet to reconnect the negative battery terminal. Tighten it securely without crushing or twisting the terminal.
- Without pressing the brake pedal, switch the ignition on for five seconds and then off for ten seconds. Repeat this cycle four times.
- Start the engine and let it idle. Extended cranking on the first start can be normal while the module fills.
- Use the LED work light to inspect the tank, filler connection, and fuel-line connections for leaks. Shut the engine off immediately if you see or smell leaking fuel.
