🔧 Fuel Pump - Replacement
Replacing the fuel pump means removing the in-tank pump module, swapping it, and sealing the fuel tank opening back up without leaks. On your RAV4 Hybrid, this is a fuel-system job with extra fire safety concerns and careful handling of the tank access area.
Assumption: This guide is for the in-tank fuel pump module access and replacement.
Difficulty Level: Advanced | Estimated Time: 3-5 hours
⚠️ Safety & Precautions
- Work outside or in a very well-ventilated area. Fuel vapors are flammable.
- Do not smoke, weld, grind, or use anything that can spark near the vehicle.
- Relieve fuel pressure before opening the system.
- Disconnect the 12V battery before removing the fuel pump connector or opening the tank access.
- Your RAV4 Hybrid also has high-voltage hybrid components. Do not touch orange HV cables or connectors.
- Keep a fire extinguisher rated for fuel fires nearby.
- Wear safety glasses and fuel-resistant gloves.

🔨 Step-by-Step Instructions
Follow these steps in order:
Step 1: Disconnect the 12V battery
- Use a 10mm socket to disconnect the negative battery terminal.
- Isolate the cable so it cannot spring back and touch the post.
Step 2: Relieve fuel pressure
- Remove the gas cap slowly to release any vapor pressure.
- Work slowly to avoid fuel spray.
Step 3: Remove rear seat or access trim
- Use a trim panel removal tool and 10mm socket to remove the rear seat lower cushion or access trim, depending on the access layout.
- Lift the trim carefully to expose the fuel pump service cover.
Step 4: Remove the fuel pump access cover
- Use a Phillips screwdriver or 10mm socket to remove the access cover fasteners.
- Lift the cover and peel back the sealing material carefully.
- Keep dirt away from the opening.
Step 5: Disconnect the fuel pump electrical connector and fuel line
- Use a flat-blade screwdriver or your fingers to release the connector lock.
- Use the fuel line disconnect tool to disconnect the fuel supply line.
- Wrap the line with shop towels to catch any fuel drips.
Step 6: Remove the fuel pump lock ring
- Use the lock ring tool (specialty) to rotate the retaining ring counterclockwise.
- Lift the ring off once it is free.
- Do not strike the ring with metal tools.
Step 7: Remove the fuel pump module
- Carefully lift the fuel pump module straight up and out of the tank.
- Use a shop towel to catch fuel from the module.
- Note the float arm position so the new unit goes back in the same orientation.
Step 8: Install the new seal and fuel pump module
- Use a new fuel pump seal / tank gasket on the tank opening.
- Lower the new pump module straight into place.
- Make sure the locating marks line up correctly.
- Install the lock ring with the lock ring tool (specialty).
- Torque to manufacturer specification for the lock ring if available from your service data.
Step 9: Reconnect the fuel line and electrical connector
- Reconnect the fuel line until it clicks fully into place.
- Reconnect the electrical connector and confirm the lock is seated.
- Inspect the line routing to be sure nothing is pinched.
Step 10: Reinstall the access cover and interior trim
- Use a 10mm socket or Phillips screwdriver to reinstall the access cover.
- Replace the sealing material if it was damaged.
- Reinstall the seat cushion or trim panels with the trim panel removal tool.
Step 11: Restore battery power and prime the system
- Use a 10mm socket to reconnect the 12V battery negative terminal.
- Turn the ignition ON without starting the vehicle for 5 seconds, then OFF.
- Repeat this 2-3 times to prime the fuel system.
Step 12: Check for leaks and start the engine
- Start the vehicle and let it idle.
- Inspect the pump area and fuel line connection for leaks.
- If you smell fuel, shut it off immediately and recheck the seal and line connection.
✅ After Repair
- Verify normal starting and smooth idle.
- Check the fuel gauge operation.
- Inspect again for seepage after a short test drive.
- If the check engine light is on, scan for fuel system codes.
