🔧 Prius - Front Brake Pad and Rotor Replacement

This repair replaces the front brake pads and both front brake rotors on your Prius. The hybrid brake system can pressurize itself automatically, so disabling it correctly is especially important before touching the calipers.

⚠️ Safety & Precautions

  • Keep the key fob at least 15 feet away. Opening the driver’s door can activate the electric brake pump.
  • Disconnect the 12-volt battery before removing either caliper. Never press the brake pedal while a caliper is removed.
  • Never work under a Prius supported only by a floor jack. Use jack stands on solid, level pavement.
  • Do not allow a caliper to hang from its flexible brake hose.
  • Brake dust may be harmful. Do not use compressed air to clean brake components.
  • Brake fluid damages paint. Clean spills immediately with water.
  • Replace the pads and rotors on both front wheels to maintain even braking.

📋 Before You Begin

  • Park your Prius on firm, level pavement. Select Park, switch the vehicle off, and apply the parking brake.
  • Lower a window so you cannot accidentally lock yourself out.
  • Remove the key fob from the vehicle and place it at least 15 feet away.
  • Open the hood and check the brake-fluid level. If it is at MAX, remove a small amount before compressing the caliper pistons.
  • Access the 12-volt battery in the right side of the cargo area. Use a 10mm wrench to disconnect the negative terminal, isolate the cable, and wait at least two minutes.
  • Do not open the driver’s door or press the brake pedal after disconnecting the battery.

🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Loosen the Front Wheel Nuts

  • Use a 21mm socket and 1/2-inch breaker bar to loosen each front wheel nut about one-half turn.
  • Do not completely remove the nuts while the tires are on the ground.

Step 2: Raise and Support the Front

  • Place rubber wheel chocks securely behind both rear tires.
  • Use the 2-ton floor jack at the reinforced front-center jacking point under the front crossmember.
  • Position 2-ton jack stands beneath the reinforced side pinch-weld support points. A pinch weld is the strengthened seam below the rocker panel.
  • Lower the Prius slowly onto both stands and gently verify that it is stable.

Step 3: Remove Both Front Wheels

  • Use the 21mm socket and ratchet to remove the wheel nuts.
  • Remove both front wheels and slide them beneath the side of the vehicle as an additional precaution.

Step 4: Remove the First Brake Caliper

  • Turn the steering wheel by hand so the caliper bolts are easier to reach.
  • Use a 14mm socket and ratchet to remove the upper and lower caliper slide-pin bolts.
  • If a slide pin rotates, hold its flat section with a 17mm wrench while loosening the 14mm bolt.
  • Lift the caliper away from the pads and suspend it with the caliper support hook.
  • Never stretch, twist, or support the caliper by its brake hose.

Step 5: Remove the Old Pads and Bracket

  • Pull the inner and outer pads out of the caliper bracket by hand.
  • Use a flat-blade screwdriver to carefully remove the stainless pad fitting clips.
  • Use a 17mm socket and 1/2-inch breaker bar to remove the two caliper-bracket bolts.
  • Lift the bracket away from the steering knuckle.

Step 6: Remove the Old Rotor

  • Pull the rotor straight off the hub.
  • If it is rusted in place, tap only the rotor hat between the wheel studs with a rubber mallet. Do not strike the studs or dust shield.
  • Use the hub-cleaning wire brush to remove rust from the hub face.
  • Wipe the hub clean with non-chlorinated brake cleaner and a clean shop towel.
  • A clean hub helps prevent pedal pulsation.

Step 7: Prepare and Install the New Rotor

  • Use non-chlorinated brake cleaner and clean shop towels to remove the protective coating from both friction surfaces of the new rotor.
  • Install the rotor over the wheel studs with the rotor fully seated against the hub.
  • Temporarily install two wheel nuts by hand to hold the rotor flat. Do not tighten them with an impact wrench.

