🔧 Grand Caravan - Fuel Cap Replacement

Replacing the fuel cap is a quick job that helps keep the EVAP system sealed (the system that traps fuel vapors so they don’t vent to the air). A loose or failed cap can cause a fuel smell and may turn on the check engine light.

Difficulty Level: Beginner | Estimated Time: 0.1-0.2 hours

⚠️ Safety & Precautions

  • ⚠️ Work outdoors or in a well-ventilated area; fuel vapors are flammable.
  • ⚠️ No smoking, sparks, or open flames near the fuel door.
  • ⚠️ Avoid topping off the tank; it can damage the EVAP system.
  • ⚠️ Battery disconnect is not required for this repair.

🔧 Required Tools

You'll need the following tools for this repair:

  • Nitrile gloves
  • Clean shop rag
  • Flashlight

🔩 Required Parts

HowToo sells all the parts you need for this repair:

  • Fuel cap - Qty: 1

📋 Before You Begin

  • Park on level ground and turn the ignition OFF.
  • Let the area cool if you just drove; fuel vapors increase with heat.
  • Wipe dirt around the fuel filler area with a clean shop rag so debris doesn’t fall in.

🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Open the fuel door

  • Open the fuel door on the left side rear quarter panel (driver side).
  • Use a flashlight if lighting is poor.

Step 2: Remove the old fuel cap

  • Put on nitrile gloves.
  • Turn the cap counterclockwise until it releases, then remove it.
  • If your cap is tethered (attached by a small strap), let it hang without twisting the strap.

Step 3: Inspect and clean the sealing surfaces

  • Use a flashlight to check the filler neck lip (the round sealing edge) for dirt, rust, or damage.
  • Wipe the lip clean using a clean shop rag.
  • Clean sealing surface prevents EVAP leaks.

Step 4: Install the new fuel cap

  • Place the new cap onto the filler neck.
  • Turn it clockwise until it is fully tight.
  • Continue tightening until you feel/hear the cap “click” (this is the cap’s torque-limiting clutch that prevents over-tightening).
  • Keep turning until several clicks.

Step 5: Close the fuel door

  • Close the fuel door firmly so it latches.
  • Use a clean shop rag to wipe any fingerprints or dust if needed.

✅ After Repair

  • Start the engine and confirm there is no fuel smell around the fuel door.
  • If you had a check engine light from a loose cap, it may take a few drive cycles to clear on its own after the leak is fixed.
  • Make it a habit: tighten the cap until it clicks every time you refuel.
