🔧 Express 3500 - Spark Plug Replacement

On your Express 3500, the spark plugs ignite the air/fuel mixture. Worn plugs can cause misfires, rough idle, poor fuel economy, and hard starts. This job is straightforward on the V8, but access on the rear cylinders can be tight.

  • ⚠️ Disconnect the negative battery cable to prevent accidental sparks.
  • ⚠️ Do one plug at a time to avoid mixing up ignition wires/coil connections.
  • ⚠️ Use only hand tools to start spark plugs; cross-threading can damage the cylinder head.

🔧 Required Tools

  • 3/8" drive torque wrench (10-30 ft-lbs range)
  • 5/8" spark plug socket (rubber insert or magnetic)
  • 3/8" drive extension set (3", 6", 10")
  • 3/8" drive swivel joint (universal joint)

📋 Before You Begin

  • Park on level ground, shift to Park, and set the parking brake.
  • Open the hood and let the engine cool fully (at least 1 hour).
  • Use a 10mm socket to disconnect the negative battery cable and move it aside.
  • Take a quick photo of each side before disassembly.

🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Remove the engine cover (if equipped)

  • Use a trim clip removal tool or flathead screwdriver to release any plastic fasteners.
  • Lift the cover off and set it aside.

Step 2: Choose a starting cylinder and work one plug at a time

  • Pick an easy-to-reach front cylinder first.
  • This prevents mixing up plug wire/coil locations and helps you learn the feel.

Step 3: Remove the ignition wire/boot from the spark plug

  • Grip the rubber boot (not the wire) and twist it slightly to break it loose.
  • Pull straight off. Use a flashlight to confirm the boot fully came off the plug.
  • Twist first, then pull—don’t yank the wire.
  • Apply a tiny dab of dielectric grease inside the boot for reassembly (dielectric grease helps prevent moisture and makes the boot easier to remove later).

Step 4: Clean around the spark plug well

  • Use a shop vacuum to remove loose dirt around the plug area.
  • Use compressed air blow gun to blow debris away from the plug hole.
  • This keeps dirt from falling into the engine when the plug comes out.

Step 5: Remove the old spark plug

  • Install a 5/8" spark plug socket on a 3/8" drive extension and 3/8" drive ratchet.
  • For tight rear cylinders, add a 3/8" drive swivel joint (universal joint) to change the angle.
  • Turn counterclockwise to loosen and remove the plug.
  • If it feels stuck, stop and work it back and forth gently—don’t force it.

Step 6: Check and set the gap on the new plug

  • Use a spark plug gap gauge to verify the plug gap matches the spec for the OEM plug type for your 4.8L.
  • If adjustment is needed, bend only the ground strap carefully (never pry on the center electrode).
  • Pre-gapped plugs can still be bumped in shipping.

Step 7: Install the new spark plug by hand first

  • Place the new plug into the 5/8" spark plug socket (the insert holds it).
  • Use the extension only (no ratchet at first) and turn the plug clockwise by hand.
  • It should spin in easily for several turns. If it doesn’t, back it out and try again.
  • Apply a very light film of anti-seize compound (nickel) to the plug threads only (avoid the first thread and the electrode).

Step 8: Torque the spark plug to specification

  • Use a 3/8" drive torque wrench with your 5/8" spark plug socket and extensions as needed.
  • Torque to 20 Nm (15 ft-lbs).
  • Do not over-tighten—too tight can damage threads in the aluminum cylinder head.

Step 9: Reinstall the ignition boot/wire

  • Push the boot straight onto the plug until you feel it “click” or seat firmly.
  • Route the wire the same way it was to avoid touching hot exhaust parts.

Step 10: Repeat for the remaining 7 plugs

  • Continue one cylinder at a time using the same process.
  • Use the swivel joint and longer extensions for the hardest-to-reach plugs near the back.

Step 11: Reinstall cover and reconnect battery

  • Reinstall the engine cover and fasteners using the trim clip removal tool if needed.
  • Reconnect the negative battery cable using a 10mm socket and tighten snugly.

✅ After Repair

  • Start the engine and let it idle for 1-2 minutes. It should run smooth.
  • Listen for a “ticking” sound near a plug area (can indicate a loose plug or boot not seated).
  • Take a short test drive and confirm there’s no check engine light and no hesitation.
  • If the check engine light comes on, re-check boots/wires are fully seated on the plugs.
