🔧 Tundra - Front Brake Pad and Rotor Replacement

This repair replaces the front brake pads and both front rotors on your Tundra. The fixed four-piston front calipers must be removed from their mounting points, but the brake hoses do not need to be disconnected.

📋 Before You Begin

  • 🅿️ Park your Tundra on firm, level ground. Shift to Park, apply the parking brake, and switch off the ignition.
  • 🔒 Place wheel chocks securely behind both rear tires.
  • 📦 Confirm that both replacement rotors have the correct diameter, thickness, offset, and bolt pattern before removing the original parts.
  • 💧 Open the hood and inspect the brake-fluid reservoir. Use the brake-fluid syringe to remove a small amount if the fluid is near the MAX line.
  • 📱 No infotainment service mode, scan tool, electronic parking-brake retraction, battery registration, or ADAS calibration is required.

🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Loosen the Front Wheel Nuts

  • Use the 22mm deep socket and 1/2-inch drive breaker bar to loosen each front lug nut about one-half turn.
  • Do not remove the lug nuts while the tires are still carrying the vehicle’s weight.

Step 2: Raise and Support the Front

  • Position the 3-ton floor jack under the front frame crossmember and raise your Tundra.
  • Place the 3-ton jack stands beneath the reinforced frame rails on both sides.
  • Slowly lower the vehicle onto the stands with the 3-ton floor jack. Gently push the vehicle to verify that it is stable.

Step 3: Remove the Front Wheels

  • Use the 22mm deep socket and 3/8-inch drive ratchet to remove the lug nuts.
  • Remove both front wheels and place them flat away from the work area.

Step 4: Remove the Brake Pad Hardware

  • Work on one side at a time so the opposite side remains available as a reference.
  • Use the needle-nose pliers to remove the retaining clip from the pad pins.
  • Use the 3mm pin punch and 16-ounce ball-peen hammer to tap the pad pins out of the fixed caliper. A fixed caliper does not slide; it has pistons on both sides of the rotor.
  • Control the anti-rattle spring with the needle-nose pliers as the pins are removed.
  • Use the small flat-tip screwdriver to remove the old wear indicators and hardware without damaging the caliper.

Step 5: Retract the Four Caliper Pistons

  • Place an old brake pad against each pair of pistons, then use the four-piston brake caliper spreader to press all four pistons inward slowly and evenly.
  • Use the brake-fluid syringe to remove excess reservoir fluid if it rises toward the opening.
  • Stop if a piston binds, a rubber dust boot tears, or fluid leaks. The caliper must then be serviced or replaced.
  • Slow pressure prevents piston and seal damage.

Step 6: Remove the Old Pads

  • Use the needle-nose pliers to pull both pads out through the caliper opening.
  • Inspect the old pads for tapered or highly uneven wear. Uneven wear can indicate a sticking piston or corroded pad contact area.

Step 7: Remove and Support the Caliper

  • Use the 19mm socket, 6-inch socket extension, and 1/2-inch drive breaker bar to remove the two large caliper mounting bolts from the rear of the steering knuckle.
  • Lift the caliper off the rotor and suspend it from the frame with the 25-pound caliper hanger.
  • Make sure the hose remains relaxed and is not twisted.

Step 8: Remove the Old Rotor

  • Pull the rotor straight off the hub by hand.
  • If rust holds it in place, thread two M8 x 1.25 rotor extraction bolts evenly into the rotor’s threaded extraction holes.
  • Use the 12mm combination wrench to turn each extraction bolt a few turns at a time until the rotor releases.
  • Do not strike the wheel studs or hub flange with the hammer.

Step 9: Clean and Inspect the Hub

  • Use the brass wire brush to remove rust and scale from the hub face and center pilot.
  • Use the plastic-bristle cleaning brush and non-chlorinated brake cleaner to clean away residue.
  • Use the 0-25mm feeler gauge set across the cleaned hub face. No rust flakes or raised debris should fit beneath the straight gauge blade.
  • Keep grease and anti-seize off the hub face, wheel studs, rotor, and lug-nut seats.

