Because refrigerant requires regulated recovery equipment, plan to have an automotive A/C shop recover and recharge the system even if you perform the mechanical replacement yourself.

  • โš ๏ธ Never loosen an A/C fitting until a certified shop has completely recovered the refrigerant.

  • ๐Ÿงผ Keep every fitting exceptionally clean. Dirt or moisture can damage the replacement compressor.
  • ๐Ÿ“ฆ Keep the new compressor sealed until installation. Do not remove its port plugs early.

๐Ÿ”จ Step-by-Step Instructions

Follow these steps in order:

Step 1: Recover the Refrigerant

  • Use an automotive R-134a recovery machine and R-134a manifold gauge set to recover the refrigerant through the high- and low-side service ports.
  • A recovery machine safely removes and stores refrigerant instead of releasing it into the air.
  • Confirm both gauges remain at 0 psi before disconnecting any refrigerant line.
  • If you do not have certified recovery equipment, have an A/C shop perform this step.

Step 2: Disconnect the Battery

  • Open the hood and use a 10mm socket and 3/8-inch drive ratchet to loosen the negative battery-terminal clamp.
  • Remove the clamp and position it where it cannot touch the battery post.

Step 3: Raise and Support the Vehicle

  • Loosen the right-front wheel nuts slightly with a 21mm impact socket and 1/2-inch drive breaker bar.
  • Raise the front at the specified front lifting point with a 2-ton floor jack.
  • Place 2-ton jack stands beneath the approved side support points and gently lower your Highlander onto them.
  • Remove the wheel nuts and right-front wheel using the 21mm impact socket.

Step 4: Remove the Lower Access Panels

  • Use a 10mm socket, 3/8-inch drive ratchet, and plastic trim-clip removal tool to remove the right-front splash shield and necessary lower engine covers.
  • Keep the clips and bolts arranged by location so they return to the correct holes.

Step 5: Remove the Accessory Drive Belt

  • Photograph or sketch the belt routing before removal.
  • Place a 17mm six-point socket and 1/2-inch drive breaker bar on the automatic belt tensioner.
  • Rotate the tensioner slowly to release belt tension, then slip the belt off the compressor pulley.
  • Release the tensioner gradually. Do not allow it to snap back.
  • Remove the belt if it is being replaced; otherwise secure it away from oil and dirt.
  • Check every pulley while the belt is off.

Step 6: Disconnect the Compressor Electrical Connector

  • Press the locking tab by hand and unplug the compressor clutch connector.
  • If the connector is difficult to reach, use the plastic trim-clip removal tool gently; do not pull on the wires.
  • Release any wiring-harness retainers attached near the compressor.

Step 7: Disconnect and Seal the Refrigerant Lines

  • Clean around both compressor fittings with a clean cloth before opening them.
  • Position a clean drain pan with measurement markings beneath the compressor to catch any oil.
  • Use a 12mm socket, 3/8-inch drive extension, and 3/8-inch drive ratchet to remove the suction and discharge fitting bolts.
  • Move each line straight away from its port without bending or twisting the aluminium tubing.
  • Immediately seal every open port with A/C line caps and plugs.
  • Remove the old O-rings with a plastic O-ring pick. Never reuse them.

Step 8: Remove the Old Compressor

  • Support the compressor by hand from below. It is heavier than it appears.
  • Use a 14mm socket, 3/8-inch drive extension, and 3/8-inch drive ratchet to remove the compressor mounting bolts.
  • Note the location and length of each mounting bolt.
  • Lower the compressor carefully through the available lower opening without striking the radiator, condenser, or refrigerant lines.

Step 9: Inspect for Internal Damage

  • Drain the old compressor oil into the clean drain pan with measurement markings while rotating the compressor hub by hand.
  • Inspect the oil for silver particles, black sludge, or glitter-like debris.
  • If debris is present, stop. Replace the condenser/receiver assembly and expansion valve, and have the reusable lines professionally flushed.
  • Do not flush a parallel-flow condenser or compressor; these components must be replaced when contaminated.

