🔧 Telluride - Fuel Pump Replacement

On your Telluride, the fuel pump is part of an in-tank fuel pump module (pump + level sender + housing). Replacing it usually involves relieving fuel pressure, accessing the module from inside the cabin, and swapping the module with new seals to prevent leaks and fuel odors.

Difficulty Level: Advanced | Estimated Time: 2.5-4.5 hours

⚠️ Safety & Precautions

  • 🧯 Work outside or in a well-ventilated area; gasoline vapors ignite easily.
  • 🔥 No smoking, no sparks, no trouble lights with hot bulbs; use LED lighting.
  • 🔌 Disconnect the negative battery cable before opening the fuel system.
  • 🧤 Wear safety glasses and fuel-resistant gloves; fuel can spray when lines are opened.
  • 🧼 Clean dirt around the pump cover before opening; debris can damage the new pump.

🔧 Required Tools

You'll need the following tools for this repair:

  • 10mm socket
  • 12mm socket
  • 3/8" drive ratchet
  • 3/8" drive torque wrench (10–80 Nm range)
  • Trim removal tool set
  • Pick tool
  • Fuel line quick-disconnect tool set (specialty)
  • Brass punch and small hammer
  • Needle-nose pliers
  • Shop vacuum
  • Catch pan (at least 2-gallon)
  • Clean shop towels
  • Painter’s tape and marker
  • LED work light
  • Nitrile gloves
  • Safety glasses
  • Fire extinguisher (Class B)

đź“‹ Before You Begin

  • 🧭 Park on level ground, set the parking brake, and open the fuel door to relieve tank vapor pressure.
  • 🧩 Access method can vary by build; confirm if you have an interior access cover under the rear seat/cargo area.
  • 🔌 Disconnect the negative battery terminal using a 10mm socket.
  • âť“ Quick check so I can give trim-accurate steps: is your Telluride FWD or AWD?
  • âť“ Are you replacing the entire fuel pump module (recommended) or trying to swap only the pump motor inside the module?

🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Relieve fuel pressure

  • Remove the fuel pump fuse/relay (location varies by fuse box layout); use a trim removal tool set to open the fuse panel covers.
  • Start the engine and let it run until it stalls, then crank for 2–3 seconds to bleed off residual pressure.
  • Turn ignition OFF and remove the key/fob from the vehicle.

Step 2: Disconnect the battery

  • Use a 10mm socket to disconnect the negative battery cable and isolate it so it can’t spring back.

Step 3: Access the fuel pump service opening

  • Fold/remove the rear seat cushion as equipped; use a trim removal tool set to pop clips without breaking them.
  • Locate the round/oval service cover and remove fasteners using a 10mm socket (if bolted) or pry gently with the trim removal tool set (if clipped).
  • Use a shop vacuum to remove loose dirt around the pump flange before opening the tank.
  • Cleanliness prevents repeat failures.

Step 4: Label and disconnect electrical and fuel lines

  • Use painter’s tape and marker to label each hose/connector so nothing gets swapped.
  • Disconnect the electrical connector(s) by releasing the lock tab with a pick tool.
  • Place a catch pan and shop towels under the lines.
  • Disconnect the quick-connect fuel line(s) using a fuel line quick-disconnect tool set (specialty).

Step 5: Remove the fuel pump module lock ring

  • Use a brass punch and small hammer to tap the lock ring counterclockwise until it releases.
  • Lift the lock ring off and set it aside.

Step 6: Remove the fuel pump module

  • Carefully lift the module straight up; angle it as needed to clear the fuel level float.
  • Let fuel drain back into the tank; keep the module over the opening and use shop towels to catch drips.
  • Remove the old seal/O-ring from the tank opening using a pick tool.

Step 7: Install the new seal and new module

  • Install the new seal/O-ring dry and fully seated (don’t twist it) using your hands and a pick tool only if needed.
  • Lower the new module into the tank, guiding the float arm carefully.
  • Align the module marks/arrows with the tank marks (there is usually an alignment index).

Step 8: Reinstall and tighten the lock ring

  • Install the lock ring and tap it clockwise using the brass punch and small hammer until it is fully seated at its stop.
  • Torque spec note: Kia uses a model-specific tightening specification for the lock ring/flange system. Once you confirm FWD vs AWD and whether you have the lock ring style or bolted flange style, I’ll give the exact torque/spec for your configuration.

Step 9: Reconnect lines and electrical

  • Reconnect the fuel line(s) until you hear/feel a click; gently tug to confirm it’s locked.
  • Install any new retainer clips using needle-nose pliers if your connectors use secondary locks.
  • Reconnect the electrical connector(s) until fully latched.

Step 10: Reassemble the interior

  • Reinstall the service cover and fasteners using a 10mm socket.
  • Reinstall the seat cushion/trim panels using the trim removal tool set.

Step 11: Prime the fuel system and check for leaks

  • Reconnect the negative battery cable using a 10mm socket.
  • Reinstall the fuel pump fuse/relay.
  • Cycle ignition ON for 5 seconds, OFF for 5 seconds, repeat 3–4 times (do not crank) to build pressure.
  • Start the engine and inspect all connections for seepage using an LED work light.

âś… After Repair

  • 🧪 Verify there are no fuel smells inside the cabin after a short drive.
  • 🔎 Recheck for leaks after 10–15 minutes of idling and again after the first drive.
  • 🧰 If you had a check-engine light for fuel pressure, clear codes with a scan tool and confirm they do not return.

đź’° DIY vs Shop Cost

Shop Cost: $900-$1,600 (parts + labor)

DIY Cost: $350-$800 (parts only)

You Save: $550-$800 by doing it yourself!

Shop labor rates vary but typically run $100-$150/hour. This repair takes a shop approximately 2.5-4.5 hours.
