🔧 Fuel Pump - Replacement

Your XC60 uses an in-tank fuel pump module. The job is to relieve fuel pressure, access the pump through the rear seat area or tank access point, then replace the pump module and seal carefully so there are no leaks or vapor smells.

  • Disconnect the negative battery cable before opening the tank or pump module.
  • Keep a fire extinguisher rated for fuel fires nearby.
  • Wear safety glasses and fuel-resistant gloves.
  • If the tank must be lowered, support it securely. Fuel is heavy.

📋 Before You Begin

  • Park on level ground and set the parking brake.
  • Run the fuel level as low as practical before starting. A nearly empty tank is much easier to handle.
  • Disconnect the negative battery cable before opening the fuel system.
  • Relieve fuel pressure at the Schrader/pressure relief point if equipped, or by removing the fuel pump relay and running the engine until it stalls, then cranking briefly.
  • Tip: Take photos before removing hoses and connectors.

🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Relieve fuel pressure

  • Use the correct fuse/relay puller or your fingers to remove the fuel pump relay or fuse, if accessible.
  • Start the engine and let it run until it stalls.
  • Crank for 2-3 more seconds to bleed off remaining pressure.
  • Torque: Not applicable.

Step 2: Disconnect the battery

  • Use a 10mm socket to disconnect the negative battery cable.
  • Insulate the cable so it cannot touch the terminal.
  • Torque: Reconnect battery terminal to factory specification.

Step 3: Access the pump module

  • Open the rear area and remove the cargo floor trim or rear seat cushion as needed using a trim panel tool.
  • Remove the access cover with a Torx T25 screwdriver or Torx T30 screwdriver, depending on the fasteners.
  • Clean the area around the module with shop towels so dirt does not fall into the tank.
  • Tip: Vacuum loose dirt before opening the tank.

Step 4: Disconnect the electrical connector and fuel lines

  • Unplug the pump connector by pressing the lock tab and pulling straight off.
  • Use a fuel line disconnect tool to release the supply and return lines, if equipped.
  • Wrap the fittings with shop towels to catch any fuel drips.
  • Mark each line so it goes back in the correct location.
  • Torque: Not applicable.

Step 5: Remove the lock ring and pump module

  • Use a lock ring removal tool (specialty) to turn the retaining ring counterclockwise.
  • Lift the ring off carefully.
  • Slowly lift the fuel pump module out of the tank.
  • Angle the module as needed so the float arm clears the opening.
  • Drain fuel from the module into a safe container if needed.
  • Torque: Not applicable.

Step 6: Replace the seal and install the new pump module

  • Remove the old tank seal and clean the sealing surface with a lint-free cloth.
  • Install the new fuel pump seal in the same groove.
  • Lower the new pump module into the tank in the same orientation as the old one.
  • Use a lock ring removal tool (specialty) or install tool to tighten the lock ring.
  • Torque: Tighten the lock ring to factory specification.

Step 7: Reconnect lines and wiring

  • Reconnect the fuel lines until each one clicks fully into place.
  • Reconnect the electrical connector until the lock tab seats.
  • Inspect the seal area to make sure it is flat and not pinched.
  • Torque: Not applicable.

Step 8: Reinstall the access cover and trim

  • Reinstall the access cover with a Torx T25 screwdriver or Torx T30 screwdriver.
  • Reinstall the cargo trim or rear seat pieces with a trim panel tool.
  • Torque: Tighten cover fasteners to factory specification.

Step 9: Restore power and prime the system

  • Reconnect the negative battery cable with a 10mm socket.
  • Turn the ignition on for 5 seconds, then off. Repeat 2-3 times to prime the fuel system.
  • Start the engine and let it idle.
  • Torque: Reconnect battery terminal to factory specification.

✅ After Repair

  • Check carefully for fuel leaks at the module, lines, and access area.
  • Verify the engine starts cleanly and idles smoothly.
  • Smell around the rear seat or cargo area for fuel vapor. If you smell fuel, stop and recheck the seal.
  • Scan for fuel system codes and clear them if the repair is complete.
  • Test-drive and confirm normal power under acceleration.
