🔨 Step-by-Step Instructions
Follow these steps in order:
Step 1: Open the Fuel Door
- Use your hand to press and release the rear edge of the fuel door.
- Let the fuel door swing fully open.
- Use a flashlight to inspect the hinge area and the capless filler opening.
- Do not pry painted edges.
Step 2: Confirm What Needs Replacement
- Use the flashlight to look at the center filler opening.
- Your Fusion should not have a screw-on fuel cap. It uses two spring-loaded sealing flaps inside the filler neck.
- If only the outer painted fuel door is broken, replace the fuel filler door assembly.
- If the inner filler seal is damaged, loose, or not sealing, replace the capless fuel filler seal/insert assembly.
Step 3: Remove the Fuel Door Assembly

- If a broken clip is stuck, use the plastic trim tool to lift it out carefully.
Step 5: Install the New Fuel Door Assembly
- Align the new fuel filler door assembly with the hinge slots.
- Press the assembly inward by hand until the clips snap into place.
- Use light pressure only. If it does not seat, remove it and realign the clips.
- No torque spec applies because the assembly snaps into place.
Step 6: Check Fuel Door Operation
- Close the fuel door by hand until it sits flush with the body.
- Press and release the rear edge to confirm it opens smoothly.
- Use the flashlight to confirm the door does not rub the body opening.

- Do not insert screwdrivers, picks, or metal tools into the filler neck.

- Use the plastic trim tool only on the outer trim edge, not inside the fuel passage.
