🔧 Optima - Fuel Pump Replacement

On your Optima Hybrid, the fuel pump is part of an in-tank fuel pump module (inside the fuel tank). The job is usually done through an access panel under the rear seat, so you typically don’t need to drop the fuel tank.

⚠️ Safety & Precautions

  • 🔥 Gasoline is extremely flammable—work outdoors or in a very well-ventilated area, no smoking, no sparks, no hot work lights.
  • 🔌 Keep the car OFF and keep the key/fob at least 15 feet away so the system can’t wake up and run the pump.
  • 🧯 Have a Class B fire extinguisher nearby and wear safety glasses and fuel-resistant gloves.
  • 🔋 Disconnect the 12V battery negative terminal before opening the fuel system.
  • 🧼 Expect fuel spill—use shop towels and a drain pan; clean up immediately.

  • ⛽ Remove the fuel filler cap to reduce tank vapor pressure.
  • 🔋 Disconnect the 12V battery negative terminal using a 10mm socket.
  • 🧠 Quick term: A “quick-connect” fuel line uses a locking tab/clip—don’t pry hard; release it correctly to avoid breaking it.
  • 📝 Assumption: your Optima has the rear-seat access panel (common on this model). If yours does not, the tank must be lowered (more advanced).

🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Make the car safe (no power, no pressure)

  • Verify the car is fully OFF and the key/fob is far away.
  • Disconnect the 12V negative battery terminal using a 10mm socket.
  • Remove the fuel cap to vent the tank.
  • Place a drain pan and keep shop towels ready for fuel drips.

Step 2: Remove the rear seat cushion

  • Use a trim removal tool set to pop the rear seat bottom cushion up at the front edges (it’s held by clips).
  • Lift the cushion out and set it aside.
  • Use a flashlight and locate the fuel pump access cover area.

Step 3: Open the fuel pump access cover

  • Remove the access cover fasteners using a Phillips screwdriver #2 or 10mm socket (varies by cover style).
  • Carefully peel back any butyl sealer if present using a flat-blade screwdriver (small).
  • Clean loose dirt around the module opening using shop towels so nothing falls into the tank.

Step 4: Disconnect the electrical connector and fuel line

  • Unplug the pump electrical connector by releasing the lock tab with a flat-blade screwdriver (small) (gentle pressure).
  • Wrap the fuel line connection with shop towels.
  • Disconnect the fuel line quick-connect:
    • If it uses squeeze-tabs, squeeze and pull straight off.
    • If it uses an internal spring lock, use the fuel line quick-disconnect tool set (specialty) to release it, then pull off.
  • Let any fuel drain into the drain pan.

Step 5: Remove the fuel pump lock ring

  • Mark the current orientation (module-to-tank) with a flashlight and a visual reference line.
  • Best method: use a fuel pump lock ring tool (specialty) with a 3/8" ratchet to turn the ring counterclockwise.
  • Alternate method: use a brass punch (non-sparking) and small hammer to tap the ring counterclockwise at the ring tabs.
  • Tip: Brass reduces spark risk.

Step 6: Lift the fuel pump module out

  • Slowly lift the module straight up. Angle it as needed to clear the float arm (fuel level sensor).
  • Keep the bottom over the opening to minimize drips; use shop towels.
  • Remove the old tank seal/O-ring from the tank opening.

Step 7: Install the new seal and fuel pump module

  • Install the new fuel pump module seal / tank O-ring onto the tank opening (do not reuse the old seal).
  • Carefully lower the new module in, aligning it to your reference marks.
  • Make sure the seal stays flat and doesn’t pinch or roll.

Step 8: Reinstall and tighten the lock ring

  • Thread the lock ring on by hand first (avoid cross-threading).
  • Tighten using the fuel pump lock ring tool (specialty) and a 3/8" ratchet until the ring aligns to its stop/marks and is fully seated.
  • Torque: Tighten the lock ring to the factory specification (varies by lock ring/module design). If you don’t have the spec, tighten firmly to the seated stop—do not over-tighten.

Step 9: Reconnect the fuel line and electrical connector

  • Push the fuel line on until you feel/hear a solid click.
  • Gently pull back to confirm it’s locked.
  • Plug in the electrical connector until it clicks.

Step 10: Reinstall the access cover and rear seat

  • Reinstall the access cover using a Phillips screwdriver #2 or 10mm socket.
  • Reinstall the rear seat cushion by lining up the rear hooks (if equipped) and pushing down firmly to re-engage the clips.

Step 11: Restore battery power

  • Reconnect the 12V negative battery terminal using a 10mm socket.
  • Torque: Tighten the battery terminal clamp snug and secure (do not crush the clamp).

✅ After Repair

  • 🔍 Prime the system: turn ignition to ON (not READY) for 5 seconds, then OFF. Repeat 3 times to build fuel pressure.
  • 🧯 Check for leaks at the fuel line connection and around the lock ring area (smell and visual check).
  • 🚗 Start the car and let it idle; re-check for leaks after 2–3 minutes.
  • 🛠️ If you get a check engine light, scan for codes—fuel pressure or EVAP-related codes may indicate a loose connection or seal.
