📋 Before You Begin
- Park your Fusion on a flat, solid surface.
- Shift to Park and set the parking brake.
- Place wheel chocks behind the rear wheels.
- Open the hood and locate the brake fluid reservoir. This is the small plastic tank near the driver-side rear of the engine bay.
- Check the brake fluid level before compressing the caliper pistons. If it is near MAX, remove a small amount with a clean fluid syringe to prevent overflow.
- A caliper is the clamp-shaped brake part that squeezes the pads against the rotor.
- A rotor is the round metal disc behind the wheel.
- Brake pad hardware means the small metal clips that let the pads slide smoothly.
🔨 Step-by-Step Instructions
Follow these steps in order:
Step 1: Loosen the Front Lug Nuts
- Use the 19mm lug nut socket and 1/2-inch drive breaker bar to slightly loosen the front wheel lug nuts.
- Only loosen them about half a turn while the tires are still on the ground.
- Do not fully remove them yet.
Step 2: Lift and Support the Front of the Car
- Use the floor jack at the correct front jacking point to raise the front of your Fusion.
- Place jack stands under the approved front support points.
- Slowly lower the car onto the jack stands using the floor jack.
- Gently shake the car by hand to confirm it is stable before removing the wheels.
Step 3: Remove the Front Wheels
- Use the 19mm lug nut socket and 3/8-inch drive ratchet or breaker bar to remove the loosened lug nuts.
- Remove both front wheels and place them flat under the side of the vehicle as an extra safety backup.
Step 4: Remove the Caliper Spring Clip
- Look at the outside face of the front brake caliper.
- Use the flat trim tool to carefully pry off the outer caliper spring clip.
- The spring clip holds tension on the caliper so it does not rattle.
- Wear safety glasses here.
Step 5: Remove the Caliper Guide Pin Caps
- On the back side of the caliper, locate the two small rubber caps covering the guide pins.
- Use the flat trim tool to remove the rubber caps.
- Set the caps aside where they will stay clean.
Step 6: Remove the Caliper Guide Pins
- Use the 7mm hex bit socket and 3/8-inch drive ratchet to remove the upper and lower caliper guide pins.
- A guide pin is a smooth bolt that lets the caliper slide as the brakes wear.
- Pull the guide pins out and inspect them for rust or sticky grease.
Step 7: Lift the Caliper Off the Bracket
- Use your hands to slide the caliper rearward and off the brake pads.
- If it is tight, use the flat trim tool gently between the old pad and caliper to create a little space.
- Hang the caliper from the front strut spring using a bungee cord.
- Do not let the caliper hang by the rubber brake hose.
Step 8: Remove the Old Brake Pads and Hardware
- Use your hands to remove the inner and outer brake pads from the caliper bracket.
- Use the flat trim tool to lift out the old brake pad hardware clips.
- Note how the clips sit before removing them, so the new ones go in the same way.
Step 9: Clean the Caliper Bracket Contact Points
- Use the brake cleaner spray and shop towels to clean the caliper bracket.
- Use the small wire brush to clean the areas where the pad hardware clips sit.
- Do not spray brake cleaner on painted body panels.
- Clean sliding areas prevent brake noise.
Step 10: Install the New Brake Pad Hardware
- Press the new front brake pad hardware kit clips into the caliper bracket by hand.
- Make sure each clip sits flat and fully snapped into place.
- Use the small wire brush again if a clip does not seat flat.
Step 11: Compress the Caliper Piston
- Place one old brake pad against the caliper piston.
- Use the disc brake caliper piston compressor to slowly push the piston fully back into the caliper.
- A piston is the round part inside the caliper that pushes the pad during braking.
- Watch the brake fluid reservoir while compressing the piston. Use shop towels around the reservoir in case fluid rises.
- Compress slowly to avoid forcing fluid backward too quickly.
Step 12: Grease the Sliding Points
- Apply a thin layer of brake caliper slide pin grease to the pad ears where they touch the new hardware clips.
- Use nitrile gloves to keep grease off your skin and off the pad friction surface.
- Apply a light coat of brake caliper slide pin grease to the smooth parts of the guide pins if they are clean and reusable.
- Do not put grease on the rotor or the front face of the brake pads.
Step 13: Install the New Brake Pads
- Install the new inner and outer front brake pads into the caliper bracket by hand.
- The friction material faces the rotor.
- Make sure the pads slide smoothly in the new hardware clips.
- If a pad is tight, remove it and recheck clip seating with the flat trim tool.
Step 14: Reinstall the Caliper
- Remove the bungee cord and lower the caliper over the new pads.
- Line up the caliper with the guide pin holes.
- Start both guide pins by hand first to avoid cross-threading.
- Use the 7mm hex bit socket and 3/8-inch drive ratchet to tighten the guide pins.
- Torque to 35 Nm (26 ft-lbs).
Step 15: Reinstall the Guide Pin Caps and Spring Clip
- Push the rubber guide pin caps back in by hand.
- Use the flat trim tool if needed to fully seat the cap edges.
- Reinstall the outer caliper spring clip by hand.
- Use the flat trim tool only if needed to guide it into place.
- Make sure the spring clip is fully seated and secure.
Step 16: Repeat on the Other Front Side
- Repeat Steps 4 through 15 on the other front brake assembly.
- Use the same 7mm hex bit socket, flat trim tool, brake cleaner spray, and disc brake caliper piston compressor.
- Always replace both front pads at the same time.
Step 17: Reinstall the Front Wheels
- Place each front wheel back onto the hub.
- Install the lug nuts by hand first.
- Use the 19mm lug nut socket and 3/8-inch drive ratchet to snug the lug nuts in a star pattern.
- Do not fully torque them while the wheels are off the ground.
Step 18: Lower the Vehicle and Torque the Lug Nuts
- Use the floor jack to raise the vehicle slightly off the jack stands.
- Remove the jack stands.
- Lower the vehicle fully to the ground with the floor jack.
- Use the 19mm lug nut socket and 1/2-inch drive torque wrench to tighten the lug nuts in a star pattern.
- Torque to 135 Nm (100 ft-lbs).
Step 19: Pump the Brake Pedal
- Sit in the driver seat and press the brake pedal slowly several times.
- The pedal may go low at first. Keep pumping until it feels firm.
- This moves the caliper pistons back against the new pads.
- Do not drive until the brake pedal feels firm.
Step 20: Check Brake Fluid Level
- Open the hood and check the brake fluid reservoir again.
- Use shop towels to clean any spilled fluid immediately.
- The fluid level should be between MIN and MAX.
- Do not overfill the reservoir.

- ✅ Start your Fusion and press the brake pedal again. It should feel firm and normal.
- ✅ Test the brakes at very low speed in a safe area before entering traffic.
