🔧 Tucson - Fuel Cap Replacement
Replacing the fuel cap on your Tucson is a simple beginner repair. A worn or loose fuel cap can cause fuel vapor leaks and may turn on the check engine light with EVAP-related codes.
Difficulty Level: Beginner | Estimated Time: 5-10 minutes
⚠️ Safety & Precautions
- 🚭 Do not smoke or work near open flames while the fuel door is open.
- 🧯 Fuel vapors are flammable, so work in a well-ventilated area.
- 🧤 Avoid touching the fuel filler opening with dirty hands or tools.
- 🔋 Battery disconnect is not required for this repair.
🔧 Required Tools
You'll need the following tools for this repair:
- Nitrile gloves
- Safety glasses

📋 Before You Begin
- 🅿️ Park your Tucson on level ground and shift to Park.
- 🔥 Turn the engine off and let the area around the fuel door cool if the vehicle was recently driven.
- 🧤 Put on nitrile gloves and safety glasses.
- 💡 If the check engine light is on for an EVAP leak, replacing the cap may fix the cause, but the light may take several drive cycles to turn off.
🔨 Step-by-Step Instructions
Follow these steps in order:
Step 1: Open the Fuel Door
- Use your hand to open the fuel filler door on the driver-side rear quarter panel.
- No tool is needed for this step.
- Press gently near the rear edge.
Step 2: Remove the Old Fuel Cap
- Use your hand to turn the old fuel cap counterclockwise until it comes loose.
- A tether is the small plastic strap that keeps the cap attached to the vehicle so it does not get lost.
- If the cap has a tether, use your hand to unhook or slide the tether end off the fuel door retainer.
- Do not use pliers or metal tools near the fuel filler opening.
Step 3: Inspect the Fuel Filler Neck
- Use your eyes to check the metal fuel filler neck where the cap seals.
- Look for dirt, rust, dents, or pieces of the old cap seal.
- If dirt is present, wipe only the outer sealing area with a clean dry cloth.
- Do not push debris into the fuel tank opening.
Step 4: Install the New Fuel Cap
- Use your hand to attach the new fuel cap tether to the same retainer point on the fuel door area.
- Place the new fuel cap squarely on the filler neck.
- Use your hand to turn the cap clockwise until it clicks.
- Continue turning until you hear several clicks; this means the cap is tight and sealed.
- No torque spec applies because the fuel cap uses an internal ratcheting click mechanism.
- Hand-tight only. Never force it.
Step 5: Close the Fuel Door
- Use your hand to close the fuel door until it sits flush with the body.
- Make sure the tether is not pinched between the fuel door and body.
✅ After Repair
- ✅ Start your Tucson and confirm there is no fuel smell around the fuel door area.
- 🔁 If the check engine light was caused by a loose or leaking fuel cap, it may turn off after several normal drive cycles.
- 🧪 If you have a basic OBD-II scan tool, you can clear the code after replacement, but only if the cap was the confirmed cause.
- ⚠️ If the check engine light returns, the EVAP system may have another leak, such as a purge valve, vent valve, hose, or canister issue.
