🔨 Step-by-Step Instructions
Follow these steps in order:
Step 1: Recover the Refrigerant
- Wear insulated refrigerant-resistant gloves and safety glasses with side shields.
- Connect the R-134a recovery machine to the high- and low-side service ports according to the machine instructions.
- Recover the complete refrigerant charge with the R-134a recovery machine.
- Confirm both gauges remain at zero before opening any refrigerant connection.
- Pressure can return as trapped refrigerant warms.
Step 2: Disconnect the Battery
- Open the hood and allow the engine to cool completely.
- Use a 10mm socket and 3/8-inch drive ratchet to loosen the negative battery-terminal nut.
- Remove the negative terminal and position it where it cannot touch the battery post.
Step 3: Raise and Support the Vehicle
- Position the floor jack beneath the approved front-center lifting point and raise your Forte.
- Place the 2-ton jack stands beneath the reinforced front side support points.
- Lower the vehicle onto the stands and gently push the body to confirm it is stable.
Step 4: Remove the Lower Engine Cover
- Use a 10mm socket, 3/8-inch drive ratchet, and flat-blade trim-clip remover to remove the lower splash-shield fasteners.
- Support the shield with one hand, then lower it out of the way.
- Keep the different clips and bolts organized for installation.
Step 5: Remove the Accessory Drive Belt
- Photograph or note the belt routing before removal.
- Fit a 17mm six-point socket and 3/8-inch drive ratchet onto the automatic belt tensioner.
- Rotate the tensioner slowly to release belt tension, then slip the belt off the compressor pulley.
- Release the tensioner slowly. Never allow it to snap back.
- Remove the belt completely if it will be replaced; otherwise secure it away from oil and dirt.
- Draw the belt route before removing it.
Step 6: Disconnect the Compressor Wiring
- Press the locking tab and unplug the compressor electrical connector by hand.
- Inspect the connector for melted plastic, corrosion, loose terminals, or oil contamination.
- Release any wiring retainers attached to the compressor by hand or with the flat-blade trim-clip remover.
Step 7: Disconnect the Refrigerant Lines
- Place the 2-litre drain pan beneath the compressor to catch compressor oil.
- Use the appropriate 10mm or 12mm socket, 6-inch extension, and 3/8-inch drive ratchet to remove the suction- and discharge-line retaining bolts.
- Gently separate each line from the compressor without bending the aluminium tubing.
- Remove the old O-rings with the plastic O-ring pick. Do not scratch the sealing surfaces.
- Immediately cap or cover the open lines and compressor ports to keep moisture and dirt out.
Step 8: Remove the Old Compressor
- Support the compressor with one hand or a suitable support beneath it.
- Use a 12mm or 14mm socket, 6-inch extension, and 3/8-inch drive ratchet to remove the compressor mounting bolts.
- Record each bolt’s position if the lengths differ.
- Lower the compressor carefully through the bottom of the engine compartment.
Step 9: Check for Internal Compressor Damage
- Drain the old compressor into the graduated PAG oil measuring cylinder while rotating its pulley by hand.
- Inspect the drained oil under good lighting. Clean oil may be clear to pale yellow; metallic glitter, grey paste, or black sludge indicates internal contamination.
- Use safety glasses and inspect the exposed line openings for debris.
- If metal or black contamination is present, do not install and charge only the compressor. Replace contaminated non-flushable components and clean approved lines first.
Step 10: Prepare the New Compressor
- Use the PAG oil measuring cylinder to verify or adjust the new compressor’s oil quantity according to its supplied instructions.
- If the replacement compressor is not prefilled, add only the Kia-specified PAG oil type and required amount.
- Do not automatically add a full system oil capacity to a prefilled compressor. Excess oil reduces cooling and can damage the compressor.
- With the ports still capped, rotate the new compressor hub by hand approximately 10 turns to distribute oil internally.
- Never rotate the compressor with power tools.
Step 11: Install the New Compressor
- Lift the new compressor into its mounting position without removing the port caps yet.
- Start every mounting bolt by hand to prevent cross-threading.
- Use the correct 12mm or 14mm socket and 3/8-inch drive torque wrench to tighten the compressor mounting bolts evenly to Torque to 20-25 Nm (15-18 ft-lbs).
- Use the exact value supplied with the replacement compressor if it specifies a narrower torque requirement.
Step 12: Reconnect the Refrigerant Lines
- Use the plastic O-ring pick to remove any remaining old seals without scratching the aluminium fittings.
- Lightly coat both new O-rings with the correct PAG oil and install them on their respective lines.
- Remove the compressor port caps immediately before connecting each line.
- Seat the fittings straight into the compressor. Do not pull them into place with the bolts.
- Start the retaining bolts by hand, then tighten them with the appropriate 10mm or 12mm socket and 3/8-inch drive torque wrench to Torque to 19-24 Nm (14-18 ft-lbs).
- Reconnect the compressor electrical connector by hand until its lock clicks.
Step 13: Reinstall the Drive Belt
- Route the belt around every pulley according to the original routing, leaving the easiest smooth pulley for last.
- Use the 17mm six-point socket and 3/8-inch drive ratchet to rotate the tensioner.
- Slip the belt onto the final pulley, then slowly release the tensioner.
- Inspect every pulley and confirm that all belt ribs sit completely inside their grooves.
Step 14: Evacuate and Leak-Test the System
- Connect the R-134a manifold gauge set and automotive A/C vacuum pump to the service ports.
- Evacuate the system for at least 30-45 minutes, or longer in humid conditions.
- Close the manifold valves and stop the vacuum pump.
- Observe the gauges for at least 10 minutes. A loss of vacuum indicates a leak that must be repaired before charging.
- Use the electronic refrigerant leak detector around both compressor fittings if the vacuum does not hold.
Step 15: Recharge by Weight
- Place the R-134a supply on the refrigerant charging scale.
- Charge the exact refrigerant weight printed on your Forte’s underhood A/C label using the recovery and charging machine.
- Do not charge by pressure alone. Ambient temperature changes system pressure.
- Close the service valves, disconnect the equipment according to its instructions, and reinstall both service-port caps by hand.
Step 16: Reassemble the Vehicle
- Use the 10mm socket, 3/8-inch drive ratchet, and flat-blade trim-clip remover to reinstall the lower splash shield and all original fasteners.
- Raise the vehicle slightly with the 2-ton floor jack, remove the 2-ton jack stands, and lower your Forte to the ground.
- Reconnect the negative battery terminal and use the 10mm socket and 3/8-inch drive torque wrench to Torque to 5-6 Nm (44-53 in-lbs).
✅ After Repair
- 🔍 Look through the engine compartment and confirm that no tools, caps, or loose wiring remain near the belt.
- 🚗 Start the engine and watch the belt from a safe distance. Stop the engine immediately if the belt wanders or makes abnormal noise.
- ❄️ Set the blower to medium-high, select maximum cooling, activate recirculation, and open the centre vents.
- 🌡️ Insert the digital vent thermometer into the centre vent and verify that the outlet temperature drops steadily.
