🔨 Step-by-Step Instructions
Follow these steps in order:
Step 1: Remove the interior engine cover (doghouse) if equipped
- Inside the cabin, locate the engine cover between the seats.
- Remove any retaining nuts/bolts using an 8mm socket or 10mm socket (varies by cover).
- Lift the cover off and set it aside. More access = less frustration.
Step 2: Remove intake tubing (only if it blocks access)
- Loosen hose clamps using a 7mm socket.
- Unclip/remove any intake resonator/ducting fasteners with a 10mm socket and trim clip removal tool.
- Move the tube aside without stressing any wiring.
Step 3: Identify your ignition setup (do this once)
- If you see a small ignition coil on each cylinder with an electrical connector, that’s COP (coil-on-plug: one coil per spark plug).
- If you see thick spark plug wires running to the plugs, follow the same plug steps below, but remove/install one wire at a time.
Step 4: Remove one ignition coil (COP) or one plug wire
- For COP: unplug the coil connector by hand, then remove the coil hold-down bolt using a 7mm socket or 8mm socket (varies by coil bolt head).
- For COP: twist the coil slightly, then pull it straight up and out.
- For plug wires: pull the boot (not the wire) and twist as you pull to remove.
- Don’t mix parts—stay one cylinder at a time.
Step 5: Blow out the spark plug well
- Use a compressed air blow gun to blow dirt/debris away from the spark plug hole before removal.
- This prevents grit from falling into the cylinder.
Step 6: Remove the spark plug
- Use a 5/8" spark plug socket with a 3/8" drive ratchet, 3/8" drive extensions, and a universal swivel joint (3/8" drive) as needed.
- Turn counterclockwise to remove.
- If it feels stuck, tighten slightly, then loosen again gently until it comes out smoothly.
Step 7: Check the new plug gap and prep the coil boot
- Use a feeler gauge (spark plug gap gauge) and set the gap to the specification on your E-150’s under-hood emissions label (or the plug box spec for your exact plug).
- Apply a small amount of dielectric grease inside the coil boot (dielectric grease is a non-conductive grease that helps prevent moisture and boot sticking).
- Install a new coil boot if you’re replacing them.
Step 8: Install the new spark plug
- Thread the plug in by hand first using the 5/8" spark plug socket and a short 3/8" drive extension (no ratchet at first).
- Once it’s fully hand-threaded, tighten with a torque wrench: Torque to 15 Nm (11 ft-lbs).
- If it won’t hand-thread, back out and retry.
Step 9: Reinstall the coil (or plug wire) and torque fasteners
- For COP: push the coil down until fully seated on the plug.
- Install the coil bolt using a 7mm socket or 8mm socket, then: Torque to 7 Nm (62 in-lbs).
- Reconnect the electrical connector by hand until it clicks.
- For plug wires: push the boot on until you feel/hear it snap onto the plug.
Step 10: Repeat for the remaining 7 cylinders
- Repeat Steps 4 through 9 for each spark plug.
- Use the flashlight to confirm every connector is plugged in and every coil bolt is installed.
Step 11: Reassemble intake and engine cover
- Reinstall intake tubing using a 7mm socket and 10mm socket.
- Reinstall the doghouse/engine cover using an 8mm socket or 10mm socket.
- Reconnect the battery negative cable using a 10mm socket.

- Start the engine and let it idle for 1-2 minutes. It should run smooth with no flashing check engine light.
- If the engine runs rough, shut it off and re-check: coil connectors fully clicked in, coils seated, and no swapped connectors.
- Road test for 10 minutes, then recheck for any intake air tube clamps that might be loose.
