🔧 Outback - Fuel Cap Replacement

Replacing the fuel cap on your Outback is a very simple repair. A worn, loose, cracked, or missing fuel cap can cause fuel vapor leaks and may trigger a check engine light or an “EVAP” emissions code.

Difficulty Level: Beginner | Estimated Time: 5-10 minutes

⚠️ Safety & Precautions

  • 🚭 Do not smoke or use open flames near the fuel filler area.
  • ⛽ Work in a well-ventilated area because fuel vapors can be harmful and flammable.
  • 🧤 If you smell strong fuel odor or see liquid fuel leaking, stop and inspect before driving.
  • 🔋 Battery disconnect is not required for this repair.

🔧 Required Tools

You'll need the following tools for this repair:

  • Nitrile gloves
  • Safety glasses
  • Clean shop towel

🔩 Required Parts

HowToo sells all the parts you need for this repair:

  • Fuel filler cap - Qty: 1

📋 Before You Begin

  • 🅿️ Park your Outback on level ground and shift to Park.
  • 🔥 Turn the engine off and let the area around the fuel door sit for a minute before opening it.
  • 🧼 Put on nitrile gloves. Nitrile gloves are fuel-resistant disposable gloves that protect your skin.
  • 👓 Wear safety glasses to protect your eyes from dirt or fuel vapor irritation.

🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Open the Fuel Door

  • Use your hand to open the fuel filler door on the left rear side of your Outback.
  • If the door is dirty, use a clean shop towel to wipe around the fuel cap area before removal.
  • Keep dirt out of the filler neck.

Step 2: Remove the Old Fuel Cap

  • Use your hand to turn the old fuel cap counterclockwise until it comes loose.
  • Carefully pull the cap away from the filler neck.
  • If your old cap has a plastic tether, use your hand to slide or unclip the tether from its mounting point on the fuel door area.
  • A tether is the small plastic strap that keeps the fuel cap attached to the vehicle so it does not get lost.

Step 3: Inspect the Filler Neck

  • Use a clean shop towel to gently wipe the sealing surface where the cap contacts the fuel filler neck.
  • Look for dirt, rust flakes, cracks, or damage around the opening.
  • Do not push the towel deep into the filler neck.
  • No torque spec applies; this part is hand-tightened only.

Step 4: Install the New Fuel Cap

  • If the new cap includes a tether, use your hand to attach the tether to the original mounting point near the fuel door.
  • Place the new fuel filler cap onto the filler neck.
  • Use your hand to turn the cap clockwise until it clicks.
  • Continue turning until you hear several clicks. This means the cap has reached the correct tightness.
  • Torque to hand-tight until clicking; no Nm/ft-lbs torque spec is used.

Step 5: Close the Fuel Door

  • Use your hand to close the fuel door firmly.
  • Make sure it sits flush with the body.
  • Use a clean shop towel to wipe off fingerprints or fuel residue if needed.

✅ After Repair

  • ✅ Start your Outback and check that there is no strong fuel smell around the fuel door.
  • 💡 If the check engine light was caused by a loose or leaking fuel cap, it may take several drive cycles to turn off on its own.
  • 🔍 If the check engine light stays on after a few days of normal driving, scan for EVAP codes. EVAP means the fuel vapor control system.
  • ⛽ After your next fuel fill-up, tighten the cap until it clicks every time.
