This repair replaces the front brake pads and both front rotors on your Highlander. Replacing both sides together helps maintain even braking and prevents pulling or vibration.

  • ⚠️ Never allow a caliper to hang from its flexible brake hose.
  • ⚠️ Brake fluid damages paint. Clean spills immediately with water.

📋 Before You Begin

  • 🅿️ Park on level pavement, shift into Park, apply the parking brake, and switch off the ignition.
  • 🛞 Place wheel chocks tightly behind both rear tires.
  • 🌡️ Allow the brakes to cool completely before touching them.
  • 📱 Take a photograph of the original pad clips and hardware before disassembly.
  • 🔍 Check the brake-fluid reservoir. If it is near the MAX line, use the turkey baster to remove a small amount into the drain pan so it will not overflow when the pistons are compressed.
  • 🧼 Keep grease and brake fluid completely off all pad and rotor friction surfaces.

🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Loosen the Front Wheel Nuts

  • Use the 21mm deep socket and breaker bar to loosen each front wheel nut about one-half turn.
  • Do not remove the wheel nuts while the tires are still supporting the Highlander.

Step 2: Raise and Support the Front

  • Use the floor jack at the front-center lifting point on the front suspension crossmember.
  • Position both jack stands under the reinforced side support points behind the front wheels.
  • Lower the Highlander slowly onto the jack stands, then gently push the body to verify it is stable.
  • Keep the floor jack lightly positioned under the front-center point as secondary support.

Step 3: Remove Both Front Wheels

  • Use the 21mm deep socket and ratchet to remove the wheel nuts.
  • Remove both wheels and slide them beneath the side structure as additional protection.

Step 4: Remove the First Brake Caliper

  • Turn the steering wheel to provide easier access to the caliper bolts.
  • Use the 14mm socket and ratchet to remove the upper and lower caliper slide-pin bolts.
  • If a slide pin rotates, hold its flat section with the 17mm combination wrench while loosening the bolt.
  • Lift the caliper away from the pads and suspend it with the caliper hanger hook.
  • A slide pin is the smooth pin that allows the caliper to move sideways as the brakes operate.
  • Do not twist, stretch, or place weight on the brake hose.

Step 5: Remove the Old Pads and Hardware

  • Use the flat-blade screwdriver carefully to lift the inner and outer pads from the caliper bracket.
  • Use the flat-blade screwdriver to remove the stainless pad-support clips.
  • Note the position of wear indicators and any pad shims so the new pieces face the same direction.
  • Compare the inner and outer pads. Strongly uneven wear may indicate a seized slide pin or caliper.

Step 6: Remove the Caliper Bracket

  • Use the 19mm socket and breaker bar to remove the two caliper-bracket bolts behind the steering knuckle.
  • Hold the bracket securely as the final bolt is removed.
  • Do not confuse these large bracket bolts with the smaller 14mm slide-pin bolts.

Step 7: Remove the Old Rotor

  • Pull the rotor straight off the wheel hub.
  • If rust holds it in place, use the rubber mallet to strike the rotor hat between the wheel studs.
  • If necessary, thread the two M8 x 1.25 x 30mm forcing bolts evenly into the rotor’s threaded removal holes using the appropriate 13mm socket supplied for the bolt heads.
  • Tighten each forcing bolt a little at a time until the rotor releases. Do not strike the wheel studs.

Step 8: Clean and Inspect the Hub

  • Place the drain pan below the work area.
  • Use brake cleaner and the wire hub-cleaning brush to remove rust from the hub face and center pilot.
  • Use the small nylon detailing brush around the wheel studs.
  • Wipe the hub clean and confirm there are no raised rust flakes. A dirty hub can make the new rotor wobble.
  • Clean hub surfaces prevent pedal pulsation.

Step 9: Prepare and Install the New Rotor

  • Use brake cleaner and a clean lint-free towel to remove protective oil from both rotor faces.
  • Slide the new rotor fully onto the hub without touching its friction surfaces with greasy gloves.
  • Temporarily install two wheel nuts by hand, flat side toward the rotor, to hold it firmly against the hub.

