📋 Before You Begin

  • 🅿️ Park on level ground, set the parking brake, and open the fuel door to relieve tank vapor pressure.
  • 🧽 Vacuum and wipe the rear-seat area so dirt can’t fall into the tank.
  • 🔋 Disconnect the battery: use a 10mm socket to remove the negative (-) terminal and isolate it so it can’t spring back.
  • ⛽ Plan to relieve fuel pressure before cracking any lines (steps below).

🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Relieve fuel pressure

  • Use a 10mm socket to confirm the negative battery cable is disconnected.
  • Locate the under-hood fuse/relay box and remove the fuel pump relay or EFI-related fuse using needle-nose pliers (use the diagram on the fuse box cover).
  • Re-connect the negative cable temporarily using the 10mm socket, start the engine, and let it run until it stalls.
  • Crank for 3 seconds once more, then turn the key OFF.
  • Disconnect the negative battery cable again using the 10mm socket.

Step 2: Access the fuel pump service cover

  • Move the rear seat as needed and remove trim pieces using a trim removal tool set.
  • Remove any bolts holding the access area using a 10mm socket or 12mm socket (varies by fastener location).
  • Lift the carpet/sound insulation and remove the service cover using a Phillips screwdriver or 10mm socket, depending on fasteners.
  • Keep screws in a labeled cup.

Step 3: Clean the top of the pump module (critical)

  • Use a handheld vacuum to remove loose dirt around the pump module.
  • Wipe the area with shop towels so debris can’t drop into the tank when opened.

Step 4: Disconnect the electrical connector(s)

  • Unplug the pump/module connector by releasing the tab using a pick set if needed (be gentle).
  • Use a permanent marker to mark any connector routing/clips so it goes back the same way.

Step 5: Disconnect the fuel line(s)

  • Place shop towels around the line connection to catch any fuel drips.
  • Use the fuel line quick-connect release tool (specialty) to release the connector (this tool slides into the fitting to push the internal lock back).
  • Pull the line straight off—do not twist aggressively.
  • Cap/cover the open line ends with clean shop towels to keep dirt out.

Step 6: Remove the pump module retaining ring/fasteners

  • Before loosening anything, use a permanent marker to mark the module orientation relative to the tank.
  • If your GX460 uses small perimeter bolts, remove them evenly in a crisscross pattern using a 10mm socket.
  • If your GX460 uses a lock ring, loosen it carefully using a non-sparking plastic scraper and flat-blade screwdriver (tap gently and evenly).
  • Torque note: Use a torque wrench and tighten the retaining fasteners to Lexus specification for your exact retaining style (bolt pattern vs lock ring). Do not guess—overtightening can warp the seal.

Step 7: Remove the fuel pump module

  • Lift the module straight up slowly; angle it as needed to clear the float arm (fuel level sensor).
  • Drain residual fuel from the module into a small container and set the old module aside on shop towels.
  • Remove the old tank seal/O-ring using a non-sparking plastic scraper.

Step 8: Install the new seal and pump module

  • Install the new tank O-ring gasket fully seated in its groove (no twists).
  • Lower the new module into the tank, aligning it to your orientation marks.
  • Install the retaining ring/bolts by hand first, then snug evenly using a 10mm socket.
  • Torque note: Final-tighten retaining fasteners evenly with a torque wrench to Lexus specification for your exact setup.

Step 9: Reconnect fuel lines and electrical

  • Reconnect the fuel line until it clicks; gently tug to confirm it’s locked.
  • Install any new fuel line retaining clip(s) as needed using needle-nose pliers.
  • Reconnect the electrical connector(s) until the tab clicks.

Step 10: Reinstall the service cover and interior trim

  • Reinstall the service cover using a Phillips screwdriver or 10mm socket.
  • Reposition insulation and carpet, then reinstall trim using the trim removal tool set.
  • Reinstall any seat/trim bolts using a 12mm socket.
  • Torque note: Tighten seat/anchor bolts to Lexus specification using a torque wrench if any were removed.

✅ After Repair

  • 🔋 Reconnect the negative battery terminal using a 10mm socket.
  • ⛽ Prime the system: turn ignition ON (engine OFF) for 5 seconds, OFF for 5 seconds; repeat 3 times.
  • 👃 Check carefully for fuel smell and look for leaks at the quick-connect and pump seal area before starting.
  • 🚗 Start the engine and let it idle for 2 minutes while you re-check for leaks.
  • 🧪 Test drive 10 minutes, then re-check for any seepage and confirm the fuel gauge reads normally.