Step 10: Balance the Compressor Oil

  • Use an ND-OIL measuring cylinder to measure the oil drained from the old compressor.
  • Check the replacement compressor's instructions to determine whether it is dry, partially filled, or fully charged with oil.
  • Drain and measure the replacement compressor's shipping oil when its instructions require oil balancing.
  • Fill it with the measured replacement quantity of fresh ND-OIL 8. Do not add the system's full oil capacity unless the entire system has been flushed or replaced.
  • Rotate the compressor hub by hand approximately ten turns to distribute the oil.
  • Too much oil reduces cooling and can damage components.

Step 11: Install the New Compressor

  • Keep the compressor level and position it against the engine mounting bracket.
  • Start every mounting bolt by hand to prevent crossed threads.
  • Use a 14mm socket and torque wrench rated 30-150 Nm to tighten the compressor mounting bolts evenly to 25 Nm (18 ft-lbs).

Step 12: Reconnect the Refrigerant Lines

  • Lightly coat both new O-rings with clean ND-OIL 8 using a gloved fingertip.
  • Install each O-ring in its correct groove without twisting it.
  • Remove the port caps immediately before joining the lines.
  • Seat each line squarely by hand. Never pull a line into place with its bolt.
  • Use a 12mm socket and torque wrench rated 5-30 Nm to tighten each compressor-line fitting bolt to 9.8 Nm (87 in-lbs).

Step 13: Reconnect the Wiring and Belt

  • Push the compressor electrical connector into place until its lock clicks.
  • Reattach all wiring retainers by hand.
  • Route the accessory belt around the pulleys according to the original routing.
  • Use the 17mm six-point socket and 1/2-inch drive breaker bar to rotate the tensioner, place the belt over the final pulley, and release the tensioner slowly.
  • Check by sight and touch that every belt rib sits completely inside every pulley groove.

Step 14: Reinstall the Shields and Wheel

  • Use the 10mm socket, 3/8-inch drive ratchet, and plastic trim-clip removal tool to reinstall the splash shield and lower covers.
  • Install the right-front wheel and start all wheel nuts by hand.
  • Raise your Highlander slightly with the 2-ton floor jack, remove the jack stands, and lower it completely.
  • Use the 21mm impact socket and torque wrench rated 30-150 Nm to tighten the wheel nuts in a crisscross pattern to 103 Nm (76 ft-lbs).

Step 15: Evacuate and Recharge the System

  • Connect the R-134a manifold gauge set and R-134a vacuum pump to both service ports.
  • Evacuate the system for at least 45 minutes, then close the manifold valves and verify the vacuum holds for at least 10 minutes.
  • If vacuum is lost, locate the leak with an R-134a refrigerant leak detector and repair it before charging.
  • Use a digital refrigerant scale and approved charging equipment to install exactly the R-134a weight printed on the underhood label.
  • Do not charge by pressure alone and do not substitute a generic charge quantity.

Step 16: Reconnect the Battery

  • Install the negative battery-terminal clamp.
  • Use a 10mm socket and torque wrench rated 5-30 Nm to tighten the terminal nut to 5.4 Nm (48 in-lbs).
  • Do not overtighten the terminal because the clamp can crack.

โœ… After Repair

  • โœ… Start the engine with the A/C switched off and watch the belt for smooth, centred operation.
  • โ„๏ธ Set the system to maximum cooling, recirculation mode, and high blower speed. Confirm cold air reaches both the front and rear outlets.
  • ๐Ÿ‘‚ Listen for grinding, rattling, belt squeal, or repeated rapid clutch cycling.
  • ๐Ÿ”Ž Use the R-134a leak detector around both compressor fittings and the service ports.
  • ๐Ÿ’ง Confirm that no oil appears around the compressor fittings after operation.
  • ๐Ÿ›ž Recheck the right-front wheel-nut torque after approximately 80-160 km.
  • ๐Ÿ•’ If the system loses cooling or produces unusual pressure readings, switch the A/C off immediately and have it diagnosed.
