🔧 Fuel Pump - Replacement
The fuel pump on your RAV4 is serviced from the fuel tank area and must be handled carefully because of fuel vapors and the hybrid high-voltage system. This job usually involves removing interior access trim, disconnecting the pump module, and sealing everything back up without leaks.
Difficulty Level: Advanced | Estimated Time: 2-4 hours
⚠️ Safety & Precautions
- Fuel vapors are flammable. Work outside or in a very well-ventilated area.
- Do not smoke, spark, or use open flames near the vehicle.
- Because this is a hybrid, make the vehicle fully OFF and keep the smart key away from the vehicle.
- Disconnect the 12V battery before opening the fuel system.
- Relieve residual fuel pressure before disconnecting any fuel lines.
- Wear safety glasses and fuel-resistant gloves.
- Have a class B fire extinguisher nearby.

📋 Before You Begin
- Park on level ground and set the parking brake.
- Keep the fuel tank as low as practical before starting. Less fuel means less spill risk.
- Turn the ignition OFF and move the key fob away from the vehicle.
- Disconnect the negative battery cable from the 12V battery using a 10mm socket.
- Wait at least 90 seconds after disconnecting the battery before touching fuel system connectors.
🔨 Step-by-Step Instructions
Follow these steps in order:
Step 1: Disconnect power
- Use a 10mm socket to disconnect the negative terminal of the 12V battery.
- Secure the cable so it cannot spring back and make contact.
- Keep the smart key far from the vehicle.
Step 2: Access the fuel pump service opening
- Use a trim panel tool to remove the rear seat cushion or service access trim, depending on the access style on your RAV4.
- Remove the carpet and sound deadening as needed to expose the fuel pump cover.
- Remove the fuel pump access cover fasteners with a 10mm socket.
Step 3: Disconnect the fuel pump module
- Clean the top of the module with shop towels before opening it. Dirt must not fall into the tank.
- Disconnect the electrical connector from the pump module.
- Use a fuel line quick-disconnect tool (specialty) to disconnect the fuel line.
- Have a drain pan and towels ready for small fuel drips.
Step 4: Remove the pump lock ring
- Use a fuel pump lock ring tool (specialty) to rotate the lock ring counterclockwise and remove it.
- Lift the pump module straight up slowly so the float arm does not bend.
- Remove the old seal/gasket from the tank opening.
Step 5: Install the new pump module
- Install the new seal/gasket into the tank opening.
- Lower the new fuel pump module into position carefully.
- Align the module exactly as removed so the float and outlet line sit correctly.
- Install the lock ring and tighten with the fuel pump lock ring tool (specialty).
- Torque to manufacturer specification. If a torque wrench adapter is available, use it for final tightening.
Step 6: Reconnect lines and electrical connector
- Reconnect the fuel line until it clicks fully into place.
- Reconnect the electrical connector to the module.
- Make sure the connectors are fully seated and the harness is clipped back in place.
Step 7: Reinstall the cover and trim
- Reinstall the access cover using a 10mm socket.
- Reinstall carpet, trim, and seat parts in reverse order.
- Make sure no wiring is pinched under the trim.
Step 8: Restore power and prime the system
- Reconnect the negative 12V battery cable with a 10mm socket.
- Turn the ignition ON without starting the vehicle for 5 seconds, then OFF.
- Repeat this 2-3 times to prime the fuel system.
✅ After Repair
- Check carefully for fuel leaks around the access cover and line connections.
- Start the vehicle and let it idle while checking for fuel odor.
- Confirm there is no check engine light.
- Test drive the vehicle and recheck for leaks after the drive.
