🔧 Focus - Fuel Pump Replacement

Replacing the fuel pump on your Focus involves lowering the fuel tank, removing the fuel pump module from the top of the tank, and installing a new sealed pump module. This is a more advanced repair because gasoline vapors are flammable and the fuel system must be depressurized before opening it.

Difficulty Level: Advanced | Estimated Time: 3-5 hours

⚠️ Safety & Precautions

  • ⚠️ Gasoline is extremely flammable. Work outside or in a very well-ventilated area only.
  • ⚠️ Keep sparks, cigarettes, heaters, drop lights, and open flames far away from the work area.
  • ⚠️ Disconnect the negative battery cable before opening the fuel system.
  • ⚠️ Wear safety glasses and fuel-resistant gloves any time fuel lines are opened.
  • ⚠️ Relieve fuel pressure before disconnecting any fuel line.
  • ⚠️ Support the fuel tank with a transmission jack or wide platform jack before removing the straps.
  • ⚠️ Do not use power tools near open fuel vapor.
  • ⚠️ Have a Class B/C fire extinguisher nearby.
  • ⚠️ Work with the tank as empty as possible. A full tank is heavy and unsafe to lower.

  • Fuel pump lock ring - Qty: 1
  • Fuel line retaining clips - Qty: As needed
  • Fuel-safe absorbent pads - Qty: 1 pack

📋 Before You Begin

  • Run the fuel level down as low as practical before starting.
  • Park your Focus on a flat, solid surface.
  • Set the parking brake and place wheel chocks at the front wheels.
  • A fuel line disconnect tool releases spring-lock fuel fittings without damaging them.
  • A fuel pump lock ring tool turns the large metal ring that holds the pump module into the tank.
  • Disconnect the negative battery cable using a 10mm socket.
  • Relieve fuel pressure by removing the fuel pump relay or fuse, starting the engine, and letting it stall. Then crank for 2-3 seconds.
  • Turn the ignition OFF after the engine stalls.

🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Raise and Support the Vehicle

  • Use the floor jack rated 2-ton minimum to lift the rear of your Focus at the proper rear jacking point.
  • Place jack stands rated 2-ton minimum under the rear support points.
  • Gently lower the vehicle onto the stands.
  • Keep the floor jack nearby, but never rely on it alone.
  • Shake gently to confirm it is stable.

Step 2: Remove Rear Underbody Covers if Equipped

  • Use a 10mm socket, 1/4-inch ratchet, and flat-blade screwdriver to remove any rear underbody shield fasteners blocking the fuel tank area.
  • Set the shields and fasteners aside in order.

Step 3: Disconnect Fuel Filler and Vent Connections

  • Place a fuel-safe drain pan below the filler neck area.
  • Use a flat-blade screwdriver to loosen the filler hose clamp if equipped.
  • Use the fuel line disconnect tool set to release vapor and vent line quick-connect fittings.
  • Cap or wrap open lines with shop towels to reduce fuel smell and dripping.

Step 4: Support the Fuel Tank

  • Position the transmission jack or wide platform floor jack under the fuel tank.
  • Place a piece of wood or thick pad on the jack saddle to spread the load.
  • Raise the jack until it just supports the tank. Do not lift the vehicle.

Step 5: Remove Fuel Tank Strap Bolts

  • Use a 13mm socket, 15mm socket, 3/8-inch ratchet, and 3/8-inch extension set to remove the fuel tank strap bolts.
  • Keep one hand on the tank or have a helper steady it.
  • Slowly lower the tank a few inches only.
  • Torque on installation: tighten fuel tank strap bolts to 48 Nm (35 ft-lbs).

Step 6: Disconnect Pump Electrical Connector and Fuel Line

  • Lower the tank just enough to reach the top of the fuel pump module.
  • Use your hand to press the release tab and unplug the fuel pump electrical connector.
  • Use the fuel line disconnect tool set to disconnect the fuel supply line from the pump module.
  • Use shop towels to catch small fuel drips.
  • Do not stretch the wiring or fuel line.

Step 7: Lower and Remove the Fuel Tank

  • Use the transmission jack or wide platform floor jack to lower the fuel tank slowly.
  • Watch for any remaining attached hoses or wiring.
  • Stop immediately if anything pulls tight.
  • Move the tank to a clean, level work area.

Step 8: Clean Around the Fuel Pump Module

  • Use shop towels to wipe dirt from the top of the tank around the pump module.
  • Do not let dirt fall into the tank opening.
  • Cleanliness prevents fuel system problems.

Step 9: Remove the Fuel Pump Lock Ring

  • Use the fuel pump lock ring tool and 3/8-inch ratchet to turn the lock ring counterclockwise.
  • Remove the lock ring and set it aside if comparing with the new one.
  • Lift the fuel pump module straight up slightly.
  • Angle it carefully to clear the fuel level float arm.
  • Place the old pump into the fuel-safe drain pan.

Step 10: Install the New Fuel Pump Module

  • Remove the old fuel pump tank seal/O-ring by hand.
  • Wipe the seal groove with shop towels.
  • Install the new fuel pump tank seal/O-ring into the tank groove.
  • Lower the new fuel pump module assembly into the tank carefully.
  • Guide the fuel level float arm into the tank without bending it.
  • Align the module marks with the tank marks.

Step 11: Install the New Lock Ring

  • Place the new fuel pump lock ring over the module.
  • Use the fuel pump lock ring tool and 3/8-inch ratchet to turn the lock ring clockwise until fully seated.
  • Torque to manufacturer seated stop; do not hammer on the lock ring.

Step 12: Raise the Fuel Tank Partway and Reconnect Lines

  • Use the transmission jack or wide platform floor jack to raise the tank close to the body.
  • Reconnect the fuel pump electrical connector by hand until it clicks.
  • Reconnect the fuel supply line by hand until it clicks.
  • Gently tug the fuel line to confirm it is locked.

Step 13: Reinstall Fuel Tank Straps

  • Raise the tank fully into position with the transmission jack or wide platform floor jack.
  • Start the fuel tank strap bolts by hand to avoid cross-threading.
  • Use the 13mm socket, 15mm socket, 3/8-inch ratchet, and torque wrench 5-80 Nm to tighten the strap bolts.
  • Torque to 48 Nm (35 ft-lbs).

Step 14: Reconnect Filler, Vent, and Underbody Parts

  • Use the flat-blade screwdriver to tighten the filler hose clamp if equipped.
  • Reconnect vapor and vent quick-connect fittings by hand until they click.
  • Use the 10mm socket and 1/4-inch ratchet to reinstall any underbody shields.
  • Torque small shield fasteners to snug hand-tight only.

Step 15: Reconnect Battery and Prime the Fuel System

  • Use the 10mm socket and 1/4-inch ratchet to reconnect the negative battery cable.
  • Turn the ignition ON for 5 seconds without starting the engine.
  • Turn the ignition OFF for 10 seconds.
  • Repeat this ON/OFF cycle 3 times to prime the pump.
  • Check under the vehicle for leaks before starting.

✅ After Repair

  • Start your Focus and let it idle for 2-3 minutes.
  • Inspect the fuel tank area, fuel line fittings, and filler/vent hose area for leaks.
  • If you smell strong fuel or see wet fuel, shut the engine OFF immediately.
  • Lower the vehicle only after confirming there are no leaks.
  • Road test gently for 5-10 minutes, then recheck for fuel smell or leaks.
  • If the check engine light turns on, scan for diagnostic trouble codes before driving farther.
