🔧 Fusion - Alternator Replacement

The alternator charges the battery and powers the electrical system while your Fusion is running. Replacement involves disconnecting the battery, relieving the drive belt tension, unplugging the alternator wiring, and swapping the unit.

Difficulty Level: Intermediate | Estimated Time: 1.5-3 hours

Assumption: Steps/torques shown match the common 2.5L Fusion layout; verify if your fasteners differ.

⚠️ Safety & Precautions

  • ⚠️ Disconnect the negative battery cable first to prevent a short at the alternator power stud.
  • ⚠️ Support the car on jack stands before working near the wheel well or underbody.
  • ⚠️ Keep fingers and tools away from the belt path; the tensioner is spring-loaded.
  • ⚠️ Let the engine cool; the exhaust and radiator area can burn you.
  • ⚠️ Do not pry on aluminum brackets; they crack more easily than steel.

🔧 Required Tools

You'll need the following tools for this repair:

  • Safety glasses
  • Mechanic gloves
  • Wheel chocks
  • Floor jack (rated 3-ton minimum)
  • Jack stands (rated 3-ton minimum)
  • 19mm socket
  • 3/8" drive ratchet
  • 1/2" drive breaker bar
  • 6" extension (3/8" drive)
  • 12" extension (3/8" drive)
  • 8mm socket
  • 10mm socket
  • 13mm socket
  • 15mm socket
  • 15mm combination wrench
  • Torque wrench (10-200 Nm range)
  • Trim clip removal tool
  • Flathead screwdriver
  • Flashlight
  • Multimeter (specialty)

🔩 Required Parts

HowToo sells all the parts you need for this repair:

  • Alternator - Qty: 1
  • Serpentine drive belt - Qty: 1
  • Dielectric grease - Qty: 1

📋 Before You Begin

  • Park on level ground, shift to Park, and set the parking brake.
  • Chock the rear wheels with wheel chocks.
  • Open the hood and keep the key fob away from the car.
  • Plan your belt routing: take a clear photo of the belt path before removal.
  • Have a safe place to set bolts so they go back in the same locations.

🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Disconnect the battery

  • Use a 10mm socket to loosen the negative battery terminal clamp.
  • Remove the negative cable and tuck it aside so it cannot spring back.
  • Torque to 7 Nm (62 in-lbs) when reinstalling the terminal clamp.

Step 2: Raise the front-right corner for access

  • Use a 19mm socket and 1/2" drive breaker bar to loosen the front-right wheel lug nuts slightly.
  • Lift with a floor jack (rated 3-ton minimum) and support with jack stands (rated 3-ton minimum).
  • Remove the wheel using the 19mm socket.
  • Torque to 135 Nm (100 ft-lbs) when reinstalling lug nuts.

Step 3: Remove the front-right splash shield (inner fender)

  • Use a trim clip removal tool (a forked tool that pops plastic clips out) and a flathead screwdriver to remove the push-clips/screws.
  • Pull the liner back enough to access the belt/tensioner area.

Step 4: Relieve belt tension and remove the belt from the alternator

  • Find the belt tensioner (spring-loaded arm with a pulley).
  • Use a 15mm socket and 3/8" drive ratchet or a 15mm combination wrench to rotate the tensioner and release belt tension.
  • Slip the belt off the alternator pulley, then slowly let the tensioner return. Move slowly; the spring is strong.
  • If you’re replacing the belt, remove it fully. If reusing, keep it routed on the other pulleys.

Step 5: Unplug alternator electrical connections

  • Locate the alternator on the front of the engine and aim a flashlight at the rear of it.
  • Unplug the small electrical connector by pressing the tab and pulling straight out.
  • Remove the rubber protective boot over the main power stud.
  • Use a 10mm socket to remove the nut on the main power cable (B+).
  • Torque to 10 Nm (89 in-lbs) when reinstalling the B+ nut.
  • Apply a small amount of dielectric grease to the connector seal (not on the metal pins). Helps keep moisture out.

Step 6: Remove alternator mounting bolts

  • Support the alternator with one hand.
  • Use a 13mm socket, 3/8" drive ratchet, and a 6" extension (3/8" drive) as needed to remove the alternator mounting bolts.
  • If a bolt is hard to reach, switch to a 12" extension (3/8" drive).
  • Torque to 35 Nm (26 ft-lbs) when reinstalling alternator mounting bolts.

Step 7: Remove the alternator from the engine bay

  • Work the alternator out carefully without forcing it against hoses or wiring.
  • If it feels stuck, gently reposition it and check for a missed bolt or bracket contact.

Step 8: Install the new alternator

  • Set the new alternator in place by hand.
  • Start all mounting bolts by hand first (this prevents cross-threading).
  • Use a 13mm socket to tighten the bolts, then finish with a torque wrench (10-200 Nm range).
  • Torque to 35 Nm (26 ft-lbs).

Step 9: Reconnect alternator wiring

  • Install the main B+ cable on the alternator stud and tighten with a 10mm socket.
  • Torque to 10 Nm (89 in-lbs).
  • Reinstall the rubber boot over the stud.
  • Plug in the small connector until it clicks.

Step 10: Reinstall/route the serpentine belt

  • Route the belt according to your photo.
  • Rotate the tensioner using the 15mm socket and 3/8" drive ratchet, then slip the belt over the alternator pulley.
  • Slowly release the tensioner and visually confirm the belt sits fully in every pulley groove.

Step 11: Reinstall splash shield and wheel

  • Reinstall the fender liner using the trim clip removal tool and flathead screwdriver.
  • Reinstall the wheel with the 19mm socket.
  • Lower the vehicle, then torque lug nuts with a torque wrench (10-200 Nm range).
  • Torque to 135 Nm (100 ft-lbs).

Step 12: Reconnect the battery

  • Reinstall the negative battery cable using a 10mm socket.
  • Torque to 7 Nm (62 in-lbs).

✅ After Repair

  • Start the engine and confirm the battery/charging warning light is off.
  • Listen for belt squeal or slapping noises; shut off and re-check belt alignment if heard.
  • Use a multimeter (specialty) (a tool that measures voltage) at the battery terminals:
    • Engine off: about 12.4–12.7V for a healthy battery.
    • Engine running: typically about 13.5–14.8V if charging properly.
  • Recheck for any tools left in the engine bay and inspect for loose wiring near the belt.

💰 DIY vs Shop Cost

Shop Cost: $550-$1,050 (parts + labor)

DIY Cost: $180-$450 (parts only)

You Save: $370-$600 by doing it yourself!

Shop labor rates vary but typically run $100-$150/hour. This repair takes a shop approximately 1.5-3 hours.