Step 10: Clean and Install the New Rotor

  • Use non-chlorinated brake cleaner and the plastic-bristle cleaning brush to remove protective oil from both rotor faces.
  • Install the new rotor fully against the hub.
  • Temporarily install three lug nuts backward by hand, with their flat sides against the rotor, to hold it securely.

Step 11: Check Rotor Runout

  • Attach the dial indicator with magnetic base to a solid suspension surface and position its tip about 10mm from the rotor’s outer edge.
  • Rotate the rotor slowly by hand and observe the total indicator movement. Maximum installed front rotor runout is 0.05mm (0.002 inch).
  • If runout is excessive, remove the rotor, clean the hub again, rotate the rotor to another stud position, and recheck with the dial indicator with magnetic base.

Step 12: Reinstall the Caliper

  • Remove the temporary lug nuts with the 22mm deep socket and 3/8-inch drive ratchet.
  • Position the caliper over the rotor without twisting the hose.
  • Start both mounting bolts by hand, then tighten them with the 19mm socket and 1/2-inch drive torque wrench.
  • Torque the front caliper mounting bolts to 200 Nm (148 ft-lbs).
  • Remove the 25-pound caliper hanger.

Step 13: Install the New Pads and Hardware

  • Use the plastic-bristle cleaning brush and non-chlorinated brake cleaner to clean the pad contact points inside the caliper.
  • Apply a thin film of Toyota-specification rubber-safe disc brake grease to the pad ears, pin contact points, and specified backs of the pads.
  • Keep all grease off the pad friction material and rotor faces.
  • Slide the inner and outer pads into the caliper by hand with the friction material facing the rotor.
  • Install the new wear indicators in the same positions and orientation as the originals using the needle-nose pliers.
  • Hold the anti-rattle spring in position with the needle-nose pliers, then insert the clean pad pins through the caliper, pads, and spring.
  • Use the 3mm pin punch and 16-ounce ball-peen hammer to seat the pins gently.
  • Install the retaining clip with the needle-nose pliers.

Step 14: Repeat on the Opposite Side

  • Repeat Steps 4 through 13 on the other front brake using the same listed tools and torque specification.
  • Confirm that both caliper hoses are routed naturally and all pad-pin retaining clips are fully seated.

Step 15: Reinstall the Wheels

  • Install each wheel and start all lug nuts by hand.
  • Use the 22mm deep socket and 3/8-inch drive ratchet to snug the lug nuts in a crisscross pattern.
  • Raise the vehicle slightly with the 3-ton floor jack, remove the 3-ton jack stands, and lower the tires to the ground.
  • Use the 22mm deep socket and 1/2-inch drive torque wrench to tighten the lug nuts in a crisscross pattern.
  • Torque the wheel lug nuts to 131 Nm (97 ft-lbs).

Step 16: Restore Brake Pedal Pressure

  • Before starting the engine, press the brake pedal slowly several times until it becomes firm.
  • Use the brake-fluid syringe if necessary to adjust the reservoir level, then add only fresh Toyota DOT 3 brake fluid to the MAX line.
  • Do not drive your Tundra if the pedal remains soft or sinks toward the floor.

✅ After Repair

  • 🔍 Start the engine and hold firm pressure on the brake pedal for 30 seconds. The pedal should remain stable, and no brake-fluid leaks should be visible.
  • 🚗 At walking speed, test the brakes in a clear private area before entering traffic.
  • 🛑 Bed in the new brakes with 8-10 moderate stops from approximately 50 km/h to 15 km/h. Allow about 30 seconds between stops and avoid activating ABS.
  • 🌡️ Drive for 10 minutes without heavy braking afterward, then park without holding the hot brakes applied longer than necessary.
  • 📏 Avoid panic stops, towing, and prolonged heavy braking for the first 300-500 km unless required for safety.
  • 🔧 Recheck the brake-fluid level and inspect for unusual heat, noise, pulling, or leaks after the test drive.
