📋 Before You Begin
- Park on level ground, set the parking brake, and place wheel chocks behind the rear wheels.
- Loosen the front lug nuts about 1/2 turn before lifting (don’t remove them yet).
- Open the hood and locate the brake fluid reservoir. You may need to remove a little fluid if it’s filled to “MAX.”
🔨 Step-by-Step Instructions
Follow these steps in order:
Step 1: Lift and secure the front end
- Use a floor jack (rated 3-ton minimum) to lift the front of your Highlander at the proper front jacking point.
- Place jack stands (rated 3-ton minimum) under the correct support points and lower onto the stands.
Step 2: Remove the front wheels
- Remove lug nuts using a 21mm socket and breaker bar.
- Remove the wheels and set them aside.
- When reinstalling later: Torque to 103 Nm (76 ft-lbs) using a torque wrench.
Step 3: Locate the caliper and remove the caliper slide pin bolts
- The caliper is the clamp that squeezes the pads onto the rotor.
- Use a 14mm socket and 3/8" drive ratchet to remove the two caliper slide pin bolts (upper and lower).
- Turn the steering for more room.
Step 4: Swing the caliper up and support it
- Carefully lift/swing the caliper off the pads.
- Hang it from the suspension spring using a bungee cord.
- Do not let the caliper hang by the rubber brake hose.
Step 5: Remove the old pads and hardware clips
- Pull the inner and outer pads out of the bracket by hand.
- Remove the stainless hardware clips (abutment clips). Use a flat-blade screwdriver if they’re stuck.
Step 6: Compress the caliper piston
- The piston is the round part in the caliper that pushes the inner pad.
- Place one old pad against the piston face, then use a C-clamp brake piston compressor to slowly press the piston fully back in.
- Check the brake fluid reservoir while compressing; remove fluid if it starts to overflow.
Step 7: Clean and prep the bracket
- Spray the pad contact areas on the bracket with brake cleaner spray.
- Lightly clean rust from the pad “rails” (where the pad ears slide) using a wire brush.
- Install new hardware clips from the kit.
Step 8: Lubricate contact points (not the friction surface)
- Apply a thin film of brake caliper grease (silicone) to:
- The pad ears where they slide in the new hardware clips.
- The caliper slide pin contact areas (only if you removed pins; keep grease off rubber boots).
- Do not get grease on the rotor or pad friction material.
Step 9: Install the new pads
- Install the inner and outer pads into the bracket by hand.
- Make sure the pads slide freely in the clips (no binding).
Step 10: Reinstall the caliper over the new pads
- Lower the caliper back over the pads.
- Install the two slide pin bolts using a 14mm socket.
- Torque to 34 Nm (25 ft-lbs) using a 3/8" drive torque wrench.
Step 11: If you removed the caliper bracket (only if needed)
- If you chose to remove the bracket for cleaning/rotor work, reinstall bracket bolts using a 17mm socket.
- Torque to 107 Nm (79 ft-lbs) using a 1/2" drive torque wrench.
Step 12: Reinstall wheels and lower the vehicle
- Reinstall wheels and hand-thread lug nuts.
- Lower your Highlander off the stands using the floor jack.
- Tighten lug nuts in a star pattern with a torque wrench: Torque to 103 Nm (76 ft-lbs).
✅ After Repair
- Before driving, pump the brake pedal slowly 8–12 times until it feels firm (this seats the pistons against the new pads).
- Check brake fluid level and top off only if needed.
- Do a careful test drive at low speed. Listen for grinding and confirm straight, smooth stops.
- Pad break-in: make 8–10 moderate stops from ~35 mph to 5 mph, letting brakes cool a minute between stops.
