🔧 3500 - Headlight Bulb Replacement
You can replace both headlight bulbs by accessing the back of each headlamp from under the hood. On your 3500, space can be tight, so I’m also including an alternate method where you pull the headlamp assembly forward for easier access.
Difficulty Level: Beginner | Estimated Time: 0.5-1.5 hours
⚠️ Safety & Precautions
- ⚠️ Turn lights OFF and let bulbs cool 10+ minutes (they get extremely hot).
- ⚠️ Wear gloves—skin oils on halogen bulbs can shorten bulb life.
- ⚠️ Do not touch the glass of the new bulb; hold it by the base only.
- ⚠️ If your headlights are HID/LED (not halogen), stop and tell me—steps and parts differ.
- ⚠️ Battery disconnect is not required for halogen bulbs, but it’s OK to disconnect the negative terminal if you prefer extra safety.
🔧 Required Tools
You'll need the following tools for this repair:
- Nitrile gloves
- Safety glasses
- Flashlight
- Trim clip removal tool
- Flat-blade screwdriver
- 10mm socket
- 1/4" ratchet
- 6" socket extension
- Torque wrench (in-lb)
🔩 Required Parts
HowToo sells all the parts you need for this repair:
- Headlight bulbs (match your existing bulb type) - Qty: 2
- Dielectric grease - Qty: 1
📋 Before You Begin
- Park on level ground, shift to Park, and set the parking brake.
- Turn the headlight switch to OFF and remove the key.
- Open the hood and identify the rear of each headlamp (driver side and passenger side).
- Tip: Replace bulbs in pairs for color match.
🔨 Step-by-Step Instructions
Follow these steps in order:
Step 1: Confirm what bulb you’re replacing (low vs high beam)
- Use a flashlight to look at the back of the headlamp and locate the bulb sockets.
- If you’re unsure which is which, turn the headlights on briefly, then off, and feel near (not on) each rear cap to see which side was on most recently.
- Read the bulb type printed on the old bulb base once it’s out, and buy the exact match.
Step 2: Quick method (from behind the headlamp) — remove the bulb
- Put on nitrile gloves and safety glasses.
- If equipped, remove the rear dust cover by hand (twist/pull). Use a flat-blade screwdriver only if needed to gently start it.
- Disconnect the electrical connector from the bulb by pressing the lock tab and pulling straight back.
- Remove the bulb by rotating it counterclockwise (about a quarter-turn) and pulling it straight out.
Step 3: Install the new bulb (important handling)
- Apply a tiny amount of dielectric grease to the connector seals (not on the bulb glass).
- Install the new bulb into the housing (same orientation as the old one), then rotate clockwise until it locks.
- Reconnect the electrical connector until it clicks.
- Reinstall the dust cover (if equipped) and make sure it seals all the way around.
- Tip: If you touched the glass, clean with alcohol.
Step 4: If access is too tight — remove the headlamp assembly (easier)
- Remove the upper grille/radiator cover fasteners using a trim clip removal tool and/or flat-blade screwdriver.
- Remove the headlamp mounting bolts using a 10mm socket, 1/4" ratchet, and 6" socket extension.
- Pull the headlamp assembly straight forward to release the locating pins, then support it so you don’t scratch paint or strain wiring.
- Replace the bulbs (use Steps 2-3), then reinstall the headlamp assembly.
- Tighten the headlamp mounting bolts with a torque wrench (in-lb): Torque to 53 in-lb (6 Nm)
Step 5: Repeat on the other side
- Repeat the same bulb replacement steps for the other headlight so both match in brightness and color.
✅ After Repair
- Turn headlights ON and confirm both sides work on the setting you replaced (low beam and/or high beam).
- Check that the dust covers are fully seated to prevent moisture inside the headlamp.
- If the beam pattern looks uneven after removing the headlamp assembly, park 25 feet from a wall and verify aim looks the same left vs right.
