📋 Before You Begin
- Park on level ground, wheels straight, and set the parking brake.
- Place wheel chocks behind the rear wheels.
- Loosen the front lug nuts 1/2 turn before lifting (use 21mm socket and breaker bar).
- Open the hood and check the brake fluid reservoir level; it may rise when you compress the caliper piston.
- Do one side at a time to match parts.
🔨 Step-by-Step Instructions
Follow these steps in order:
Step 1: Lift and remove the front wheels
- Use a floor jack (rated 3-ton minimum) to lift the front of your Highlander at the proper front jacking point.
- Set it down securely on jack stands (rated 3-ton minimum).
- Remove lug nuts using a 21mm socket and ratchet, then remove the wheel.
Step 2: Remove the brake caliper
- Turn the steering wheel so you can access the caliper bolts more easily.
- Remove the two caliper slide pin bolts using a 14mm socket and ratchet.
- Lift the caliper off the bracket and support it with a bungee cord so the brake hose is not stretched.
- Never let the caliper hang by the hose.
Step 3: Remove the old pads and hardware
- Pull the pads out of the bracket by hand.
- Remove the stainless pad clips/hardware from the bracket.
- Clean the bracket pad “lands” (where the clips sit) using brake cleaner spray and a wire brush.
Step 4: Remove the caliper bracket
- Remove the two caliper bracket bolts using a 17mm socket and breaker bar.
- Set the bracket aside on a clean surface.
Step 5: Remove the rotor
- If the rotor is stuck, thread two 8mm x 1.25 bolts (pair) (specialty) into the rotor’s threaded push-off holes.
- Tighten each bolt evenly using a 14mm wrench until the rotor pops loose.
- If needed, tap the rotor hat with a rubber mallet to help break rust free.
Step 6: Prep the hub and install the new rotor
- Clean rust from the hub face using a wire brush. A flat, clean hub helps prevent rotor vibration.
- Clean the new rotor’s friction surfaces with brake cleaner spray and shop towels (removes packing oil).
- Install the new rotor onto the hub.
Step 7: Reinstall the caliper bracket (torque it)
- Reinstall the bracket and start both bolts by hand.
- Tighten using a 17mm socket and torque wrench (1/2", 20-150 ft-lbs range).
- Torque to 123 Nm (91 ft-lbs).
Step 8: Install new pad hardware and new pads
- Install the new pad clips/hardware into the bracket.
- Apply a very thin film of brake caliper grease (silicone) to the pad “ears” where they slide in the clips.
- Install the new inner and outer pads into the bracket.
- Keep grease off pad/rotor friction surfaces.
Step 9: Compress the caliper piston
- A C-clamp (6-inch) is used to push the piston back into the caliper so the thicker new pads will fit.
- Place the old pad against the piston face, then slowly compress using the C-clamp (6-inch).
- Watch the brake fluid reservoir while compressing; remove a little fluid if it gets too full.
Step 10: Reinstall the caliper (torque it)
- Set the caliper back over the new pads.
- Install the two slide pin bolts using a 14mm socket and ratchet.
- Tighten using a torque wrench (1/2", 20-150 ft-lbs range).
- Torque to 34 Nm (25 ft-lbs).
Step 11: Repeat on the other front wheel
- Repeat Steps 2–10 on the other side.
- Front brakes should be replaced in pairs.
Step 12: Reinstall wheels (torque lug nuts)
- Reinstall the wheels and hand-thread the lug nuts.
- Lower the vehicle off the jack stands (rated 3-ton minimum) using the floor jack (rated 3-ton minimum).
- Tighten lug nuts in a star pattern using a 21mm socket and torque wrench (1/2", 20-150 ft-lbs range).
- Torque to 103 Nm (76 ft-lbs).
✅ After Repair
- With the engine off, press the brake pedal 10–15 times until it feels firm (this seats the pistons).
- Check brake fluid level and top off with DOT 3 if needed.
- Start the engine and confirm the pedal stays firm.
- Test-drive at low speed first and confirm normal braking with no pulling or grinding.
- Pad/rotor break-in: make 8–10 smooth stops from ~40 mph down to ~10 mph, with light cooling time between stops.
