The alternator charges the battery and powers the electrical system while your Highlander is running. Replacing it involves disconnecting the battery, removing the serpentine belt, unplugging the alternator wiring, unbolting the alternator, and installing the new unit.

  • ⚠️ Always disconnect the negative battery cable before touching the alternator wiring.
  • ⚠️ The alternator main cable is connected directly to battery power; shorting it can cause sparks, burns, or wiring damage.
  • ⚠️ Let the engine cool before starting. You will be working near hot metal parts and coolant hoses.
  • ⚠️ Keep hands clear of the serpentine belt path. The belt tensioner is spring-loaded and can snap back.
  • ⚠️ If lifting the vehicle for access, support it with jack stands. Never rely on a floor jack alone.

📋 Before You Begin

  • Park your Highlander on level ground, shift to Park, and set the parking brake.
  • Place wheel chocks behind the rear wheels.
  • Open the hood and let the engine cool completely.
  • Take a clear photo of the serpentine belt routing before removal. The serpentine belt is the single long belt that drives the alternator, A/C compressor, water pump, and other pulleys.
  • Disconnect the negative battery cable using a 10mm wrench. Move the cable away from the battery post so it cannot spring back.

🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Remove the Engine Cover

  • Use both hands to lift the plastic engine cover straight upward.
  • The cover is held by rubber grommets, which are soft rubber mounts that pop on and off metal studs.
  • Set the cover aside where it will not be stepped on.
  • Pull straight up, not sideways.

Step 2: Disconnect the Battery

  • Use a 10mm wrench to loosen the negative battery terminal nut.
  • Lift the negative cable off the battery post.
  • Wrap the cable end with a clean rag or position it away from the battery.
  • Do not remove the positive cable for this job.

Step 3: Raise and Support the Front of the Vehicle If Needed

  • If you need lower access, use a floor jack rated 3-ton minimum at the front center jacking point.
  • Place jack stands rated 3-ton minimum under the front support points.
  • Gently lower your Highlander onto the jack stands.
  • Keep the wheel chocks behind the rear wheels.

Step 4: Remove the Right-Side Lower Engine Splash Shield If More Access Is Needed

  • Use a 10mm socket and 3/8-inch ratchet to remove the splash shield bolts.
  • Use a trim clip removal tool to remove the plastic clips.
  • A trim clip tool is a small fork-shaped tool that lifts plastic clips without breaking them.
  • Set the shield, clips, and bolts aside in order.

Step 5: Release Serpentine Belt Tension

  • Locate the belt tensioner on the front of the engine. The tensioner is a spring-loaded arm that keeps the belt tight.
  • Fit the serpentine belt tool 14mm adapter or 14mm socket with a breaker bar 1/2-inch onto the tensioner bolt.
  • Rotate the tensioner slowly to release belt tension.
  • Slide the belt off the alternator pulley first.
  • Slowly let the tensioner return to its resting position.
  • If replacing the belt, remove it fully from the remaining pulleys.
  • Move the tensioner slowly and carefully.

Step 6: Disconnect the Alternator Electrical Connectors

  • Press the locking tab on the alternator plug and pull the connector straight out by hand.
  • If the tab is stuck, use a flathead screwdriver 1/4-inch gently to depress the tab.
  • Remove the rubber cover from the alternator main cable terminal.
  • Use a 10mm socket and 3/8-inch ratchet to remove the main cable nut.
  • Move the cable away from the alternator so it cannot touch metal.

Step 7: Remove the Alternator Mounting Bolts

  • Support the alternator with one hand before removing the final bolt.
  • Use a 12mm socket, 14mm socket, 3/8-inch ratchet, and 3/8-inch extension 6-inch to remove the alternator mounting bolts as equipped.
  • Some bolts may be tight from age. Use steady pressure, not sudden jerks.
  • Keep the bolts organized by location.

Step 8: Remove the Alternator from the Engine Bay

  • Wiggle the alternator gently by hand to free it from the mounting bracket.
  • If it sticks, use a flathead screwdriver 1/4-inch carefully between the alternator ear and bracket.
  • Do not pry against plastic parts, wiring, or coolant hoses.
  • Lift the alternator out through the top of the engine bay.
  • Take your time around hoses.

Step 9: Compare the New Alternator

  • Place the old and new alternators side by side.
  • Check that the pulley, mounting ears, electrical plug, and main cable stud are in the same positions.
  • Spin the new pulley by hand. It should turn smoothly without grinding.

Step 10: Install the New Alternator

  • Lower the new alternator into position by hand.
  • Start all mounting bolts by hand first to avoid cross-threading. Cross-threading means the bolt is going in crooked and can damage the threads.
  • Use a 12mm socket or 14mm socket with a 3/8-inch ratchet to snug the bolts evenly.
  • Use a torque wrench 10-100 ft-lb to tighten the alternator mounting bolts to Torque to 43 Nm (32 ft-lbs).

Step 11: Reconnect Alternator Wiring

  • Install the main alternator cable onto the terminal stud.
  • Use a 10mm socket and torque wrench 10-100 ft-lb to tighten the terminal nut to Torque to 9 Nm (80 in-lbs).
  • Push the rubber protective cover back over the terminal.
  • Plug in the alternator electrical connector until it clicks.
  • Gently tug the connector to confirm it is locked.

Step 12: Reinstall the Serpentine Belt

  • Route the serpentine belt around all pulleys except the alternator pulley.
  • Use your belt routing photo to confirm the belt path.
  • Use the serpentine belt tool 14mm adapter or 14mm socket with breaker bar 1/2-inch to rotate the tensioner.
  • Slide the belt over the alternator pulley.
  • Slowly release the tensioner.
  • Check that the belt ribs sit fully inside every pulley groove.
  • One missed groove can shred the belt.

Step 13: Reinstall the Lower Splash Shield

  • Position the splash shield under the front of your Highlander.
  • Install the plastic clips by hand.
  • Use a 10mm socket and 3/8-inch ratchet to reinstall the bolts.
  • Tighten the bolts snug only; do not overtighten plastic shield hardware.

Step 14: Reconnect the Battery

  • Place the negative battery cable back onto the battery post.
  • Use a 10mm wrench to tighten the terminal nut until the cable does not rotate by hand.
  • Apply battery terminal protector spray if the terminal is clean and dry.

Step 15: Start and Inspect

  • Start the engine and let it idle.
  • Watch the serpentine belt for 30 seconds. It should run straight and smooth.
  • Listen for squealing, grinding, or rubbing noises.
  • If the battery warning light stays on, shut the engine off and recheck the alternator plug, main cable, and belt routing.

✅ After Repair

  • ✅ Confirm the battery warning light turns off after startup.
  • ✅ With the engine running, a healthy charging system should typically read about 13.5-14.8 volts at the battery using a voltmeter.
  • ✅ Recheck the belt alignment after a short drive.
  • ✅ Some idle learning may occur after battery disconnect. Let your Highlander idle for a few minutes with accessories off.
  • ✅ Reset the clock, radio presets, and one-touch window function if needed.
  • ✅ To relearn one-touch windows, fully lower the window, then fully raise it and hold the switch up for about 2 seconds.
