🔧 Frontier - Fuel Pump Module Replacement

Your Frontier uses an in-tank electric fuel pump module. There is no normal service access panel in the cab, so the pump is replaced by lowering the fuel tank or lifting/removing the pickup bed.

For a first-time DIYer, lowering the tank is usually safer than removing the bed if you are working at home. Work slowly, keep sparks away, and keep the tank as empty as possible.

⚠️ Safety & Precautions

• 🔥 Gasoline vapors ignite very easily. Do not smoke, weld, grind, or use open flames near the vehicle.
• 🧯 Keep a Class B fire extinguisher nearby. Class B is for flammable liquids like gasoline.
• 🔋 Disconnect the negative battery cable before opening the fuel system.
• 🕶️ Wear safety glasses and fuel-resistant gloves. Fuel can spray when lines are disconnected.
• 🌬️ Work outside or in a very well-ventilated area.
• ⛽ Run the fuel tank below 1/4 full before starting. A full tank is heavy and dangerous to lower.
• 🚫 Do not use impact tools around the open fuel tank or fuel pump opening.
• ⚠️ The fuel tank is plastic. Support it evenly so it does not crack or deform.

📋 Before You Begin

• 🅿️ Park your Frontier on level ground and set the parking brake.
• 🛞 Place wheel chocks in front of and behind the front wheels.
• ⛽ Use as much fuel as possible before starting. Less fuel means less weight.
• 🔋 Open the hood and disconnect the negative battery cable using a 10mm socket.
• 🧰 A fuel pump lock ring tool turns the large retaining ring that holds the pump module into the tank.
• 🧰 A brass drift punch is a soft metal punch that helps move the lock ring without creating sparks.
• ⚠️ Assumption: this procedure uses the fuel tank lowering method, not pickup bed removal.

🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Relieve Fuel Pressure

• Open the under-hood fuse/relay box cover by hand.
• Remove the fuel pump fuse or fuel pump relay using needle-nose pliers.
• Start the engine and let it run until it stalls. This uses up pressure in the fuel line.
• Crank the engine for 2-3 more seconds, then turn the key off.
• Disconnect the negative battery cable using a 10mm socket.
• Fuel may still drip.

Step 2: Raise and Support the Truck

• Place the floor jack rated 3-ton minimum under a solid frame lift point.
• Raise the rear of your Frontier high enough to work under the fuel tank.
• Place jack stands rated 3-ton minimum under the frame rails.
• Lower the truck gently onto the stands.
• Keep the floor jack rated 3-ton minimum nearby for supporting parts.

Step 3: Remove Fuel Tank Skid Plate or Shields

• If equipped, remove the fuel tank skid plate or shield bolts using a 12mm socket or 14mm socket.
• Support the shield with one hand as the last bolt comes out.
• Set the shield and bolts aside in order.
• On installation, tighten shield fasteners snugly. If using factory-style bolts, Torque to 25 Nm (18 ft-lbs).

Step 4: Support the Fuel Tank

• Place a transmission jack or fuel tank jack under the center of the fuel tank.
• Use a flat piece of wood if needed to spread the load evenly.
• Raise the jack until it just touches and supports the tank.
• Do not lift the truck by the fuel tank.

Step 5: Disconnect Filler Neck and Vent Hoses

• At the fuel filler area, loosen hose clamps using a flat-blade screwdriver or 10mm socket.
• Twist the filler hose gently by hand to break it loose.
• Disconnect the filler hose and vent hose from the tank neck.
• Use needle-nose pliers for spring clamps if fitted.
• Mark hoses before removal.

Step 6: Lower the Tank Slightly

• Remove the fuel tank strap bolts using a 14mm socket.
• Lower the tank only a few inches using the transmission jack or fuel tank jack.
• Stop as soon as you can reach the electrical connector and fuel lines on top.
• Do not stretch wiring or hoses.

Step 7: Disconnect Fuel Pump Wiring and Fuel Lines

• Unplug the fuel pump electrical connector by pressing the lock tab by hand.
• Clean dirt from the fuel line fittings using shop towels.
• Disconnect the fuel line quick-connect fittings using fuel line disconnect pliers.
• Catch fuel drips in a drain pan.
• Cover open line ends with clean shop towels.

Step 8: Lower and Remove the Fuel Tank

• Slowly lower the tank with the transmission jack or fuel tank jack.
• Check all sides for attached hoses or wiring before lowering fully.
• Slide the tank out from under your Frontier once it is stable and fully lowered.

Step 9: Clean Around the Fuel Pump Opening

• Use shop towels to wipe dirt from the top of the tank.
• Do not let dirt fall into the tank.
• Use a flat-blade screwdriver carefully to scrape heavy dirt away from the lock ring area.
• Cleanliness prevents pump damage.

Step 10: Remove the Fuel Pump Lock Ring

• Place the fuel pump lock ring tool on the lock ring.
• Turn the lock ring counterclockwise using a 3/8-inch ratchet.
• If the ring is stuck, tap the ring tabs with a brass drift punch and rubber mallet.
• Do not use a steel punch or chisel near gasoline vapors.

Step 11: Remove the Old Fuel Pump Module

• Lift the fuel pump module straight up by hand.
• Tilt it slightly to clear the float arm. The float arm measures fuel level for the gauge.
• Let fuel drain from the module into the tank before removing it fully.
• Remove the old tank seal/O-ring by hand.
• Wipe the sealing surface clean using shop towels.

Step 12: Install the New Fuel Pump Module

• Install the new fuel pump tank seal/O-ring onto the tank opening by hand.
• Lower the new fuel pump module assembly into the tank carefully.
• Make sure the float arm moves freely and is not bent.
• Align the pump module marks with the tank marks.
• Install the new fuel pump lock ring.
• Tighten the lock ring clockwise using the fuel pump lock ring tool and 3/8-inch ratchet until it locks fully against the stop marks.

Step 13: Reinstall the Fuel Tank

• Place the tank on the transmission jack or fuel tank jack.
• Raise it partway into position.
• Reconnect the fuel lines by hand until each connector clicks.
• Gently tug each line by hand to confirm it is locked.
• Reconnect the fuel pump electrical connector by hand.
• Raise the tank fully into position.

Step 14: Reinstall Tank Straps and Hoses

• Install the fuel tank straps by hand first to avoid cross-threading.
• Tighten the strap bolts using a 14mm socket.
• Torque to 44 Nm (32 ft-lbs).
• Reconnect the filler hose and vent hose by hand.
• Tighten hose clamps using a flat-blade screwdriver or 10mm socket.
• Reinstall any shield or skid plate using a 12mm socket or 14mm socket.

Step 15: Reconnect Battery and Prime the Fuel System

• Reinstall the fuel pump fuse or relay using needle-nose pliers.
• Reconnect the negative battery cable using a 10mm socket.
• Turn the key to ON for 5 seconds, then turn it OFF.
• Repeat this ON/OFF cycle 3-4 times. This fills the fuel line before starting.
• Start the engine and let it idle.

• 👃 Smell carefully around the fuel tank and filler neck area for fuel odor.
• 🔦 Use a flashlight to inspect every fuel line connection for wetness or leaks.
