🔧 Encore - Fuel Pump Replacement

On your Encore, the fuel pump is part of an in-tank “fuel pump module” that supplies pressurized fuel to the engine. Replacement usually involves accessing the top of the fuel tank from inside the vehicle (under the rear seat area), disconnecting fuel/electrical lines, then swapping the module and sealing it back up.

Assumption: Your Encore has an interior service access panel above the fuel tank (common on this platform). If yours does not, the tank must be lowered to replace the pump.

  • ⚠️ Work outside or in a very well-ventilated area; fuel vapors ignite easily.
  • ⚠️ No smoking, flames, hot lights, or grinding/sparks anywhere nearby.
  • ⚠️ Relieve fuel pressure before disconnecting any fuel line to prevent fuel spray.
  • ⚠️ Disconnect the negative battery cable to reduce fire risk.
  • ⚠️ Keep a Class B fire extinguisher nearby.
  • ⚠️ Clean dirt off the tank top before opening it; dirt in the tank can ruin the new pump.

📋 Before You Begin

  • Park on level ground, set the parking brake, and open the driver window (so you don’t lock yourself out).
  • Work with a low fuel level if possible (under 1/4 tank) to reduce spill risk.
  • Relieve fuel pressure before opening any fuel line.
  • Disconnect the negative battery cable using a 10mm socket.

🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Relieve the fuel pressure

  • Open the underhood fuse/relay box and remove the fuel pump fuse/relay (location varies; use the diagram on the fuse box cover).
  • Start the engine and let it run until it stalls.
  • Crank the engine for 3–5 seconds one more time to bleed off remaining pressure.
  • Turn the key OFF.

Step 2: Disconnect the battery

  • Use a 10mm socket to remove the negative battery cable and tuck it aside so it can’t spring back.

Step 3: Access the fuel pump service opening

  • Fold the rear seat as needed and remove the rear seat bottom cushion (typically held by front clips; use a firm upward pull by hand, or a trim clip removal tool if needed).
  • Remove any insulation/sound deadening to expose the service cover.
  • Use a flat-blade screwdriver and/or 10mm socket (varies) to remove the service cover fasteners and lift the cover.
  • Tip: Put fasteners in a cup immediately.

Step 4: Clean the area (very important)

  • Use shop towels and a flashlight to inspect the top of the tank.
  • Wipe all loose dirt away so nothing falls into the tank when the module is removed.

Step 5: Disconnect the electrical connector

  • Press the connector lock tab and unplug the pump electrical connector.
  • Apply a tiny amount of dielectric grease to the connector seal during reassembly (not on the metal pins).

Step 6: Disconnect the fuel lines

  • Place a drain pan and shop towels under the connections.
  • Use the fuel line quick-disconnect tool set to release the quick-connect fittings. (A quick-disconnect tool slides into the fitting to release the internal spring.)
  • Pull the line straight off—do not twist hard. Catch any fuel drips with towels.

Step 7: Remove the lock ring

  • Mark the position of the lock ring and module (use a flashlight and a simple reference mark).
  • Use the fuel pump lock ring tool (specialty) with a 3/8" drive ratchet to rotate the ring counterclockwise until it releases.
  • Lift the lock ring off and set it aside.

Step 8: Remove the fuel pump module

  • Carefully lift the module up. Angle it as needed so the float arm (fuel level sensor arm) clears the opening.
  • Let fuel drain from the module into the tank for a few seconds, then move it to the drain pan.
  • Remove the old tank seal (O-ring) using a non-sparking plastic scraper. Do not scratch the sealing surface.

Step 9: Install the new seal and new module

  • Install the new seal (O-ring) into the tank groove. Make sure it lays flat and is not twisted.
  • Lower the new module into the tank, guiding the float arm gently.
  • Align the module to your marks so it seats correctly.

Step 10: Reinstall and tighten the lock ring

  • Install the lock ring and start it by hand to avoid cross-binding.
  • Use the fuel pump lock ring tool (specialty) and 3/8" drive torque wrench to tighten.
  • Torque to 80 Nm (59 ft-lbs).

Step 11: Reconnect fuel lines and electrical

  • Push the fuel lines on until you feel/hear a solid “click.”
  • Gently tug each line to confirm it’s locked.
  • Plug in the electrical connector until it clicks.

Step 12: Reinstall the service cover and rear seat

  • Reinstall the service cover and fasteners using a 10mm socket or flat-blade screwdriver (varies).
  • Torque small cover fasteners to 3 Nm (27 in-lbs) if they are bolts (snug only if they are screws).
  • Reinstall insulation and snap the rear seat bottom cushion back into place.

Step 13: Reconnect the battery and prime the system

  • Reconnect the negative battery cable using a 10mm socket.
  • Torque to 15 Nm (11 ft-lbs).
  • Turn the key to ON (engine OFF) for 5 seconds, then OFF for 5 seconds.
  • Repeat that ON/OFF cycle 3–4 times to prime the fuel system before starting.

✅ After Repair

  • Start the engine and let it idle for 2–3 minutes while you check for fuel leaks at the pump top and fuel line connections.
  • Take a short test drive close to home, then recheck for any fuel smell or dampness.
  • If you have a check engine light afterward, inspect connectors and line locks first; then scan for codes.
