🔨 Step-by-Step Instructions
Follow these steps in order:
Step 1: Open the Fuel Door
- Wear the fuel-resistant nitrile gloves and ANSI Z87.1 safety glasses.
- With the Prius off, press the fuel-door opener switch on the lower left side of the instrument panel.
- Wait for the fuel door to release, then open it by hand. Do not pry or force it.
Step 2: Remove the Old Fuel Cap
- Using your gloved hand, turn the old cap counterclockwise slowly.
- Pause briefly if you hear pressure escaping, then finish removing the cap.
- Place the cap in its holder on the inside of the fuel door.
Step 3: Disconnect the Tether
- Inspect where the plastic tether attaches to the fuel-door area.
- Use the plastic trim removal tool to gently release the tether clip without scratching the paint.
- Remove the old cap and tether together. Do not pull the tether until it snaps.
Step 4: Inspect the Filler Neck
- Using your gloved hand, check the filler-neck sealing surface for dirt, rust, or pieces of the old gasket.
- Do not push debris into the filler opening.
- Do not continue if the metal filler neck is bent, heavily corroded, or cracked.
Step 5: Install the New Tether
- Use your gloved hand to position the new tether clip in the original mounting hole.
- Press the clip firmly into place by hand. If needed, use the flat face of the plastic trim removal tool for gentle pressure.
- Confirm the tether can move freely and does not interfere with the fuel door.
Step 6: Install the New Fuel Cap
- Place the new cap squarely onto the filler neck using your gloved hand.
- Turn it clockwise until it produces one clear click.
- Toyota specifies the click-stop rather than a numerical torque value. Do not use pliers or a wrench.
Step 7: Close the Fuel Door
- Use your gloved hand to place the tether inside without pinching it.
- Push the fuel door closed until it latches flush with the body.
✅ After Repair
- ✅ Restart your Prius and verify that no fuel-cap warning appears.
- 🔍 Check that the fuel door closes normally and the tether remains secure.
- 🚗 If the check-engine light was caused by the old cap, it may require several normal driving cycles to turn off.
- ⚠️ If the light remains on, have the diagnostic trouble codes read. Another evaporative-emissions leak may be present.
