š§ Highlander - Fuel Pump Replacement
On your Highlander, the fuel pump sits inside the fuel tank as part of an in-tank pump/module. The most common service method is through an access cover under the rear seat area (if equipped), so you donāt have to drop the tank.

š Before You Begin
- š æļø Park on level ground, set the parking brake, and open all doors for ventilation.
- š Disconnect the negative battery cable using a 10mm socket and 1/4" ratchet to prevent accidental sparks; Torque to 44 in-lbs (5 Nm) on reassembly.
- š§¼ Vacuum and wipe the rear seat area using a shop vacuum so no dirt falls into the tank.
šØ Step-by-Step Instructions
Follow these steps in order:
Step 1: Relieve fuel pressure
- Remove the fuel filler cap (gas cap) to release tank vapor pressure.
- If the engine still runs, crank the engine for a few seconds after disabling the pump power (youāll do this at the pump connector in Step 6). Less pressure = less fuel spray.
Step 2: Remove the rear seat cushion (access method)
- Use a trim removal tool set to carefully release the seat cushion clips (lift up at the front edge of the cushion).
- Set the cushion aside on a clean towel.
Step 3: Find the fuel pump service cover (if equipped)
- Look for a metal or plastic service cover on the floor under the rear seat area.
- Use a trim removal tool set and small flathead screwdriver to remove any fasteners and lift the cover.
- If you do not see a service cover, your Highlander may require lowering the fuel tank (drop-tank method). Tell me and Iāll give you the drop-tank steps.
Step 4: Clean the top of the fuel pump/module
- Use a shop vacuum to remove loose dirt around the module.
- Use brake cleaner and shop towels to wipe the area clean.
Step 5: Label lines and connectors
- Use painterās tape and a marker to label any hoses/lines so they go back to the same spots.
Step 6: Disconnect the electrical connector
- Press the lock tab and unplug the connector by hand; use a pick tool only if the tab is stubborn.
- A pick tool is a small hooked tool used to lift plastic lock tabs.
Step 7: Disconnect the fuel line(s)
- Wrap the connection with shop towels to catch fuel.
- Release the quick-connector (usually by squeezing the tabs) and pull the line straight off.
- If the connector wonāt release, use a pick tool to gently lift the locking clipādo not pry hard.
Step 8: Mark the module position
- Use a marker to mark the tank and the module so you can reinstall in the same orientation.
Step 9: Remove the lock ring/retainer
- Use a non-sparking brass punch and dead blow hammer to tap the lock ring counterclockwise until it releases.
- A lock ring is the large ring that holds the module to the tank.
- Lift the lock ring off and set it aside.
Step 10: Remove the fuel pump/module
- Carefully lift the module straight up while guiding the float arm (fuel level sender) out without bending it.
- Hold it over the opening and let fuel drain into a fuel-safe drain pan.
- Remove the old tank seal (O-ring/gasket) from the tank opening.
Step 11: Install the new seal and module
- Install the new tank seal onto the tank opening (or as supplied with your module).
- Lower the new module in, guiding the float arm in gently.
- Align your marks made in Step 8.
Step 12: Reinstall the lock ring/retainer
- Install the lock ring and tap it clockwise using the non-sparking brass punch and dead blow hammer.
- Tighten until the lock ring is fully seated and aligned to the factory stop/index marks.
Step 13: Reconnect fuel line(s) and electrical
- Push the fuel line on until it clicks; tug lightly to confirm itās locked.
- Reconnect the electrical connector until it clicks.
Step 14: Reinstall the service cover and rear seat cushion
- Reinstall the service cover using a trim removal tool set and small flathead screwdriver as needed.
- Reinstall the rear seat cushion by aligning it and pressing down firmly until the clips snap in.
Step 15: Reconnect the battery
- Reconnect the negative battery cable using a 10mm socket and 1/4" ratchet; Torque to 44 in-lbs (5 Nm).
ā After Repair
- ā½ Turn the ignition to ON (engine off) for 5 seconds, then OFF; repeat 2ā3 times to prime the system.
- š Start the engine and check carefully for fuel leaks around the pump top and fuel line connection.
- š£ļø Test drive briefly, then recheck for fuel smell/leaks.
- š§¾ If a check engine light is on, scan for codesāsome fuel pressure codes clear after a few drive cycles.
