🔧 Highlander - Driver Outer Tie Rod End Replacement

This repair replaces the driver-side outer tie rod end, which connects the steering rack linkage to the steering knuckle. A worn tie rod end can cause loose steering, clunking, uneven tire wear, or poor alignment.

Assumption: This guide is for the driver-side outer tie rod end on your Highlander.


⚠️ Safety & Precautions

  • 🛑 Work on a flat, solid surface and keep the vehicle supported with jack stands. Never rely on a jack alone.
  • ⚠️ The steering knuckle is part of the steering system. If the nut or joint is not secured correctly, steering control can be affected.
  • 🔧 The vehicle must be professionally aligned after this repair, even if you count threads or measure the old part.
  • 🧤 Wear safety glasses and gloves. Rust, metal flakes, and cotter pin pieces can fly loose.
  • 🔋 Battery disconnect is not required for this repair.

📋 Before You Begin

  • 🅿️ Park your Highlander on level ground, shift to Park, and set the parking brake.
  • 🧱 Place wheel chocks behind the rear wheels.
  • 📏 Before removal, measure and mark the old tie rod position. This keeps the steering close enough to drive carefully to an alignment shop.
  • 🔧 A tie rod end puller is a tool that separates the tapered steering joint without damaging the steering knuckle.
  • 🔩 A castle nut is a slotted nut that uses a cotter pin to keep it from loosening.
  • 🧭 Plan to get a front wheel alignment immediately after replacement.

🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Loosen the Driver Front Wheel

  • Use a 21mm lug nut socket and 1/2-inch drive breaker bar to loosen the driver front lug nuts about half a turn.
  • Do not remove the lug nuts yet.
  • Loosen before lifting.

Step 2: Raise and Support the Vehicle

  • Use a floor jack (rated 3-ton minimum) at the front jacking point to lift the front of your Highlander.
  • Place jack stands (rated 3-ton minimum) under the proper front support points.
  • Lower the vehicle gently onto the jack stands.
  • Lightly shake the vehicle by hand to confirm it is stable before working underneath or near the wheel opening.

Step 3: Remove the Driver Front Wheel

  • Use the 21mm lug nut socket and ratchet handle 3/8-inch drive to remove the loosened lug nuts.
  • Remove the wheel and set it flat under the side of the vehicle as an extra safety backup.

Step 4: Clean and Mark the Tie Rod Position

  • Use a wire brush to clean the threads where the outer tie rod end meets the inner tie rod.
  • Spray the jam nut and threads with penetrating oil.
  • Use a paint marker to mark the position of the jam nut on the inner tie rod threads.
  • Use a tape measure to measure from the center of the tie rod end ball stud to a fixed point on the inner tie rod, then write the measurement down.
  • The jam nut is the locking nut that holds the outer tie rod end in place on the threaded inner tie rod.
  • Take a photo first.

Step 5: Loosen the Jam Nut

  • Use a 22mm wrench on the jam nut.
  • Use a 19mm wrench on the tie rod end flats if needed to hold the outer tie rod steady.
  • Break the jam nut loose about one turn only. Do not move it far from your paint mark.
  • If it is rusty, apply more penetrating oil and work it slowly.

Step 6: Remove the Cotter Pin

  • Use needle-nose pliers to straighten the bent ends of the cotter pin at the tie rod end stud.
  • Use side cutters to grip and pull the cotter pin out.
  • If the cotter pin breaks, remove all remaining pieces before removing the nut.

Step 7: Remove the Tie Rod End Nut

  • Use a 19mm socket and ratchet handle 3/8-inch drive to remove the castle nut from the tie rod end stud.
  • If the stud spins, apply upward pressure under the tie rod end with the tie rod end puller (specialty), then loosen the nut again with the 19mm socket.

Step 8: Separate the Tie Rod End from the Steering Knuckle

  • Install the tie rod end puller (specialty) over the tie rod end and steering knuckle connection.
  • Tighten the puller until the tapered stud pops loose from the steering knuckle.
  • If needed, tap the side of the steering knuckle boss with a hammer 16 oz while tension is on the puller.
  • Do not hammer directly on the threaded stud if you are trying to preserve the part for comparison.

Step 9: Count Turns and Remove the Old Tie Rod End

  • Turn the old outer tie rod end counterclockwise by hand to remove it from the inner tie rod.
  • Count the exact number of turns while removing it.
  • Write down the number of turns.
  • Keep the jam nut close to the paint mark.
  • Counting turns helps alignment only temporarily.

Step 10: Install the New Tie Rod End

  • Thread the new driver-side outer tie rod end onto the inner tie rod by hand.
  • Use the same number of turns counted during removal.
  • Align it close to your original measurement using the tape measure.
  • Do not fully tighten the jam nut yet.

Step 11: Attach the Tie Rod End to the Steering Knuckle

  • Insert the new tie rod end stud into the steering knuckle by hand.
  • Install the new tie rod end castle nut.
  • Use a 19mm socket and 1/2-inch drive torque wrench to tighten the tie rod end nut to Torque to 49 Nm (36 ft-lbs).
  • Continue tightening only enough to line up the castle nut slot with the cotter pin hole. Do not loosen the nut to align the hole.

Step 12: Install the New Cotter Pin

  • Slide the new cotter pin through the hole in the tie rod end stud.
  • Use needle-nose pliers to bend the cotter pin ends around the castle nut.
  • Make sure the cotter pin cannot contact the brake rotor or wheel.

Step 13: Tighten the Jam Nut

  • Hold the new tie rod end steady with a 19mm wrench.
  • Use a 22mm wrench to tighten the jam nut firmly against the tie rod end.
  • Final torque for the outer tie rod jam nut is typically Torque to 74 Nm (55 ft-lbs).
  • If your torque wrench cannot fit, tighten the jam nut securely with the wrench and have the alignment shop verify it.

Step 14: Reinstall the Driver Front Wheel

  • Place the wheel back onto the hub by hand.
  • Install the lug nuts finger-tight.
  • Use the 21mm lug nut socket and ratchet handle 3/8-inch drive to snug the lug nuts in a star pattern.

Step 15: Lower and Torque the Wheel

  • Use the floor jack (rated 3-ton minimum) to lift the vehicle slightly off the jack stands.
  • Remove the jack stands (rated 3-ton minimum).
  • Lower the vehicle until the tire touches the ground and cannot spin.
  • Use the 21mm lug nut socket and 1/2-inch drive torque wrench to tighten the lug nuts in a star pattern to Torque to 103 Nm (76 ft-lbs).

Step 16: Check Steering Movement

  • Use your hands to turn the steering wheel slowly from left to right while the vehicle is parked.
  • Listen for binding, popping, or rubbing.
  • Look behind the driver front wheel and make sure the cotter pin and tie rod end do not contact anything.

✅ After Repair

  • 🚗 Drive slowly at first and keep the steering wheel centered as much as possible.
  • 🧭 Get a professional front wheel alignment immediately. This is required after tie rod end replacement.
  • 🔍 Recheck the jam nut, cotter pin, and lug nut torque after the first short drive.
  • ⚠️ If the steering wheel is badly off-center or the vehicle pulls strongly, do not keep driving except directly to alignment service.
  • 🛞 After alignment, monitor front tire wear over the next few weeks.
