๐ Before You Begin
- ๐ ฟ๏ธ Park your Tucson on level ground, select Park, apply the parking brake, and chock both rear wheels.
- โ๏ธ Use an R-134a recovery machine to recover the complete refrigerant charge before opening the system.
- ๐ท๏ธ Read the under-hood A/C label and record the specified refrigerant weight and oil type. Charge by that label rather than pressure alone.
- ๐ Diagnose the original failure first. A compressor will not correct a blown fuse, bad pressure sensor, wiring fault, clutch-control problem, or low refrigerant caused by a leak.
- ๐งผ If the old compressor seized or released metal debris, replace the desiccant-containing component and expansion valve, and flush only the lines and heat exchangers approved for flushing. Never flush the new compressor.
- ๐ Switch the ignition off, remove the key, and wait at least three minutes.
- ๐ Use a 10mm socket to disconnect the negative battery terminal. Isolate the cable so it cannot spring back onto the battery post.
๐จ Step-by-Step Instructions
Follow these steps in order:
Step 1: Recover the refrigerant
- Connect the R-134a recovery machine to the high- and low-side service ports according to the machine instructions.
- Recover the full charge until the machine completes its recovery cycle and both gauges remain at zero.
- Use an electronic refrigerant scale if the recovery machine does not measure the recovered amount.
- Do not proceed if the system still contains pressure.
Step 2: Raise and support the vehicle
- Use a 21mm deep socket to loosen the right-front wheel nuts one turn while the tire is on the ground.
- Use a floor jack at the approved front jacking point and place a jack stand beneath the right-front support point.
- Lower your Tucson securely onto the jack stand and leave the floor jack lightly touching the lifting point as backup.
- Use the 21mm deep socket to remove the wheel.
Step 3: Remove the lower covers
- Use a 10mm socket and plastic trim-clip removal tool to remove the engine under-cover fasteners.
- Use the plastic trim-clip removal tool and 10mm socket to loosen the right-front splash shield as needed for compressor access.
- Keep the clips and screws arranged by location.
- Photograph each fastener location before removal.
Step 4: Record and remove the drive belt
- Draw the belt routing or photograph it before removal.
- Place the serpentine-belt tensioner tool with 17mm socket on the automatic tensioner and rotate the tensioner away from the belt.
- Slide the belt off the compressor pulley, then slowly release the tensioner. Do not let the tool snap back.
- Remove the belt and inspect every pulley for roughness, wobble, or seized bearings.
Step 5: Disconnect the compressor wiring
- Use a small flat-blade screwdriver only if necessary to release the compressor electrical-connector lock.
- Press the locking tab and unplug the connector without pulling on its wires.
- Move the harness away from the compressor mounting area.
Step 6: Disconnect the refrigerant lines
- Place a drain pan beneath the compressor to catch compressor oil.
- Use a 12mm socket and 3-inch extension to remove the suction- and discharge-line retaining bolts.
- Pull each line straight away from the compressor. Do not twist or bend the aluminium pipes.
- Use clean rubber caps to seal the compressor ports and both open lines immediately.
- Discard the old O-rings; never reuse them.
Step 7: Remove the old compressor
- Support the compressor with one hand because it is heavy and awkward.
- Use a 14mm socket, 6-inch extension, and 3/8-inch-drive ratchet to remove the compressor mounting bolts.
- Lower the compressor carefully through the bottom opening without striking the radiator or A/C lines.
- If clearance is tight, use the 10mm socket and plastic trim-clip removal tool to move the splash shield farther aside. Do not force the compressor past a refrigerant line.
Step 8: Check the oil and contamination
- Drain the old compressor through both ports into a graduated PAG oil measuring cup while slowly turning its hub by hand.
- Inspect the oil for grey colour, metal flakes, or black debris. Debris indicates internal compressor failure and requires contamination cleanup before installing the new unit.
- Check the new compressor instructions for its oil type and prefill amount. Drain or add the specified PAG oil so the replacement contains the correct amount for the system and replaced components.
