🔧 Front Brakes & Rotors - Replacement

Your front brake pads and rotors wear together, so replacing both at the same time gives the best pedal feel and braking performance. On your XC60, this job also includes resetting the caliper position and checking the brake wear sensor, if equipped.

Difficulty Level: Intermediate | Estimated Time: 2-3 hours

⚠️ Safety & Precautions

  • Work on a level surface and support the vehicle with jack stands; never rely on the floor jack alone.
  • Let the brakes cool completely before starting. Rotors can stay hot for a long time.
  • Do not press the brake pedal with a caliper removed.
  • Use brake cleaner only in a well-ventilated area.
  • If your XC60 has a front brake wear sensor, disconnect it carefully before removing the pad.
  • No battery disconnect is required for this repair.

🔧 Required Tools

You'll need the following tools for this repair:

  • Floor jack (rated 3-ton minimum)
  • Jack stands
  • Wheel chocks
  • 19mm socket
  • 7mm Allen socket
  • 14mm socket
  • Ratchet
  • Breaker bar
  • Torque wrench
  • C-clamp
  • Brake caliper hanger
  • Bungee cord
  • Flat-blade screwdriver
  • Wire brush
  • Brake cleaner
  • Shop towels
  • Gloves
  • Safety glasses

  • Brake wear sensor - Qty: 1 if equipped
  • Brake cleaner - Qty: 1 can

📋 Before You Begin

  • Park on level ground and set the parking brake.
  • Loosen the front wheel bolts slightly before lifting.
  • Open the hood and check the brake fluid level before pushing the caliper pistons back. If the reservoir is full, remove a little fluid first.
  • Keep all parts organized by side so they go back in the same location.

🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Lift the front of the vehicle

  • Use a floor jack (rated 3-ton minimum) to raise the front of the XC60 at the proper jacking point.
  • Support it securely with jack stands.
  • Remove the front wheels with a 19mm socket.
  • Never work under a car on a jack alone.

Step 2: Remove the brake caliper

  • Use a 7mm Allen socket to remove the caliper guide pin bolts.
  • Lift the caliper off the bracket and hang it with a caliper hanger or bungee cord.
  • If equipped, unplug the brake wear sensor carefully.

Step 3: Remove the caliper bracket

  • Use a 14mm socket and breaker bar to remove the caliper bracket bolts.
  • Remove the bracket from the knuckle.
  • Tighten to 140 Nm (103 ft-lbs) during reassembly.

Step 4: Remove the old rotor

  • Remove the rotor retaining screw with a flat-blade screwdriver if present.
  • Pull the rotor off the hub.
  • If it is stuck, tap it gently from the back side with a rubber mallet.
  • Clean the hub with a wire brush and brake cleaner.

Step 5: Compress the caliper piston

  • Use a C-clamp to slowly push the caliper piston back into the caliper body.
  • Watch the brake fluid reservoir while doing this.
  • Move the piston slowly and evenly.

Step 6: Install the new rotor

  • Clean the new rotor with brake cleaner before installing.
  • Slide the new rotor onto the hub.
  • Install the rotor retaining screw if your rotor uses one.

Step 7: Install the brake bracket and pads

  • Install the caliper bracket with a 14mm socket.
  • Tighten to 140 Nm (103 ft-lbs).
  • Install the new pad hardware and brake pads.
  • If equipped, route the brake wear sensor the same way as the old one.

Step 8: Reinstall the caliper

  • Place the caliper over the new pads.
  • Install the guide pin bolts with a 7mm Allen socket.
  • Tighten to 35 Nm (26 ft-lbs).

Step 9: Reinstall the wheel

  • Put the wheel back on and thread the bolts by hand first.
  • Lower the vehicle to the ground.
  • Use a torque wrench with a 19mm socket to tighten the wheel bolts in a star pattern.
  • Tighten to 140 Nm (103 ft-lbs).

Step 10: Repeat on the other side

  • Replace front brakes in pairs so braking stays even.
  • Do the same steps on the other front wheel.

✅ After Repair

  • Before driving, pump the brake pedal several times until it feels firm.
  • Check the brake fluid level and top off only if needed.
  • Test the brakes at low speed first.
  • Listen for noises and recheck wheel bolt torque after a short drive.
  • For new pads and rotors, avoid hard stops for the first 200-300 miles.
