šŸ”§ 550i - Fuel Cap Replacement

Replacing the fuel cap on your 550i is quick and helps prevent fuel odors and ā€œcheck engineā€ warnings caused by an EVAP leak (fuel vapor leak). The cap seals the fuel system so vapors don’t escape.

Difficulty Level: Beginner | Estimated Time: 0.1-0.3 hours

āš ļø Safety & Precautions

  • āš ļø Work in a well-ventilated area away from sparks, cigarettes, or open flames.
  • āš ļø Do not top off the tank after the pump clicks off; it can damage the EVAP system.
  • āš ļø Avoid getting dirt into the filler neck (the metal opening you put the nozzle into).
  • āš ļø Battery disconnect is not required.

šŸ”§ Required Tools

You'll need the following tools for this repair:

  • Nitrile gloves
  • Safety glasses
  • Clean shop towel
  • Flashlight

šŸ”© Required Parts

HowToo sells all the parts you need for this repair:

  • Fuel filler cap (OEM-equivalent, tethered) - Qty: 1
  • Fuel cap seal O-ring - Qty: 1

šŸ“‹ Before You Begin

  • Park on level ground, shift to Park, and switch the ignition off.
  • Let the area cool if you just drove; hot exhaust parts can be nearby.
  • Open the fuel door and wipe dust away using a clean shop towel.

šŸ”Ø Step-by-Step Instructions

Follow these steps in order:

Step 1: Open the fuel door

  • With the car unlocked, press the fuel door to pop it open (BMW doors typically won’t open when locked).
  • Use a flashlight to look for dirt around the cap and filler neck.

Step 2: Remove the old fuel cap

  • Put on nitrile gloves and safety glasses.
  • Turn the cap counterclockwise until it releases, then pull it straight out.
  • If your cap has a tether (a small retaining strap), gently unhook it from its holder if needed.
  • Tip: Keep the cap pointed up to avoid drips.

Step 3: Inspect and clean the sealing surfaces

  • Use a clean shop towel to wipe the filler neck sealing surface (the flat ring where the cap seals).
  • Check the cap’s seal (the rubber ring) for cracks, flattening, or swelling.
  • If you’re replacing the O-ring, remove the old one by hand and install the new one fully seated in the groove.

Step 4: Install the new fuel cap

  • Insert the new cap straight into the filler neck.
  • Turn it clockwise until it fully tightens and clicks (BMW caps are designed to ā€œclickā€ when properly tightened).
  • Make sure the tether (if equipped) is routed so it won’t get pinched by the fuel door.

Step 5: Close the fuel door and verify

  • Close the fuel door firmly by hand.
  • Use a flashlight to confirm the cap sits flush and the seal area looks clean.

āœ… After Repair

  • If you had a check engine light for a loose cap/EVAP leak, it may take a few drive cycles to clear on its own.
  • If you have a scan tool, you can clear the code after installing the cap, then monitor for return codes.
  • After your next fill-up, confirm there’s no fuel smell and the cap still clicks tight.

šŸ’° DIY vs Shop Cost

Shop Cost: $80-$180 (parts + labor)

DIY Cost: $20-$60 (parts only)

You Save: $60-$120 by doing it yourself!

Shop labor rates vary but typically run $100-$150/hour. This repair takes a shop approximately 0.2-0.5 hours.
