🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Lift and Support the Front

  • Use a 21mm lug nut socket and breaker bar 1/2-inch drive to loosen the front wheel lug nuts about 1/2 turn.
  • Use the floor jack (rated 3-ton minimum) to lift the front of your Highlander at the front center jacking point.
  • Place jack stands (rated 3-ton minimum) under the front side support points.
  • Lower the vehicle gently onto the jack stands and lightly shake the vehicle to confirm it is stable.
  • Stability matters more than speed.

Step 2: Remove the Front Wheel

  • Use the 21mm lug nut socket and ratchet 1/2-inch drive to remove the lug nuts.
  • Remove the wheel and place it flat under the side of the vehicle as an extra safety backup.

Step 3: Mark the Control Arm Position

  • Use a paint marker to mark the current position of the front lower control arm bolts and washers.
  • This helps keep the alignment close enough to drive safely to an alignment shop after repair.
  • This does not replace an alignment.

Step 4: Remove the Lower Ball Joint Cotter Pin

  • Use needle-nose pliers to straighten and pull out the cotter pin from the lower ball joint stud.
  • The cotter pin is a small locking pin that keeps the castle nut from backing off.
  • Discard the old cotter pin.

Step 5: Loosen the Lower Ball Joint Nut

  • Use a 19mm socket and breaker bar 1/2-inch drive to loosen the lower ball joint castle nut.
  • Leave the nut threaded on a few turns. This helps catch the joint when it pops loose.

Step 6: Separate the Ball Joint from the Steering Knuckle

  • Install the ball joint separator tool (specialty) between the steering knuckle and the lower control arm ball joint.
  • Use a dead blow hammer to strike the separator tool until the ball joint taper releases from the knuckle.
  • A taper is a cone-shaped fit that locks tightly into the steering knuckle.
  • Once released, remove the castle nut fully with the 19mm socket and ratchet 1/2-inch drive.
  • The pop sound is normal.

Step 7: Remove the Control Arm Mounting Bolts

  • Use a 17mm socket, 19mm socket, 22mm socket, and matching 17mm wrench, 19mm wrench, or 22mm wrench as needed to remove the front lower control arm mounting bolts and nuts.
  • Use the breaker bar 1/2-inch drive if the bolts are tight.
  • Support the control arm by hand as the last bolt comes out.
  • Use a pry bar 18-inch only if needed to gently move the arm out of the subframe brackets.

Step 8: Remove the Lower Control Arm Assembly

  • Pull the lower control arm with ball joint out from the vehicle.
  • Compare the old arm to the new front lower control arm with ball joint before installation.
  • Make sure the bushing shape, ball joint position, and mounting points match.

Step 9: Install the New Control Arm Assembly

  • Position the new control arm into the subframe brackets by hand.
  • Install the control arm mounting bolts and nuts finger-tight first.
  • Use the pry bar 18-inch only for gentle alignment if the bolt holes do not line up.
  • Do not fully tighten the control arm bushing bolts yet.
  • Bushings must be tightened at ride height.

Step 10: Connect the Ball Joint to the Steering Knuckle

  • Guide the new ball joint stud into the steering knuckle by hand.
  • Install the new castle nut by hand first to avoid cross-threading.
  • Use a 19mm socket and torque wrench 1/2-inch drive to tighten the lower ball joint nut to Torque to 103 Nm (76 ft-lbs).
  • Install a new ball joint cotter pin through the nut and stud using needle-nose pliers.
  • If the cotter pin hole does not line up, tighten the nut slightly more until it lines up. Do not loosen the nut to align the hole.

Step 11: Preload the Suspension Before Final Tightening

  • Use the floor jack (rated 3-ton minimum) under the outer end of the lower control arm.
  • Raise the lower control arm until the vehicle just begins to lift slightly off the jack stand.
  • This simulates normal ride height so the rubber bushings are not twisted after tightening.

Step 12: Tighten the Control Arm Mounting Bolts

  • Use the correct 17mm socket, 19mm socket, or 22mm socket with the torque wrench 1/2-inch drive to tighten the control arm mounting bolts.
  • Tighten the front lower control arm front mounting bolt to Torque to 137 Nm (101 ft-lbs).
  • Tighten the front lower control arm rear mounting bolt to Torque to 137 Nm (101 ft-lbs).
  • Use the matching 17mm wrench, 19mm wrench, or 22mm wrench to hold the nut if the bolt spins.

Step 13: Reinstall the Wheel

  • Install the wheel by hand.
  • Thread the lug nuts by hand first.
  • Use the 21mm lug nut socket and ratchet 1/2-inch drive to snug the lug nuts in a star pattern.

Step 14: Lower the Vehicle and Torque the Lug Nuts

  • Use the floor jack (rated 3-ton minimum) to lift the vehicle slightly and remove the jack stands (rated 3-ton minimum).
  • Lower your Highlander fully to the ground.
  • Use the 21mm lug nut socket and torque wrench 1/2-inch drive to tighten the lug nuts in a star pattern to Torque to 103 Nm (76 ft-lbs).

  • ✅ Turn the steering wheel fully left and right while parked. Listen for rubbing, popping, or binding.
  • ✅ Take a slow test drive first. Avoid highway speeds until you confirm the steering feels normal.
  • ✅ Get a professional wheel alignment as soon as possible. This repair changes front suspension geometry.
  • ✅ Recheck the lug nut torque after 25-50 miles using a 21mm lug nut socket and torque wrench 1/2-inch drive.
