🔨 Step-by-Step Instructions
Follow these steps in order:
Step 1: Relieve fuel system pressure
- Open the fuel door and loosen the gas cap to release tank vapor pressure.
- In the underhood fuse block, remove the fuel pump power (fuel pump relay/fuse). Use a fuse puller or needle-nose pliers.
- Start the engine and let it run until it stalls. Crank again for 2-3 seconds to ensure pressure is bled down.
- Turn ignition OFF and reinstall the relay/fuse later during reassembly.
Step 2: Disable power (12V and 48V)
- Disconnect the 12V battery negative cable using a 10mm socket.
- Disable the 48V system service disconnect before touching the fuel pump connector. Wait a few minutes before unplugging modules.
Step 3: Choose your access method
- Method A (Recommended for many DIYers): Lift/remove the bed to access the pump from the top.
- Method B: Lower the fuel tank.
Step 4A (Method A): Remove tail lamps and bed harness connections
- Remove both tail lamps using a Torx T15 screwdriver, then unplug the lamp connectors by hand.
- Disconnect the bed wiring harness connectors near the rear frame area (press the lock tabs by hand or use a flat-blade screwdriver gently).
Step 5A (Method A): Disconnect the fuel filler neck from the bed
- At the fuel door area, remove the filler neck screws using a socket set as equipped (some use 10mm socket).
- Make sure the filler neck can move with the bed when lifted.
Step 6A (Method A): Remove bed bolts and lift the bed
- Remove the bed mounting bolts using an 18mm socket.
- With 2-4 helpers, lift the bed up and back enough to access the fuel pump area (or remove it fully). Cardboard protects paint at contact points.
- When reinstalling bed bolts later: Torque to 74 Nm (55 ft-lbs).
Step 4B (Method B): Raise the truck and support the fuel tank
- Raise the rear of the truck using a floor jack (rated 3-ton minimum) and support it with jack stands (rated 3-ton minimum).
- Position a transmission jack (specialty) under the fuel tank with a wood pad (to spread the load).
Step 5B (Method B): Disconnect filler/vent hoses and connectors
- Loosen/remove hose clamps and disconnect filler and vent hoses using pliers (hose clamp) and a flat-blade screwdriver as needed.
- Unplug the fuel pump electrical connector (lock tab by hand; use flat-blade screwdriver gently if stuck).
- Disconnect fuel lines using the fuel line quick-disconnect tool set (3/8" and 1/2"). (A quick-disconnect tool releases the spring clip inside the fitting.)
Step 6B (Method B): Remove tank straps and lower the tank
- Remove/loosen fuel tank strap bolts using a 15mm socket.
- Lower the tank slowly with the transmission jack (specialty), watching for any hoses or connectors still attached.
- When reinstalling tank strap bolts later: Torque to 25 Nm (18 ft-lbs).
Step 7: Clean the pump area before opening the tank
- Clean dirt from the top of the tank and around the pump lock ring using shop towels.
- Keep debris out of the tank opening.
Step 8: Disconnect lines and electrical at the pump module (top of tank)
- Disconnect the fuel feed/return/vapor lines using the fuel line quick-disconnect tool set (3/8" and 1/2").
- Unplug the fuel pump electrical connector by hand.
- Have a drain pan (fuel-safe) ready for any fuel drips.
Step 9: Remove the fuel pump lock ring and module
- Remove the lock ring using a fuel pump lock ring tool (specialty).
- If you must tap it, use a brass punch and dead-blow mallet (brass reduces spark risk).
- Lift the module out slowly, angling it to clear the float arm without bending it.
- Remove the old tank seal (O-ring) by hand.
Step 10: Install the new seal and fuel pump module
- Install the new fuel pump module tank seal (O-ring) into the tank groove by hand.
- Insert the new fuel pump module carefully, making sure the seal stays seated and the module indexes correctly.
- Install the new fuel pump lock ring and tighten it fully using the fuel pump lock ring tool (specialty) until it locks into its stops.
Step 11: Reconnect lines/connector and reassemble (bed or tank)
- Reconnect fuel lines until they click; gently tug by hand to confirm they are locked.
- Reconnect the fuel pump electrical connector.
- Method A: Reinstall bed, harnesses, filler neck screws, and tail lamps using your socket set and Torx T15 screwdriver; bed bolts Torque to 74 Nm (55 ft-lbs).
- Method B: Raise tank, reinstall straps using a 15mm socket; strap bolts Torque to 25 Nm (18 ft-lbs); reconnect filler/vent hoses and clamps.
Step 12: Restore power and prime the fuel system
- Reinstall the fuel pump relay/fuse if removed.
- Reconnect the 48V service disconnect (if equipped) and reconnect the 12V battery negative using a 10mm socket.
- Prime: turn ignition ON for 5 seconds (do not crank), OFF for 5 seconds; repeat 3 times to build pressure.