Step 10: Service the Caliper Bracket

  • Use brake cleaner and the small nylon detailing brush to clean the pad-support areas on the bracket.
  • Remove each slide pin by hand, one at a time, so their original positions are not mixed.
  • Wipe the pins clean and inspect them for rust, pitting, or binding.
  • Apply a thin layer of silicone-based brake lubricant to each slide pin, then reinstall it through its rubber boot.
  • Replace any torn or swollen slide-pin boot. Each pin must move smoothly by hand.
  • Install the new stainless pad hardware by hand. It must sit completely flat.

Step 11: Reinstall the Caliper Bracket

  • Position the bracket over the rotor and start both 19mm-headed bolts by hand to prevent cross-threading.
  • Use the 19mm socket and 1/2-inch torque wrench to tighten both bracket bolts to 107 Nm (79 ft-lbs).

Step 12: Compress the Caliper Pistons

  • Place an old brake pad across both caliper pistons.
  • Use the brake caliper piston compression tool to push both pistons inward slowly and evenly.
  • Watch the brake-fluid reservoir during compression and remove excess fluid with the turkey baster if it approaches the rim.
  • If either piston will not retract smoothly, stop. The caliper or brake hose may require professional diagnosis.
  • Confirm the rubber piston boots are not twisted or pinched.

Step 13: Install the New Brake Pads

  • Apply a very thin layer of high-temperature brake pad lubricant only where the pad ears contact the stainless hardware.
  • Apply a thin layer to metal shim contact points if required by the pad manufacturer.
  • Do not place lubricant on the pad material or rotor.
  • Install the inner and outer pads by hand in the same orientation as the originals.
  • Confirm both pads slide freely in the bracket without excessive looseness.

Step 14: Reinstall the Caliper

  • Lower the caliper over the new pads without twisting the brake hose.
  • Start both slide-pin bolts by hand.
  • If a pin turns, hold its flat section with the 17mm combination wrench.
  • Use the 14mm socket and 3/8-inch torque wrench to tighten both slide-pin bolts to 34 Nm (25 ft-lbs).
  • Remove the two temporary wheel nuts using the 21mm deep socket.

Step 15: Repeat on the Other Side

  • Repeat Steps 4 through 14 on the opposite front brake assembly using the same listed tools.
  • Replace both rotors and all four front pads even if one side appears less worn.

Step 16: Reinstall the Wheels

  • Install each wheel and start every wheel nut by hand.
  • Use the 21mm deep socket and ratchet to snug the nuts in a crisscross pattern.
  • Use the floor jack to raise the Highlander, remove both jack stands, and lower it until the tires contact the ground.
  • Use the 21mm deep socket and 1/2-inch torque wrench to tighten the wheel nuts in a crisscross pattern to 103 Nm (76 ft-lbs).

Step 17: Restore Brake-Pedal Pressure

  • Before moving the Highlander, press and release the brake pedal slowly several times until it becomes firm.
  • Use the brake-fluid reservoir markings to verify the fluid is between MIN and MAX.
  • Add only fresh DOT 3 brake fluid if needed. Do not overfill the reservoir.

✅ After Repair

  • ✅ Start the engine and hold firm pressure on the brake pedal for 30 seconds. The pedal should remain firm and should not sink toward the floor.
  • ✅ Inspect both front calipers and hoses for damage, fluid leakage, or twisted hoses.
  • ✅ Test the brakes at walking speed in a clear area before entering traffic.
  • ✅ Bed the pads using the pad manufacturer’s procedure. If none is supplied, make 6-8 moderate stops from approximately 50 km/h to 10 km/h without activating ABS, allowing brief cooling between stops.
  • ✅ Drive for 10 minutes without heavy braking to cool the new brakes. Do not stop with the pedal held hard while the brakes are extremely hot.
  • ✅ Avoid panic stops and heavy braking for the first 300-500 km unless required for safety.
  • ✅ Recheck wheel-nut torque to 103 Nm (76 ft-lbs) after approximately 80-160 km.
  • ✅ Stop driving if the pedal remains soft, the Highlander pulls sharply, or brake fluid is leaking.
