On your Sonata PHEV, the fuel pump is part of an in-tank fuel pump module (it sits inside the gasoline tank). Most of the time it’s serviced through an access cover under the rear seat, but some builds require dropping the tank—your next step is confirming which layout you have.

📋 Before You Begin

  • Park your Sonata on level ground and set the parking brake.
  • Open the fuel door and loosen the gas cap to help release tank vapor pressure.
  • Disconnect the 12V battery negative terminal using a 10mm socket.
  • Plan cleanliness: vacuum the rear seat area and access cover area so dirt can’t fall into the tank. A hand vacuum works well.
  • If you have a scan tool: be ready to clear any stored fuel pressure/fuel pump codes after repair using a scan tool (specialty).

🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Confirm access style (access panel vs tank drop)

  • Lift the rear seat bottom cushion using a flat trim pry tool (some cushions pop up from clips).
  • Look for a round/oval metal service cover in the floor.
  • If you do not see a service cover: stop here and tell me—your Sonata may require tank removal, and I’ll give you the correct tank-drop procedure for your exact layout.

Step 2: Remove the fuel pump service cover (access-panel cars)

  • Use a trim clip removal tool as needed to move any wiring/trim out of the way.
  • Peel up the cover carefully; use a flat trim pry tool to lift it without bending it.
  • Use a hand vacuum and shop towels to clean the top of the pump module area thoroughly. Cleanliness prevents tank contamination.

Step 3: Depressurize fuel pressure (important)

  • Reconnect nothing yet—keep the 12V battery disconnected for safety.
  • Place shop towels around the fuel line connections to catch any residual fuel.
  • Slowly disconnect the fuel outlet line using the correct size from your fuel line disconnect tool set (if it’s a quick-connect style).
  • If the connector uses a locking tab, use a pick tool set to lift the lock gently (do not break it).
  • Drain any small amount of fuel into an approved container for fuel.

Step 4: Disconnect electrical connectors and hoses

  • Unplug the module electrical connector by hand; if needed, use a pick tool set to release the tab.
  • Disconnect any vapor/vent hoses using needle-nose pliers for spring clamps (if equipped).
  • Label hoses with tape if there are multiple similar lines.

Step 5: Remove the locking ring/retainer

  • If your Sonata uses a locking ring, tap it counterclockwise using a brass drift punch and small hammer.
  • Work evenly around the ring so it doesn’t bind.
  • If your Sonata uses small bolts instead of a ring, remove them with a 10mm socket and ratchet, then set them aside in order.

Step 6: Remove the fuel pump module

  • Lift the module straight up slowly; tilt as needed to clear the float arm (fuel level sensor) without bending it.
  • Let fuel drain off the module into the tank opening area while holding shop towels around the opening.
  • Remove and discard the old fuel pump module seal/O-ring.

Step 7: Install the new seal and fuel pump module

  • Install the new fuel pump module seal/O-ring in the groove (do not reuse the old one).
  • Carefully lower the new in-tank fuel pump module assembly into place, keeping the float arm from catching.
  • Align the index marks (arrows/lines) on the module and tank opening (if present).

Step 8: Reinstall the retainer and reconnect lines

  • Reinstall the locking ring by tapping clockwise with a brass drift punch and small hammer until fully seated.
  • If equipped with bolts: tighten evenly in a crisscross pattern using a torque wrench (Nm/ft-lbs). Torque spec depends on your exact retainer style—once you confirm you have the access cover, I’ll provide the exact Sonata spec for your setup.
  • Reconnect fuel and vapor lines until you feel/hear a click; tug lightly to confirm locked.
  • Reconnect the electrical connector firmly by hand.

Step 9: Seal the service cover and reinstall the rear seat

  • Apply new butyl sealing tape for service cover around the cover perimeter.
  • Reinstall the service cover and press it down evenly.
  • Snap the rear seat cushion back into its clips by pushing down firmly.

Step 10: Prime the system and check for leaks

  • Reconnect the 12V battery negative terminal using a 10mm socket.
  • Turn ignition ON (do not start) for 5 seconds, then OFF; repeat 3–4 times to prime.
  • Inspect the module top and fuel line connection area for any wetness/smell of fuel.
  • If you have a scan tool (specialty), clear codes and verify fuel pressure data (if available).

✅ After Repair

  • Start your Sonata and let it idle for 2–3 minutes while checking again for leaks.
  • Take a short test drive, then re-check for fuel odor around the rear seat area.
  • If a check engine light returns, scan codes with a scan tool (specialty) and tell me the exact codes.