Step 8: Service the Caliper Bracket

  • Use the small nylon brake brush and brake cleaner to clean the bracket areas beneath the pad fitting clips.
  • Install the new stainless fitting clips by hand. They must sit completely flat.
  • Pull each slide pin from its rubber boot by hand. A slide pin allows the caliper to move evenly as the brakes operate.
  • Wipe the pins clean and inspect the boots for splits, swelling, or holes.
  • Apply a thin film of high-temperature silicone brake lubricant to the smooth slide-pin surfaces. Do not put lubricant on the threads.
  • Reinstall each pin into its original position and ensure its rubber boot seals around the pin.

Step 9: Reinstall the Caliper Bracket

  • Position the bracket over the new rotor and start both 17mm bracket bolts by hand.
  • Use the 1/2-inch torque wrench and 17mm socket to tighten both bolts to 107 Nm (79 ft-lbs).

Step 10: Compress the Caliper Piston

  • Place an old brake pad against the piston face.
  • Use the 6-inch C-clamp or disc-brake piston compressor to push the piston slowly and evenly into the caliper.
  • Watch the brake-fluid reservoir while compressing the piston. Stop before the fluid reaches the top or overflows.
  • Inspect the piston dust boot and make sure it is not twisted or trapped.

Step 11: Install the New Brake Pads

  • Apply a very thin layer of high-temperature silicone brake lubricant only where the pad ears contact the stainless fitting clips.
  • Do not place lubricant on the rotor, pad friction material, or rubber piston boot.
  • Install the inner and outer pads into the bracket by hand.
  • Position any wear indicator in the same location and orientation as on the original pad set.

Step 12: Reinstall the Caliper

  • Lower the caliper over the new pads without twisting the brake hose.
  • Start both 14mm slide-pin bolts by hand.
  • Use the 3/8-inch torque wrench and 14mm socket to tighten both bolts to 34 Nm (25 ft-lbs).
  • If a pin turns, hold its flat section with the 17mm wrench while using the torque wrench.

Step 13: Repeat on the Opposite Side

  • Repeat Steps 4 through 12 on the other front wheel using the same listed tools.
  • Use the same torque values: bracket bolts to 107 Nm (79 ft-lbs) and slide-pin bolts to 34 Nm (25 ft-lbs).

Step 14: Reinstall the Front Wheels

  • Remove the temporary wheel nuts with the 21mm socket.
  • Install both wheels and start every wheel nut by hand.
  • Use the 21mm socket and ratchet to snug the nuts in a crisscross pattern.
  • Use the floor jack to raise the Prius, remove the jack stands, and lower the tires to the ground.
  • Use the 1/2-inch torque wrench and 21mm socket to tighten the wheel nuts in a crisscross pattern to 103 Nm (76 ft-lbs).

Step 15: Reconnect the Brake System

  • Use the 10mm wrench to reconnect and secure the 12-volt battery negative terminal.
  • Keep the Prius in Park and press the brake pedal several times until it becomes firm.
  • Switch the vehicle to READY while holding the brake pedal. Allow the electric brake pump to finish operating.
  • Check that the red brake, ABS, and stability-control warning lights switch off normally.

✅ After Repair

  • Check the brake-fluid reservoir and keep the level between MIN and MAX. Use only fresh DOT 3 brake fluid if topping up is necessary.
  • Inspect both front calipers and hoses for leaks before driving.
  • If the pedal remains soft, a warning light stays on, or fluid was lost, do not drive. Hybrid brake bleeding requires a Toyota-capable scan tool and the specified bleed sequence.
  • Perform a cautious test drive in an empty area. Confirm normal pedal feel at walking speed before driving faster.
  • Bed in the pads using 8-10 moderate stops from approximately 50 km/h to 15 km/h. Allow about 30 seconds between stops and avoid coming to a complete stop with very hot brakes.
  • Avoid hard braking for the first 300-500 km unless needed for safety.
  • Recheck wheel-nut torque to 103 Nm (76 ft-lbs) after approximately 80-160 km.
  • Initialize the driver’s automatic window if needed: close it fully, then hold the switch up for one additional second.