- Do not assume a new compressor is empty; many arrive prefilled.
- Use insulated work gloves to rotate the new compressor hub by hand approximately ten full turns after setting the oil amount.
Step 9: Install the new compressor
- Lift the new compressor into position and start every mounting bolt by hand to avoid damaged threads.
- Use a 14mm socket to seat the mounting bolts evenly.
- Use the 3/8-inch-drive torque wrench and 14mm socket to tighten the compressor mounting bolts to 19.6-24.5 Nm (14-18 ft-lbs).
- Do not use an impact wrench on the aluminium compressor housing.
Step 10: Reconnect the refrigerant lines
- Lightly coat both new O-rings with the same PAG oil specified for the system, then install them without stretching or twisting.
- Remove the rubber caps only when each line is ready to connect.
- Align each pipe squarely with its compressor port and press it into place by hand.
- Use a 12mm socket and 3/8-inch-drive torque wrench to tighten each line retaining bolt to 7.8-11.8 Nm (69-104 in-lbs).
- Do not use the bolt to pull a misaligned line into position.
Step 11: Connect the wiring and install the belt
- Push the compressor electrical connector together until its lock clicks.
- Route the new belt according to the original routing, leaving the easiest upper pulley for last.
- Use the serpentine-belt tensioner tool with 17mm socket to rotate the tensioner, slip the belt onto the final pulley, and release the tensioner slowly.
- Check by sight and touch that every belt rib sits correctly in every grooved pulley.
Step 12: Evacuate and leak-test the system
- Connect the R-134a manifold gauge set to both service ports, then connect its centre hose to the two-stage A/C vacuum pump.
- Open both manifold valves and operate the vacuum pump for at least 30-45 minutes.
- Close both manifold valves and switch off the pump. Verify that the vacuum holds for at least 10 minutes.
- If vacuum is lost, use an electronic refrigerant leak detector after introducing refrigerant with approved equipment. Repair the leak before charging.
- A vacuum hold test can reveal a large leak, but it does not prove the system is completely leak-free.
Step 13: Recharge by weight
- Place the R-134a supply on the electronic refrigerant scale and connect it according to the recovery-machine or manifold instructions.
- Charge the exact refrigerant weight printed on your Tucsonโs under-hood A/C label.
- Keep the refrigerant container upright when charging vapour through the low side. Never feed liquid refrigerant into a running compressor through the low-side port.
- Close the valves and disconnect the service couplers when the specified weight has entered the system.
- Install both service-port caps snugly by hand; the caps are part of the leak seal.
Step 14: Reassemble the lower covers and wheel
- Use the 10mm socket and plastic trim-clip removal tool to reinstall the splash shield and engine under-cover with every original fastener.
- Install the right-front wheel and start all wheel nuts by hand.
- Use the floor jack to lift your Tucson, remove the jack stand, and lower the tire to the ground.
- Use the 1/2-inch-drive torque wrench and 21mm deep socket to tighten the wheel nuts in a star pattern to 88-107 Nm (65-79 ft-lbs).
Step 15: Reconnect the battery
- Use a 10mm socket to reconnect the negative battery terminal.
- Use the 3/8-inch-drive torque wrench and 10mm socket to tighten the terminal nut to 4-6 Nm (35-53 in-lbs).
- Confirm that the terminal cannot rotate by hand. Do not overtighten it.
โ After Repair
- ๐ Before starting the engine, visually confirm that the belt is centred and all tools are clear of the engine bay.
- โ๏ธ Start the engine, set the blower to medium, select maximum cooling and recirculation, and open the doors.
- ๐ Watch the belt and compressor for abnormal vibration, noise, or slipping. Shut the engine off immediately if the belt tracks incorrectly.
- ๐ก๏ธ Use the R-134a manifold gauge set to compare operating pressures with Hyundai specifications for the current ambient temperature. Pressure is a performance check, not a substitute for charging by weight.
