🔧 Highlander - Fuel Cap Replacement
Replacing the fuel cap on your Highlander is a simple beginner-friendly repair. A worn, loose, cracked, or missing fuel cap can cause an evaporative emissions leak and may trigger a check engine light.

- ⚠️ Do not top off the tank while doing this repair.

📋 Before You Begin
- Park your Highlander on level ground.
- Shift to Park and set the parking brake.
- Turn the vehicle fully OFF and keep the key/fob away from the start button.
- Put on safety glasses and nitrile gloves. Nitrile gloves are fuel-resistant disposable gloves that help protect your skin.
🔨 Step-by-Step Instructions
Follow these steps in order:
Step 1: Open the Fuel Door
- Use your hand to open the fuel door on the driver-side rear quarter panel.
- If needed, use a clean microfiber towel to wipe dust from around the fuel door before opening the cap area.
- Keep dirt away from the filler neck.
Step 2: Remove the Old Fuel Cap
- Use your hand to turn the fuel cap counterclockwise until it releases.
- A small hiss may be heard. That can be normal pressure equalizing.
- Let the cap hang by its tether if it is still attached.
Step 3: Remove the Tether From the Fuel Door
- Use your hand to pull the old cap tether loop off its retaining point on the fuel door or fuel door bracket.
- The tether is the small flexible strap that keeps the cap from falling away from the vehicle.
- If the tether is stiff, gently rotate it while pulling. Do not pry against painted surfaces.
Step 4: Inspect the Fuel Filler Neck
- Use a clean microfiber towel to gently wipe the sealing surface at the top of the filler neck.
- The sealing surface is the smooth area where the rubber seal on the cap presses tight.
- Do not push dirt into the filler neck.
Step 5: Install the New Fuel Cap Tether
- Use your hand to attach the new fuel cap tether to the same retaining point used by the old cap.
- Make sure the tether is not twisted and will not get pinched when the fuel door closes.
Step 6: Install the New Fuel Cap
- Use your hand to place the new fuel cap squarely onto the filler neck.
- Turn the cap clockwise until it clicks.
- Continue turning until you hear at least one clear click.
- No torque wrench is used for this cap; tighten by hand only.
- Stop after it clicks securely.
Step 7: Close the Fuel Door
- Use your hand to close the fuel door fully.
- Make sure the tether is tucked inside and does not block the door from closing.
✅ After Repair
- Start your Highlander and confirm the fuel door is closed securely.
- If the check engine light was caused by a loose or leaking fuel cap, it may take several drive cycles to turn off on its own.
- A drive cycle means the vehicle is driven, warmed up, parked, and restarted under normal conditions.
- If the check engine light stays on after several days of normal driving, the vehicle should be scanned for diagnostic trouble codes.
