⚠️ Safety & Precautions

  • Work outside or in a well-ventilated area.
  • No smoking, sparks, or open flames near the fuel door.
  • Turn the engine OFF and remove the key before opening the fuel door.
  • Wipe dirt away so it doesn’t fall into the filler neck.
  • Battery disconnect is not required.

📋 Before You Begin

  • Park your Santa Fe XL on level ground and shift to Park.
  • Turn the engine OFF and wait 1 minute before opening the fuel door.
  • Use a clean shop towel to wipe dust around the fuel filler area.

🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Open the fuel door

  • Use your hand to open the fuel door on the rear quarter panel.
  • Put on nitrile gloves and safety glasses.

Step 2: Remove the old fuel cap

  • Turn the cap counterclockwise by hand until it comes free.
  • If your cap has a tether (a small strap), let it hang—don’t pull hard on it.

Step 3: Inspect and clean the sealing surfaces

  • Use a clean shop towel to wipe the rubber seal area on the cap and the filler neck lip.
  • Look for cracks, a flattened seal, or dirt stuck on the seal.
  • Clean seals prevent EVAP leaks.

Step 4: Install the new fuel cap

  • Thread the new cap on by hand clockwise until it’s snug.
  • Keep turning until you hear/feel it click (typically 1–3 clicks).
  • Make sure the cap sits flat and doesn’t wobble.

Step 5: Close the fuel door

  • Close the fuel door firmly by hand.

✅ After Repair

  • If you had a check engine light for a loose cap, it may take a few drive cycles (a few trips) to turn off on its own.
  • If the light stays on after a few days of normal driving, the issue may be elsewhere in the EVAP system (leak, purge valve, vent valve).
  • Sniff for fuel odor after your next fill-up; there should be no fuel smell around the rear of your Santa Fe XL.
