🔧 Expedition - Front Brake Pads & Rotor Replacement

This repair replaces the front brake pads and front brake rotors on your Expedition. Worn pads or warped rotors can cause squealing, grinding, pulsing, or longer stopping distance.

  • ⚠️ Work on a flat, solid surface only. Never rely on a jack by itself.

  • ⚠️ Brake dust can be harmful. Do not blow it with compressed air; use brake cleaner and a rag.
  • ⚠️ Front brake calipers are heavy. Support them so the rubber brake hose is not stretched.
  • ⚠️ Brake fluid can damage paint. Wipe spills immediately.
  • ⚠️ Battery disconnect is not required for front brake pad and rotor replacement on your Expedition.

📋 Before You Begin

  • 🅿️ Park your Expedition on level ground and shift to Park.
  • 🧱 Place wheel chocks behind the rear wheels.
  • 🚫 Do not set the parking brake if you are only doing the front brakes; it is not needed.
  • 🔩 Loosen the front lug nuts slightly before lifting the vehicle. Do not remove them yet.
  • 🧴 Open the hood and check the brake fluid reservoir. If it is very full, remove a small amount with a clean suction tool before compressing the caliper pistons.
  • ℹ️ A caliper is the clamp that squeezes the brake pads against the rotor to stop the vehicle.
  • ℹ️ A rotor is the round metal disc behind the wheel that the brake pads press against.

🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Loosen the Front Lug Nuts

  • Use a 21mm socket and 1/2-inch drive breaker bar to loosen each front wheel lug nut about 1/2 turn.
  • Do this while the tires are still touching the ground.
  • Tip: Break them loose before lifting.

Step 2: Lift and Support the Front of the Vehicle

  • Use a floor jack rated 3-ton minimum to lift the front of your Expedition at the front frame/crossmember lift area.
  • Place jack stands rated 3-ton minimum under the front frame rails.
  • Slowly lower the vehicle onto the jack stands.
  • Gently shake the vehicle by hand to confirm it is stable before continuing.

Step 3: Remove the Front Wheels

  • Use the 21mm socket and 1/2-inch drive ratchet to remove the loosened lug nuts.
  • Remove both front wheels and place them flat under the frame area as an extra safety backup.

Step 4: Remove the Brake Caliper

  • Turn the steering wheel to give yourself more room on the side you are working on.
  • Use a 13mm socket, 3/8-inch drive ratchet, and 6-inch socket extension to remove the two front brake caliper slide pin bolts.
  • Slide the caliper off the bracket and pads.
  • Use a bungee cord to hang the caliper from the suspension spring or upper control arm.
  • Do not let the caliper hang by the rubber brake hose.

Step 5: Remove the Old Brake Pads

  • Use your hands or a flathead screwdriver to remove the old inner and outer brake pads from the caliper bracket.
  • Pay attention to how the old pads and metal clips are positioned.
  • Remove the old pad hardware clips from the bracket by hand or with the flathead screwdriver.

Step 6: Remove the Caliper Bracket

  • Use an 18mm socket and 1/2-inch drive breaker bar to remove the two caliper bracket bolts.
  • These bolts may be tight. Keep the socket fully seated so it does not slip.
  • Remove the caliper bracket and set it on a clean surface.

Step 7: Remove the Old Rotor

  • Pull the rotor straight off the wheel hub by hand.
  • If the rotor is stuck, tap around the rotor hat with a rubber mallet.
  • Do not strike the wheel studs.
  • Tip: Rust can glue the rotor on.

Step 8: Clean the Hub Surface

  • Use a wire brush to clean rust and debris from the wheel hub face.
  • Use brake cleaner spray and shop rags to wipe the hub clean.
  • This helps the new rotor sit flat and prevents brake pedal pulsation.

Step 9: Install the New Rotor

  • Use brake cleaner spray and shop rags to clean both sides of the new rotor.
  • Slide the new rotor onto the wheel studs.
  • Thread one lug nut on by hand to hold the rotor flat while you work.

Step 10: Service the Caliper Bracket

  • Use a wire brush to clean the brake pad contact areas on the caliper bracket.
  • Install the new brake pad hardware clips by hand.
  • Apply a thin layer of high-temperature brake grease only where the brake pad ears touch the hardware clips.
  • Do not get grease on the rotor or pad friction material.

Step 11: Reinstall the Caliper Bracket

  • Place the caliper bracket over the rotor.
  • Start both bracket bolts by hand to avoid cross-threading.
  • Use an 18mm socket and 1/2-inch drive torque wrench to tighten the caliper bracket bolts.
  • Torque to 184 Nm (136 ft-lbs)

Step 12: Install the New Brake Pads

  • Slide the new inner and outer brake pads into the caliper bracket by hand.
  • Make sure the pad friction material faces the rotor.
  • The pads should move smoothly in the bracket without forcing them.

Step 13: Compress the Caliper Pistons

  • A brake caliper piston compressor tool pushes the caliper pistons back into the caliper so the thicker new pads fit.
  • Place an old brake pad against the pistons.
  • Use the brake caliper piston compressor tool to slowly push the pistons fully into the caliper.
  • Check the brake fluid reservoir while compressing the pistons. Do not let it overflow.

Step 14: Reinstall the Brake Caliper

  • Remove the bungee cord and slide the caliper over the new pads.
  • Start both slide pin bolts by hand.
  • Use a 13mm socket and 3/8-inch drive torque wrench to tighten the caliper slide pin bolts.
  • Torque to 35 Nm (26 ft-lbs)

Step 15: Repeat on the Other Front Side

  • Use the same tools and steps on the other front brake assembly.
  • Always replace front brake pads and rotors in pairs.

Step 16: Reinstall the Wheels

  • Remove the temporary lug nut holding each rotor.
  • Reinstall the wheels by hand-starting all lug nuts.
  • Use a 21mm socket and 1/2-inch drive ratchet to snug the lug nuts in a star pattern.

Step 17: Lower and Torque the Wheels

  • Use the floor jack rated 3-ton minimum to lift slightly off the jack stands.
  • Remove the jack stands rated 3-ton minimum.
  • Lower the vehicle until the tires touch the ground.
  • Use a 21mm socket and 1/2-inch drive torque wrench to tighten the lug nuts in a star pattern.
  • Torque to 204 Nm (150 ft-lbs)

Step 18: Pump the Brake Pedal

  • Before moving the vehicle, press the brake pedal slowly 5-10 times until it feels firm.
  • This seats the caliper pistons against the new brake pads.
  • If the pedal stays soft or sinks, do not drive the vehicle.

✅ After Repair

  • ✅ Check the brake fluid level and top off with DOT 4 brake fluid if needed.
  • ✅ Start the engine and press the brake pedal again. It should feel firm.
  • ✅ Test the brakes at very low speed in a safe area before normal driving.
  • ✅ Bed in the new pads: make 8-10 moderate stops from about 30-40 mph, allowing time between stops for cooling.
  • ✅ Avoid hard braking for the first 200 miles unless it is an emergency.
  • ✅ Recheck lug nut torque after 25-50 miles using the 21mm socket and 1/2-inch drive torque wrench.
